Description

保護素子
 本発明は、電流経路上に実装され、定格を超える電流が流れた時にヒータによる加熱でヒューズエレメントを溶断し当該電流経路を遮断する保護素子に関する。本出願は、日本国において2016年3月24日に出願された日本特許出願番号特願2016-059900を基礎として優先権を主張するものであり、この出願は参照されることにより、本出願に援用される。
 従来、定格を超える電流が流れた時にヒータによる加熱でヒューズエレメントを溶断し、当該電流経路を遮断する保護素子が用いられている。このような保護素子は、基板上に電極やヒューズエレメントを搭載した機能型のチップに形成され、このチップを回路基板上に実装する表面実装型のものが知られている。
 上述のような保護素子では、外部回路からの信号に基づきヒータに通電して加熱をすることでヒューズエレメントを溶断するため、外部回路の制御に基づくタイミングで電流経路を遮断するスイッチのような使い方が可能である。このような保護素子は、例えばリチウムイオンバッテリ等の二次電池の保護回路として用いられる。
 近年、リチウムイオンバッテリ等の二次電池の用途に大電流出力を要求するもの、例えば電気自転車や電動工具等が増えてきており、保護回路の定格電流が上昇し、大電流に耐えうるヒューズエレメントが用いられるようになってきた。
 ヒューズエレメントは、大電流に耐えるため抵抗値の低減を目的として断面積が大きくなり、すなわち、ヒータによって溶断するヒューズエレメントの体積が増大する傾向がある。
 溶融したヒューズエレメント(以下では、単に溶融体とも記載する。)は、保護素子の基板上に凝集することになる。しかし、ヒューズエレメントの溶融体積が増大すると、溶融するまでにかかる時間が増大して溶断特性が悪化し、またヒューズエレメントの溶融体を電極間の絶縁した空間に保持しきれずに、電極間を電気的に分離することが困難となり絶縁性が悪化する場合がある。
 特許文献1に記載の技術にあっては、溶融したヒューズエレメントを基板上で保持せずに、基板に設けたスルーホールによって吸引し、ヒューズエレメントの溶融体と電極を適切に分離する技術が開示されている。

 しかし、上記特許文献1に記載の技術にあっては、基板にスルーホールを設けてヒューズエレメントの溶融体の吸引経路を設ける必要があり、スルーホールを設けた分だけ基板が大型化し、保護素子の小型化が困難になるといった課題が発生する。
 また、上記特許文献1に記載の技術にあっては、吸引したヒューズエレメントを基板背面に保持するスペースが必要になり、保護素子の高さが高くなるといった課題が発生する。
 更には、上記特許文献1に記載の技術にあっては、定格を上げて大電流に対応可能とするためには、ヒューズエレメントの溶断体積が大きくなるため、ヒータの過熱から溶断に至るまでの時間を短縮することが難しく、速溶断性の悪化を解消することは困難である。
 そこで、本発明は、大電流に対応可能であり小型化を阻害することなく速溶断性及び溶断後における絶縁性に優れる保護素子を提供することを目的とする。
 上述した課題を解決するために、本発明に係る保護素子は、絶縁基板と、絶縁基板に設けられた第1の電極及び第2の電極と、発熱体と、発熱体に電気的に接続された発熱体引出電極と、第1の電極、第2の電極及び発熱体引出電極にわたって接続され、発熱体の加熱によって溶融し、第1の電極及び第2の電極の間の通電経路を遮断するヒューズエレメントと、ヒューズエレメントと発熱体引出電極が重畳する領域に対応してヒューズエレメントと電気的に接続された補助導体とを備えるものである。
 本発明によれば、ヒューズエレメントと並行した通電経路を持つ補助導体によってヒューズエレメントを電気的にサポートすることで、ヒューズエレメントの溶断部の体積を少なくすることができ、ヒューズエレメントの溶融体を保持するためのスペースを広く確保する必要がなくなるとともに、発熱体の過熱により速やかにヒューズエレメントを溶断することができるようになり、保護素子の溶断特性を向上させることができる。これにより保護素子は、発熱体による加熱後に速やかに電流経路を遮断し、回路を切断することで、保護対象を過電流から適切に保護することができ、絶縁性も確保することができる。

 以下、本発明が適用された保護素子として、ヒューズ素子について図面を参照しながら詳細に説明する。なお、本発明は、以下の実施形態のみに限定されるものではなく、本発明の要旨を逸脱しない範囲内において種々の変更が可能であることは勿論である。また、図面は模式的なものであり、各寸法の比率等は現実のものとは異なることがある。具体的な寸法等は以下の説明を参酌して判断すべきものである。また、図面相互間においても互いの寸法の関係や比率が異なる部分が含まれていることは勿論である。
 本発明が適用されたヒューズ素子1は、図1及び図2に示すように、例えばリチウムイオン二次電池の保護回路等の回路基板にリフローにより表面実装されることにより、リチウムイオン二次電池の充放電経路上にヒューズエレメント7を組み込むものである。
 この保護回路は、ヒューズ素子1の定格を超える大電流が流れると、ヒューズエレメント7が自己発熱(ジュール熱)によって溶断することにより電流経路を遮断する。また、この保護回路は、ヒューズ素子1が実装された回路基板等に設けられた電流制御素子によって所定のタイミングで発熱体5へ通電し、発熱体5の発熱によってヒューズエレメント7を溶断させることによって電流経路を遮断することができる。なお、図1は、本発明が適用されたヒューズ素子1を、ケースを省略して示す平面図であり、図2は、このヒューズ素子1の断面図である。
 [ヒューズ素子]
 ヒューズ素子1は、図1及び図2に示すように、絶縁基板2と、絶縁基板2に設けられた第1の電極3及び第2の電極4と、発熱体5と、発熱体5に電気的に接続された発熱体引出電極6と、第1の電極3、第2の電極4及び発熱体引出電極6にわたって接続され、発熱体5の加熱によって溶融し、第1の電極3及び第2の電極4の間の通電経路を遮断するヒューズエレメント7と、ヒューズエレメント7と発熱体引出電極6が重畳する領域に対応してヒューズエレメント7と電気的に接続された補助導体8とを備えている。
 ヒューズ素子1は、補助導体8をヒューズエレメント7と発熱体引出電極6との間に介在するように配置しているが、ヒューズエレメント7の上部に配設してもよく、ヒューズエレメント7と発熱体引出電極6との間に介在するとともにヒューズエレメント7の上部にも配設してもよい。
 ヒューズ素子1は、ヒューズエレメント7を流れる電流の一部を発熱体引出電極6と重畳する領域、すなわち溶断部において補助導体8にバイパスさせることが可能となり、素子全体として大電流に対応することができるようにしたものである。
 また、ヒューズ素子1は、発熱体5を覆い発熱体5と発熱体引出電極6との接触を妨げる絶縁体9と、絶縁基板2上であって発熱体5の両端に設けられた第1の発熱体電極10及び第2の発熱体電極11とを備えている。発熱体引出電極6は、一端が第2の発熱体電極11と接続され、他方がヒューズエレメント7の中途部分に接続されている。
 [絶縁基板]
 絶縁基板2は、例えば、アルミナ、ガラスセラミックス、ムライト、ジルコニアなどの絶縁性を有する部材によって方形状に形成される。その他、絶縁基板2は、ガラスエポキシ基板、フェノール基板等のプリント配線基板に用いられる材料を用いてもよい。
 [第1の電極及び第2の電極]
 第1の電極3及び第2の電極4は、絶縁基板2の表面2a上に、相対向する側縁近傍にそれぞれ離間して配置されることにより開放され、ヒューズエレメント7が搭載されることにより、ヒューズエレメント7を介して電気的に接続されている。また、第1の電極3及び第2の電極4は、ヒューズ素子1に定格を超える大電流が流れヒューズエレメント7が自己発熱(ジュール熱)によって溶断し、あるいは発熱体5が通電に伴って発熱しヒューズエレメント7が溶断することによって、電流経路が遮断される。
 図1及び図2に示すように、第1の電極3及び第2の電極4は、それぞれ絶縁基板2の第1の側面2c及び第2の側面2dに設けられたキャスタレーションを介して裏面2bに設けられた第1の外部接続電極3a及び第2の外部接続電極4aと接続されている。ヒューズ素子1は、これら第1の外部接続電極3a及び第2の外部接続電極4aを介して外部回路が形成された回路基板と接続され、当該外部回路の通電経路の一部を構成する。
 第1の電極3及び第2の電極4は、CuやAg等の一般的な電極材料を用いて形成することができる。また、第1の電極3及び第2の電極4の表面上には、Ni/Auメッキ、Ni/Pdメッキ、Ni/Pd/Auメッキ等の被膜が、メッキ処理等の公知の手法によりコーティングされていることが好ましい。これにより、ヒューズ素子1は、第1の電極3及び第2の電極4の酸化を防止し、導通抵抗の上昇に伴う定格の変動を防止することができる。
 また、ヒューズ素子1をリフロー実装する場合に、ヒューズエレメント7を接続する接続用ハンダあるいはヒューズエレメント7の外層に低融点金属層が形成されている場合に当該低融点金属が溶融することにより第1の電極3及び第2の電極4を溶食(ハンダ食われ)するのを防ぐことができる。
 [発熱体]
 発熱体5は、通電すると発熱する導電性を有する部材であって、例えばニクロム、W、Mo、Ru、Cu、Ag、あるいはこれらを主成分とする合金等からなる。発熱体5は、これらの合金あるいは組成物、化合物の粉状体を樹脂バインダ等と混合して、ペースト状にしたものを絶縁基板2上にスクリーン印刷技術を用いてパターン形成して、焼成する等によって形成することができる。また、発熱体5は、一端が第1の発熱体電極10と接続され、他端が第2の発熱体電極11と接続されている。
 ヒューズ素子1は、発熱体5を覆うように絶縁体9が配設され、この絶縁体9を介して発熱体5に対向するように発熱体引出電極6が形成されている。発熱体5の熱を効率良くヒューズエレメント7に伝えるために、発熱体5と絶縁基板2の間にも絶縁体を積層しても良い。絶縁体9としては、例えばガラス材料を用いることができる。
 発熱体引出電極6の一端は、第2の発熱体電極11に接続されるとともに、第2の発熱体電極11を介して発熱体5の一端と連続されている。なお、第2の発熱体電極11は、絶縁基板2の表面2a側に形成され、第1の発熱体電極10は、絶縁基板2の表面2a側から第3の側面2e側に形成されている。また、第1の発熱体電極10は、第3の側面2eに形成されたキャスタレーションを介して絶縁基板2の裏面2bに形成された第3の外部接続電極10aと接続されている。
 発熱体5は、ヒューズ素子1が回路基板に実装されることにより、第3の外部接続電極10aを介して回路基板に形成された外部回路と接続される。そして、発熱体5は、外部回路の通電経路を遮断する所定のタイミングで第3の外部接続電極10aを介して通電され、発熱することにより、第1の電極3及び第2の電極4を接続しているヒューズエレメント7を溶断することができる。また、発熱体5は、ヒューズエレメント7が溶断することにより、自身の通電経路も遮断されることから発熱が停止する。
 [ヒューズエレメント]
 ヒューズエレメント7は、発熱体5の発熱により速やかに溶断される材料からなり、例えばハンダや、Snを主成分とするPbフリーハンダ等の低融点金属を好適に用いることができる。
 また、ヒューズエレメント7は、In、Pb、Ag、Cu又はこれらのうちのいずれかを主成分とする合金等の高融点金属を用いてもよく、あるいは内層を低融点金属層とし外層を高融点金属層とする等の低融点金属と高融点金属との積層体であってもよい。高融点金属と低融点金属とを含有することによって、ヒューズ素子1をリフロー実装する場合に、リフロー温度が低融点金属の溶融温度を超えて、低融点金属が溶融しても、低融点金属の外部への流出を抑制し、ヒューズエレメント7の形状を維持することができる。また、溶断時も、低融点金属が溶融することにより、高融点金属を溶食(ハンダ食われ)することで、高融点金属の融点以下の温度で速やかに溶断することができる。
 なお、ヒューズエレメント7は、補助導体8及び第1の電極3及び第2の電極4へ、ハンダ等により接続されている。ヒューズエレメント7は、リフローはんだ付けによって容易に接続することができる。ヒューズエレメント7は、補助導体8を介して発熱体引出電極6上に搭載されることにより、発熱体引出電極6と重畳され、また発熱体5とも重畳される。また、補助導体8を介して第1の電極3及び第2の電極4間に亘って接続されたヒューズエレメント7は、補助導体8と第1の電極3との間、及び補助導体8と第2の電極4との間において溶断し、第1の電極3及び第2の電極4間を遮断する。すなわち、ヒューズエレメント7は、中央部が補助導体8を介して発熱体引出電極6に支持されるとともに、発熱体引出電極6に支持された中央部が溶断部とされている。
 また、ヒューズエレメント7は、酸化防止、濡れ性の向上等のため、図示しないフラックスが塗布されている。ヒューズエレメント7は、フラックスが保持されることによって、ヒューズエレメント7の酸化及び酸化に伴う溶断温度の上昇を防止して、溶断特性の変動を抑制し、速やかに溶断することができる。
 ヒューズエレメント7は、発熱体引出電極6と重畳する領域において、第1の電極3及び第2の電極4間の一部が他の部分と比較して断面積が小さい小断面積部7bを有する。すなわち、ヒューズエレメント7は、発熱体5からの加熱によって溶断する部位の体積が少なくなるように形成されている。
 図1において、ヒューズエレメント7は、小断面積部7bがヒューズエレメント7の通電方向に対して幅方向を狭めた部分として形成しており、ヒューズエレメント7の厚みは他の部分と比較して略同等の構成とした。このようなヒューズエレメント7は、矩形のヒューズエレメントをパンチ加工等によって打ち抜くことで容易に作成することができる。
 なお、ヒューズエレメント7の小断面積部7bは、ヒューズエレメント7の通電方向に対して幅方向を狭めた構成のみならず、断面積が小さくなる他の形状であってもよい。例えば、小断面積部7bは、ヒューズエレメントの幅方向に複数個に分散して設けてもよいし、ヒューズエレメント7の厚みを薄く加工したものであってもよい。
 このように、ヒューズエレメント7は、小断面積部7bを有することによって、発熱体5の直上であって、発熱体引出電極6と重畳する領域において、溶断体積を少なくすることができる。
 ただし、ヒューズエレメント7が小断面積部7bを有するということは、ヒューズエレメント7の他の部分と比較して小断面積部7bの電気抵抗が高くなるということであり、大電流対応が困難となりうるが、次に説明する補助導体8にヒューズエレメント7に流れる電流の一部をバイパスすることで、電流経路全体で電気抵抗を低減させることができる。これによりヒューズ素子1は、大電流対応を可能としている。
 [補助導体]
 補助導体8は、ヒューズエレメント7と発熱体引出電極6との間に介在する良導体であり、ヒューズエレメント7の小断面積部7bに対応する領域をヒューズエレメント7の通電方向に対して幅方向にわたって電流経路を補助する。
 補助導体8は、例えば、CuやAg等の積層体又は板材、もしくはこれらを含む合金の積層体又は板材等を用いることができる。補助導体8は、ヒューズエレメント7に流れる電流を一部負担し、言い換えると小断面積部7bに並列してバイパスする電流経路を構成することによって、小断面積部7bに過大な電流が流れることを防止し、大電流環境下であっても、ヒューズエレメント7の過度な発熱や溶融を防止することができる。なお、補助導体8は、発熱体引出電極6と同じ材料で構成してもよい。補助導体8は、導電性材料をスクリーン印刷技術等によりパターン形成するなどして容易に形成することができる。
 従って、補助導体8は、ヒューズエレメント7の小断面積部7bで電気抵抗が上昇することを避けるため、小断面積部7bの外側(ヒューズエレメント7の通電方向に対して幅方向)で通電経路を担うように配置されている。
 また、補助導体8は、図1に示すように、ヒューズエレメント7の小断面積部7bと重畳する領域において分割され、各分割片8a,8bは非接触とされている。すなわち、補助導体8の各分割片8a,8bの間の空間は、ヒューズエレメント7の溶融体7aを保持する保持凹部20を形成する。
 保持凹部20は、図3及び図4に示すように、ヒューズエレメント7が溶断した際に、ヒューズエレメント7の溶融体7aを吸引保持し、他の部位へ溶融体7aが流れ出すことを抑止することができる。保持凹部20によって溶融体7aを保持することにより、第1の電極3及び第2の電極4間におけるショートの発生を防止し、ヒューズ素子1が通電経路を正常に遮断することができる。
 なお、補助導体8の分割方法としては、任意とすることが可能であるが、上述したように、小断面積部7bと重畳する領域において分割することが特に好ましい。保持凹部20により直上の小断面積部7bの溶融体を確実に保持することができるからである。
 また、補助導体8は、分割しない1枚の部材で構成してもよいことは言うまでもない。本発明を適用したヒューズ素子1では、小断面積部7bの断面積を極力小さくすることで溶融体7aの量が極めて少量となり、保持凹部20に吸引保持せずとも補助導体8上に十分保持することができるからである。
 なお、ヒューズ素子1は、小型且つ高定格の保護素子を実現するものであり、例えば、絶縁基板2の寸法として3~4mm×5~6mm程度と小型でありながら、抵抗値が0.5~1mΩ、50~60A定格と高定格化が図られている。なお、本発明は、あらゆるサイズ、抵抗値及び電流定格を備える保護素子に適用することができるのはもちろんである。
 なお、ヒューズ素子1は、絶縁基板2の表面2a上に、内部を保護するとともに溶融したヒューズエレメント7の飛散を防止する図示しないカバー部材を取り付けるようにしている。カバー部材は、絶縁基板2の表面2a上に搭載される側壁と、ヒューズ素子1の上面を構成する天面とを有する。このカバー部材は、例えば、熱可塑性プラスチック,セラミックス,ガラスエポキシ基板等の絶縁性を有する部材を用いて形成することができる。なお、本発明の特徴的な構造はカバー部材の内部の構造であるため、以後の説明ではカバー部材については言及を省略する。
 [回路構成]
 ここで、ヒューズ素子1の回路構成と、通電経路の遮断動作について説明する。ヒューズ素子1は、図1及び図5(A)に示すように、第1の電極3から第2の電極4にわたってヒューズエレメント7が接続されており、ヒューズエレメント7の中途部分に補助導体8を介して発熱体引出電極6が接続されている。また、発熱体引出電極6は、補助導体8と反対側に、第2の発熱体電極11、発熱体5、第1の発熱体電極10の順に接続されている。従って、ヒューズ素子1は、第1の電極3、第2の電極4及び第1の発熱体電極10にそれぞれつながる第1の外部接続電極3a、第2の外部接続電極4a及び第3の外部接続電極10aを外部端子とする3端子の素子であるといえる。
 ヒューズ素子1は、第1の電極3から第2の電極4に向かって主回路の電流が流れるように構成されており、第1の発熱体電極10から電流が流れた場合に、発熱体5が発熱し図3、図4及び図5(B)に示すように、ヒューズエレメント7が溶融し、溶融体7aが補助導体8上に凝集し、ヒューズエレメント7が切断される。これにより、ヒューズ素子1は、第1の電極3及び第2の電極4間の電流経路が遮断されるとともに、第1の発熱体電極10及び第2の電極4間の電流経路も遮断される。
 ここで、ヒューズ素子1は、図4に示すように、溶融体7aが保持凹部20を埋めるように補助導体8上に凝集する。ヒューズ素子1は、小断面積部7bの体積が小さいため、凝集する溶融体7aの体積も小さくすることができる。
 [比較例]
 ここで、比較例として、図6乃至図9に示す、補助導体8を備えないヒューズ素子100と比較しながら上述のヒューズ素子1の効果を説明する。
 図6乃至図9に示すように、補助導体8を備えないヒューズ素子100は、絶縁基板102と、絶縁基板102に設けられた第1の電極103及び第2の電極104と、発熱体105と、発熱体105に電気的に接続された発熱体引出電極106と、第1の電極103、第2の電極104及び発熱体引出電極106にわたって接続され、発熱体105の加熱によって溶融し、第1の電極103及び第2の電極104の間の通電経路を遮断するヒューズエレメント107と、発熱体105を覆い発熱体105と発熱体引出電極106との接触を妨げる絶縁体109と、絶縁基板102上であって発熱体5の両端に設けられた第1の発熱体電極110及び第2の発熱体電極111とを備えている。
 ヒューズ素子100における、定格電流X[A]、溶断部の通電長をL[m]、溶断部の断面積をS[m2]、溶断部の体積をV[m3]とすると、2倍の電流2Xに対応するためには断面積が2S、体積が2V必要となる。すなわち、2倍の電流に対応するためには、溶断する体積が増加し、発熱体105が動作して過熱を開始してもヒューズエレメント107の溶断は遅くなることが容易に理解できる。
 しかし、上述で説明したヒューズ素子1においては、ヒューズエレメント7に流れる電流のうち一部が補助導体8に分散して流れるため、ヒューズエレメント7の溶断部の断面積S、溶断部の体積Vのままであっても補助導体8の材質や断面積を調整することで、2倍の電流2Xに対応することが可能となる。すなわち、ヒューズ素子1では、補助導体8にバイパスする電流量を多くとることで、ヒューズエレメント7の溶断部の体積を増加させずに大電流に対応することが可能となる。
 また、ヒューズ素子1は、ヒューズエレメント7の溶断部の断面積S、溶断部の体積Vを維持できるため、ヒューズ素子100と比較しても溶断体積が増加しないため、ヒューズエレメント7の溶断動作は遅くならずに済む。更には、ヒューズ素子1は、溶断部の体積を限りなく少なくすることが可能であることから、大電流に対応させつつヒューズエレメント7の溶断動作を早めることができる。
 [変形例1]
 次に、上述で説明したヒューズ素子1の変形例について説明する。また、上述で説明したヒューズ素子1と略同等の部位については同じ符号を付して説明を省略し、差異について説明する。また、等価回路としては、図5で説明したものと同じであるため説明を省略する。
 変形例1にかかるヒューズ素子30は、図10及び図11に示すように、ヒューズエレメント7の小断面積部7bの厚みが他の部分と比較して薄く形成され、全体として矩形状の部材として形成され、補助導体8も複数に分割されない構成としたものである。
 ヒューズ素子30では、ヒューズエレメント7の通電方向に対する幅方向の長さは変えず、溶断部すなわち発熱体引出電極6と重畳する部位を薄肉とすることで断面積を少なくし、溶断部位の体積を少なくするようにしたものであるといえる。
 ヒューズ素子30は、通電方向に対してヒューズエレメント7の溶断部の幅が一定であることから、補助導体8を分割せずにヒューズエレメント7を支持するように構成し、通電方向に対して幅方向で電気抵抗の差が無いように構成している。従って、ヒューズ素子30は、通電によりヒューズエレメント7が自己発熱をした場合であっても、ヒューズエレメント7の通電方向に対して幅方向にわたって均一な加熱を行うことができる。
 ヒューズ素子30は、図12及び図13に示すように、発熱体5の発熱によってヒューズエレメント7が溶融した場合、溶融体7aが補助導体8上に凝集する。ヒューズ素子30は、小断面積部7bの体積が小さいため、凝集する溶融体7aの体積も小さくすることができる。
 ヒューズ素子30におけるヒューズエレメント7は、矩形状のエレメントをプレス加工する等により薄肉部分である小断面積部7bを形成して製作することができる。
 [変形例2]
 また、上述で説明したヒューズ素子1の変形例について説明する。また、上述で説明したヒューズ素子1と略同等の部位については同じ符号を付して説明を省略し、差異について説明する。また、等価回路としては、図5で説明したものと同じであるため説明を省略する。
 変形例2にかかるヒューズ素子40は、図14に示すように、ヒューズエレメント7の小断面積部を複数に分割して並行配置した第1の小断面積部7b1及び第2の小断面積部7b2とし、第1の小断面積部7b1及び第2の小断面積部7b2の厚みはヒューズエレメント7の他の部分と同じ厚みとしたものである。補助導体8は、第1の小断面積部7b1及び第2の小断面積部7b2に対応する部分において分割され、3つの分割片8a,8b,8cとから構成したものである。
 ヒューズ素子40では、ヒューズエレメント7の通電方向に対する幅方向の長さを狭めた第1の小断面積部7b1及び第2の小断面積部7b2を2つ平行に形成し、溶断部すなわち発熱体引出電極6と重畳する部位をヒューズ素子1の小断面積部7aの断面積よりも更に小さい断面積となるようにそれぞれ第1の小断面積部7b1及び第2の小断面積部7b2に分配している。ヒューズ素子40は、補助導体8を備えないヒューズ素子100に比べ、溶断部の断面積を少なくし、溶断部位の体積を少なくするようにしたものであるといえる。
 ヒューズ素子40は、補助導体8の各分割片8a,8b,8cの間に第1の保持凹部20a,第2の保持凹部20bが設けられているが、その役割は上述したヒューズ素子1の保持凹部20と同様である。
 ヒューズ素子40は、ヒューズ素子1の小断面積部7aを複数に分割して第1の小断面積部7b1及び第2の小断面積部7b2としたことで、各小断面積部7b1,7b2の断面積を小さくすることができ、溶断特性の向上が期待できる。
 ヒューズ素子40は、発熱体5の発熱によってヒューズエレメント7が溶融した場合、溶融体7aが第1の保持凹部20a及び第2の保持凹部20bを埋めるように補助導体8上に凝集する。ヒューズ素子40は、小断面積部7b1,7b2の体積が小さいため、凝集する溶融体7aの体積も小さくすることができる。
 ヒューズ素子40におけるヒューズエレメント7は、矩形状のエレメントをパンチ加工する等により不要部分を打ち抜き、第1の小断面積部7b1及び第2の小断面積部7b2を形成して製作することができる。すなわち、ヒューズ素子1と同じ方法を用いてヒューズエレメント7を製作することができる。
 [変形例3]
 また、上述で説明したヒューズ素子1の変形例について説明する。また、上述で説明したヒューズ素子1と略同等の部位については同じ符号を付して説明を省略し、差異について説明する。また、等価回路としては、図5で説明したものと同じであるため説明を省略する。
 変形例3にかかるヒューズ素子50は、図15及び図16に示すように、ヒューズエレメント7の小断面積部7bの厚みが他の部分と比較して薄く形成し、ヒューズエレメント7全体として矩形状の部材として形成し、補助導体8を複数に分割しない構成としたものである。ヒューズエレメント7の小断面積部7bは、発熱体引出電極6と重畳する領域に対応して設けられている。
 更に、ヒューズ素子50は、ヒューズエレメント7の薄肉部分とした小断面積部7bに通電方向に対して幅方向に複数の貫通孔7cを有し、複数の貫通孔7cにより幅狭の領域とされた小断面積部7b1,7b2,7b3,7b4を形成したものである。なお、補助導体8は、小断面積部7b1,7b2,7b3,7b4に対応する部分において分割していないが、分割するようにしてもよいことは言うまでもない。また、貫通孔7cは、図示において円形としているが、円形に限定されないことは言うまでもない。更に、貫通孔7cは、非貫通の凹部に変えても溶断部の断面積を少なくするという目的を達成できることは言うまでもない。
 ヒューズ素子50では、ヒューズエレメント7の通電方向に対する幅方向の長さは全体としては変えず、溶断部すなわち発熱体5と重畳する部位を薄肉とすることで断面積を少なくし、溶断部位の体積を少なくするようにしたものであり、更には、ヒューズエレメント7の通電方向に対する幅方向の長さを狭めた小断面積部7b1,7b2,7b3,7b4を平行に形成し、溶断部の断面積を変形例1で説明したヒューズ素子30よりも更に小さい断面積となるように構成している。ヒューズ素子50は、ヒューズ素子30に比べ、溶断部の断面積を更に少なくし、溶断部位の体積を少なくするようにしたものであるといえる。
 ヒューズ素子50は、発熱体5の発熱によってヒューズエレメント7が溶融した場合、溶融体7aが補助導体8上に凝集する。ヒューズ素子50は、小断面積部7b1,7b2,7b3,7b4の体積が小さいため、凝集する溶融体7aの体積も小さくすることができる。
 ヒューズ素子50におけるヒューズエレメント7は、矩形状のエレメントをプレス加工する等により薄肉部分である小断面積部7bを形成し、パンチ加工する等により貫通孔7c部分を打ち抜き、小断面積部7b1,7b2,7b3,7b4を形成して製作することができる。また、プレス加工とパンチ加工を同時に行う手法も知られており、これらの手法を用いることで、エレメントの薄肉部分の形成と不要部の打ち抜きを1工程で行うことができる。
 [変形例4]
 また、上述で説明したヒューズ素子1の変形例について説明する。また、上述で説明したヒューズ素子1と略同等の部位については同じ符号を付して説明を省略し、差異について説明する。また、等価回路としては、図5で説明したものと同じであるため説明を省略する。
 変形例4にかかるヒューズ素子60は、図17及び図18に示すように、ヒューズエレメント7の小断面積部の断面積を0とする構成、すなわちヒューズエレメント7が通電方向に完全分離された構成としたものである。
 ヒューズ素子60は、ヒューズエレメント7が第1のヒューズエレメント7dと第2のヒューズエレメント7eにより構成されており、第1のヒューズエレメント7dと第2のヒューズエレメント7eとが補助導体8に設けられた凸部8dによって分離されている。言い換えると、第1のヒューズエレメント7dと第2のヒューズエレメント7eは、補助導体8に設けられた凸部8dの側面を突き当て面として凸部8を挟んで対向配置されている。
 ここで、第1のヒューズエレメント7dと第2のヒューズエレメント7eとの間に設けられた空間は、発熱体引出電極6と重畳する領域に対応して設けられ、特に、上述したように補助導体8の凸部8dが占めている。
 第1のヒューズエレメント7dは、第1の電極3と補助導体8に接続され、補助導体8を介して発熱体引出電極6及び第2のヒューズエレメント7eと接続されている。また、第2のヒューズエレメント7eは、第2の電極4と補助導体8に接続され、補助導体8を介して発熱体引出電極6及び第1のヒューズエレメント7dと接続されている。
 ヒューズ素子60は、図19及び図20に示すように、発熱体5の発熱によってヒューズエレメント7が溶融した場合、溶融体7a1及び溶融体7a2が補助導体8上に凸部8dを隔ててそれぞれ凝集する。なお、溶融体7a1及び溶融体7a2が一つの溶融体7aを形成する場合もあり、以下では溶融体7aとして説明をする。
 ヒューズ素子60は、小断面積部がないため溶断するヒューズエレメント7の体積は、第1のヒューズエレメント7dと補助導体8との接続部及び第2のヒューズエレメント7eと補助導体8との接続部のみとなり、上述した変形例1乃至変形例3と比較しても、凝集する溶融体7aの体積を最も小さくすることができる。
 ヒューズ素子60における第1のヒューズエレメント7d及び第2のヒューズエレメント7eは、矩形状のエレメントから切り出すことで製作することができる。
 [変形例5]
 また、上述で説明したヒューズ素子1の変形例について説明する。上述で説明したヒューズ素子1と略同等の部位については同じ符号を付して説明を省略し、差異について説明する。また、等価回路としては、図5で説明したものと同じであるため説明を省略する。
 変形例5にかかるヒューズ素子70は、図21乃至図23に示すように、ヒューズエレメント7の小断面積部7bを上下から挟むように、第1の補助導体8e及び第2の補助導体8fが配設された積層構造を有するものである。
 ヒューズ素子70は、ヒューズエレメント7の構造がヒューズ素子1におけるものと略同等であり、ヒューズ素子1における補助導体8を2枚構成にした構造ということができる。
 第1の補助導体8e及び第2の補助導体8fは、互いに略同等の大きさを有する板状の部材であり、ヒューズエレメント7の小断面積部7bを上下から挟みこむ。第1の補助導体8eは、ヒューズエレメント7と発熱体引出電極6との間に介在し、第2の補助導体8fは、ヒューズエレメント7の上部に積層されている。
 従って、ヒューズ素子70は、上述で説明したヒューズ素子1における補助導体8のような電流経路を上下に形成し、ヒューズエレメント7に流れる電流を分散させる効果がヒューズ素子1より高まった構成といえる。
 なお、第1の補助導体8e及び第2の補助導体8fは、発熱体引出電極6と重畳する位置に対応して設けられており、少なくとも小断面積部7bを挟むように構成されている。
 ヒューズ素子70は、発熱体5の発熱によってヒューズエレメント7が溶融した場合、溶融体7aが第1の補助導体8e及び第2の補助導体8fの間で凝集する。すなわち、溶融体7aは、並行配置されている第1の補助導体8e及び第2の補助導体8fの対向面により保持され、第1の補助導体8e及び第2の補助導体8fの外側に流れ出ることがなくなる。
 ヒューズ素子70において、ヒューズエレメント7の溶融時には、第1の補助導体8e上に凝集する溶融体7aによって第2の補助導体8fが押し上げるため、第1の補助導体8eと第2の補助導体8fは分離されていることが好ましいが、物理的に連結されていることを妨げるものではない。補助導体8fはヒューズエレメント7が溶融する際に位置を固定されない不安定な状態となるが、図示しないカバー部材等に設けた変異規制部材により所定の範囲から逸脱して動くことがないように構成することが好ましい。
 ここで、補助導体8fについて、図24に示すように、補助導体8eと物理的に接続された構成をとることもできる。図24は、ヒューズ素子70を側面からみた図であるが、補助導体8fについて図23に示した形状から変更を加えている。
 図24で説明する補助導体8fは、ヒューズエレメント7の通電方向に対して幅方向の側面を覆う側壁を有しており、ヒューズエレメント7を覆うように補助導体8eに被せられている。補助導体8fの側壁の端部が補助導体8eと物理的に接続された状態とされている。
 ヒューズ素子70は、ヒューズエレメント7の小断面積部7bを取り囲むように第1の補助導体8e及び第2の補助導体8fが設けられているため、ヒューズエレメント7に流れる電流の多くを第1の補助導体8e及び第2の補助導体8fにバイパスさせることができるため、小断面積部7bの体積をより小さくすることができ、凝集する溶融体7aの体積を小さくすることができる。
 ヒューズ素子70における補助導体8e及び補助導体8fはそれぞれをスクリーン印刷技術等によりパターン形成することにより容易に形成することができる。
 [変形例6]
 また、上述で説明したヒューズ素子1の変形例について説明する。上述で説明したヒューズ素子1と略同等の部位については同じ符号を付して説明を省略し、差異について説明する。また、等価回路としては、図5で説明したものと同じであるため説明を省略する。
 変形例6にかかるヒューズ素子80は、図25及び図26に示すように、ヒューズエレメント7が、通電方向に対して幅方向の一端に小断面積部7bを寄せて形成され、更にこの一端部が絶縁基板2の表面2aに向かって折り曲げられた略L字状の構造を有するものである。
 ヒューズ素子80は、ヒューズエレメント7の一端が折り曲げられた構成とすることで、折り曲げられた先端部分においてヒューズエレメント7と発熱体引出電極6とが直接当接し、発熱体5からの熱が発熱体引出電極6からヒューズエレメント7に直接伝達されるため、補助導体8をヒューズエレメント7と発熱体引出電極6との間に介在させていた場合であっても熱伝達効率を高く保つことが可能となる。
 ヒューズ素子80は、発熱体引出電極6と当接する位置に小断面積部7bを配置していることから、小断面積部7b速やかに加熱、溶融させて、ヒューズエレメント7を溶断することが可能としている。
 ヒューズ素子80は、補助導体8上に小断面積部7bを有し端部が折り曲げられた形状のヒューズエレメント7を配置することで形成されるが、ヒューズエレメント7の折り曲げ加工を補助導体8上にヒューズエレメント7を搭載した後に行ってもよい。
 [まとめ]
 以上のように各例として説明したヒューズ素子は、補助導体によってヒューズエレメントの電流経路を補助し、ヒューズエレメントを大型化することなく抵抗値を低減することが可能とし、大電流に対応しつつも素子の小型化を達成することができる。
 また、各例として説明したヒューズ素子は、ヒューズエレメントに小断面積部を形成することで、溶断部の体積を低減させ、溶融体の体積を少なくすることができ、これにより、速溶断性及び溶断後における絶縁性に優れる素子を得ることが可能となる。
 なお、ヒューズ素子の構造としては、上述した各例を適宜組み合わせた構造としてもよく、例えば、補助導体の分割、補助導体によるヒューズエレメントの囲い込み、小断面積部の形状等、小断面積部の配設位置は任意の組み合わせを用いてもよいことは言うまでもない。

Claims (13)

  1.  絶縁基板と、
     上記絶縁基板に設けられた第1の電極及び第2の電極と、
     発熱体と、
     上記発熱体に電気的に接続された発熱体引出電極と、
     上記第1の電極、上記第2の電極及び上記発熱体引出電極にわたって接続され、上記発熱体の加熱によって溶融し、上記第1の電極及び第2の電極の間の電流経路を遮断するヒューズエレメントと、
     上記ヒューズエレメントと上記発熱体引出電極が重畳する領域に対応して上記ヒューズエレメントと電気的に接続された補助導体とを備える保護素子。
  2.  上記補助導体は、上記ヒューズエレメントと上記発熱体引出電極との間に介在する請求項1に記載の保護素子。
  3.  上記補助導体は、上記ヒューズエレメント上部に配設された請求項1に記載の保護素子。
  4.  上記補助導体は、上記ヒューズエレメントと上記発熱体引出電極との間に介在するとともに、上記ヒューズエレメント上部にも配設された請求項1に記載の保護素子。
  5.  上記ヒューズエレメントは、上記発熱体引出電極と重畳する領域において、上記第1の電極及び第2の電極間の一部が他の部分と比較して断面積が小さい小断面積部を有する請求項1乃至請求項4の何れか1項に記載の保護素子。
  6.  上記小断面積部は、上記ヒューズエレメントの通電方向の幅を狭めた部分である請求項5に記載の保護素子。
  7.  上記小断面積部は、上記ヒューズエレメントの幅方向に複数設けられている請求項6に記載の保護素子。
  8.  上記小断面積部は、上記ヒューズエレメントの厚みを調整したものである請求項6乃至7の何れか1項に記載の保護素子。
  9.  上記補助導体は、上記ヒューズエレメントの上記小断面積部と重畳する領域において分割され、各分割片は非接触とされている請求項6乃至8の何れか1項に記載の保護素子。
  10.  上記補助導体の各分割片の間の空間は、上記ヒューズエレメントの溶融体を保持する保持凹部を形成する請求項9に記載の保護素子。
  11.  上記ヒューズエレメントは、上記発熱体引出電極と上記第1の電極にわたって接続される第1の部材と、上記第1の部材と非接触であり上記発熱体引出電極と上記第2の電極にわたって接続される第2の部材とを有する請求項1乃至請求項4の何れか1項に記載の保護素子。
  12.  上記補助導体は、上記ヒューズエレメントの上記第1の部材と上記第2の部材との間に空いた領域と重畳する領域にも設けられている請求項11に記載の保護素子。
  13.  上記補助導体は、上記ヒューズエレメントの上記第1の部材と上記第2の部材との間に空いた領域を充填する突出部が設けられている請求項12に記載の保護素子。
