Abstract
本発明は、リチウムイオン電池のサイクル特性を向上させることができる活物質を提供することを課題とする。この課題の解決のため、本発明は、活物質の表面に、ポリイミド前駆体、ポリイミド、ポリアミドイミド、ポリアミドおよびポリシロキサンからなる群より選ばれる少なくとも1種の樹脂による表面コート層を有する活物質であって、前記樹脂が下記一般式(1)で表されるシロキサン構造を含む、表面コート層を有する活物質とすることを要旨とする。(一般式(1)中、R1、R2は、それぞれ独立に、水素原子、水酸基、または炭素数1~20の一価の有機基を示す。n1は1~10000の整数である。)
Description
本発明は、表面コート層を有する活物質、それを含む電極および蓄電デバイスに関する。
リチウムイオン電池は、充電可能な高容量電池として、電子機器の高機能化、長時間動作を可能にした。さらに自動車などに搭載され、ハイブリッド車、電気自動車の電池として有力視されている。現在広く使われているリチウムイオン電池は、コバルト酸リチウムなどの活物質とポリフッ化ビニリデン(PVDF)などのバインダーとを含むペーストスラリーをアルミ箔の上に塗布して形成される正極と、炭素系の活物質とPVDFやスチレン・ブタジエン・ゴム(SBR)などのバインダーとを含むペーストスラリーを銅箔の上に塗布して形成される負極とを有する。
リチウムイオン電池の容量をさらに大きくするために、正極活物質にはニッケル化合物を使用することが検討されている(例えば、特許文献1参照)。ニッケル系正極活物質は、エネルギー密度が高い一方、ニッケルの溶出により活物質が劣化し、充放電サイクルを繰り返すと容量が低下していくという課題がある。
一方、負極活物質には、ケイ素化合物、ゲルマニウム化合物またはスズ化合物を用いることが検討されている(例えば、特許文献2参照)。これらの負極活物質は、充電時の体積膨張が大きく、活物質粒子が微粉化しやすい。微粉化により新しく生じる活物質の表面は電解液と反応し、その結果、充放電サイクルを繰り返すと容量が低下していくという課題がある。
このため、活物質の表面を樹脂で被覆し、劣化を防ぐという試みがなされている。例えば、特許文献3では、正極活物質を非水溶媒に溶解するポリマーで全面被覆することで、熱的安定性を向上させている。また、特許文献4では、ポリイミドによる被覆層を備えた活物質粒子により、サイクル特性を向上させている。さらに、特許文献5では、活物質の表面を被覆するポリマーと活物質表面とをアミン基含有シランカップリング剤で結合することにより、サイクル特性を向上させている。
しかしながら、特許文献3、特許文献4および特許文献5に記載の手法では、サイクル特性向上効果は不十分であった。
本発明は、上記課題に鑑み、リチウムイオン電池のサイクル特性を向上させることができる活物質を提供することを目的とする。
本発明は、活物質の表面に、ポリイミド前駆体、ポリイミド、ポリアミドイミド、ポリアミドおよびポリシロキサンからなる群より選ばれる少なくとも1種の樹脂による表面コート層を有する活物質であって、前記樹脂が下記一般式(1)で表されるシロキサン構造を含む、表面コート層を有する活物質である。
上記一般式(1)中、R1、R2は、それぞれ独立に、水素原子、水酸基、または炭素数1~20の一価の有機基を示す。n1は1~10000の整数である。
本発明により、サイクル特性の良好な活物質を得ることができる。また、本発明の表面コート層を有する活物質をリチウムイオン電池の電極に用いることにより、電池のサイクル特性を向上させることができる。
以下、本発明に係る表面コート層を有する活物質、スラリー組成物、電極および蓄電デバイスの好適な実施形態を詳細に説明する。なお、本発明は、これらの実施形態により限定されるものではない。
<表面コート層を有する活物質>
本発明の実施の形態に係る表面コート層を有する活物質は、活物質の表面に、ポリイミド前駆体、ポリイミド、ポリアミドイミド、ポリアミドおよびポリシロキサンからなる群より選ばれる少なくとも1種の樹脂による表面コート層を有する活物質であって、上記樹脂が下記一般式(1)で表されるシロキサン構造を含む、表面コート層を有する活物質である。
本発明の実施の形態に係る表面コート層を有する活物質は、活物質の表面に、ポリイミド前駆体、ポリイミド、ポリアミドイミド、ポリアミドおよびポリシロキサンからなる群より選ばれる少なくとも1種の樹脂による表面コート層を有する活物質であって、上記樹脂が下記一般式(1)で表されるシロキサン構造を含む、表面コート層を有する活物質である。
上記一般式(1)中、R1、R2は、それぞれ独立に、水素原子、水酸基、または炭素数1~20の一価の有機基を示す。活物質と表面コート層との密着性の観点より、水酸基、または炭素数1~20の有機基が好ましく、水酸基、または炭素数1~6の有機基がより好ましい。n1は1~10000の整数である。
なお、「それぞれ独立に」の意味は、R1とR2とが同じ原子または基でない場合を含意するのみならず、分子中に複数のR1またはR2が存在する場合に、それらが同じ原子または基でない場合を含意することはいうまでもない。(以下、同様)また、「少なくとも1種の樹脂」の「少なくとも1種」の意味は、混合物である場合のほか、共重合体である場合を含む。
(樹脂)
ポリイミド前駆体、ポリイミド、ポリアミドイミド、ポリアミドおよびポリシロキサンは、いずれも高い機械強度を有するため、シリコンのような充電時の体積膨張が大きな活物質の微粉化を抑制することが可能である。

(ポリイミド前駆体)
ポリイミド前駆体は、種々のジアミンとテトラカルボン酸の誘導体を重縮合反応させることで得られる。一般的には、ジアミンとテトラカルボン酸二無水物を溶媒中、室温~60℃程度の温度で撹拌することでポリイミド前駆体を得る。

テトラカルボン酸の例としては、ピロメリット酸、3,3’,4,4’-ビフェニルテトラカルボン酸、2,3,3’,4’-ビフェニルテトラカルボン酸、2,2’,3,3’-ビフェニルテトラカルボン酸、3,3’,4,4’-ベンゾフェノンテトラカルボン酸、2,2’,3,3’-ベンゾフェノンテトラカルボン酸、2,2-ビス(3,4-ジカルボキシフェニル)ヘキサフルオロプロパン、2,2-ビス(2,3-ジカルボキシフェニル)ヘキサフルオロプロパン、1,1-ビス(3,4-ジカルボキシフェニル)エタン、1,1-ビス(2,3-ジカルボキシフェニル)エタン、ビス(3,4-ジカルボキシフェニル)メタン、ビス(2,3-ジカルボキシフェニル)メタン、ビス(3,4-ジカルボキシフェニル)スルホン、ビス(3,4-ジカルボキシフェニル)エーテル、1,2,5,6-ナフタレンテトラカルボン酸、2,3,6,7-ナフタレンテトラカルボン酸、2,3,5,6-ピリジンテトラカルボン酸、3,4,9,10-ペリレンテトラカルボン酸などの芳香族テトラカルボン酸や、シクロブタンテトラカルボン酸、1,2,3,4-シクロペンタンテトラカルボン酸、シクロヘキサンテトラカルボン酸、ビシクロ[2.2.1.]ヘプタンテトラカルボン酸、ビシクロ[3.3.1.]テトラカルボン酸、ビシクロ[3.1.1.]ヘプト-2-エンテトラカルボン酸、ビシクロ[2.2.2.]オクタンテトラカルボン酸、アダマタンテトラカルボン酸などの脂肪族テトラカルボン酸などが挙げられる。これらのテトラカルボン酸またはその誘導体は単独で、または複数の混合物として用いることができる。
ジアミンとしては、例えば、パラフェニレンジアミン、メタフェニレンジアミン、3,3’-ジアミノジフェニルエーテル、4,4’-ジアミノジフェニルエーテル、3,4’-ジアミノジフェニルエーテル、4,4’-ジアミノジフェニルメタン、3,3’-ジアミノジフェニルスルホン、4,4’-ジアミノジフェニルスルホン、3,3’-ジアミノジフェニルサルファイド、4,4’-ジアミノジフェニルサルファイド、1,3-ビス(4-アミノフェノキシ)ベンゼン、1,4-ビス(4-アミノフェノキシ)ベンゼン、2,2-ビス(トリフルオロメチル)ベンジジン、3,3’-ジヒドロキシベンジジン、9,9’-ビス(4-アミノフェニル)フルオレン、ヘキサメチレンジアミン、1,3-ビス(3-アミノプロピルテトラメチルジシロキサン)4,4’-メチレンビス(2-エチル-6-メチルアニリン)4,4’-メチレンビス(2、6-ジメチルアニリン)などが挙げられ、これらは単独で、または複数の混合物として用いることができる。
ジアミンとして、一般式(3)で表されるシロキサンジアミンを用いることで、活物質と表面コート層との密着性が向上し、ニッケルの溶出や充電時の活物質の膨張による劣化を抑制することが可能となり、電池のサイクル特性が向上する。
上記一般式(3)中、R7~R10は、それぞれ独立に、水素原子、水酸基、または炭素数1~10の一価の有機基を示す。活物質と表面コート層との密着性の観点から、炭素数1~10の有機基とすることが好ましく、炭素数1~6の有機基がより好ましく、炭素数1~4の有機基がさらに好ましく、メチル基が最も好ましい。
上記一般式(3)中、R11およびR12は、それぞれ独立に、直接結合または炭素数1~10の二価の有機基を示す。活物質と表面コート層との密着性の観点から、炭素数1~5の有機基とすることが好ましく、炭素数2~3の有機基がより好ましい。
また、n4は1~20の整数である。
一般式(3)で表されるシロキサンジアミンとしては、1,3-ビス(3-アミノプロピル)テトラメチルジシロキサン、1,3-ビス(3-アミノプロピル)テトラエチルジシロキサン、1,3-ビス(3-アミノプロピル)テトラメトキシジシロキサン、1,3-ビス(3-アミノプロピル)テトラプロピルジシロキサン、1,3-ビス(3-アミノプロピル)ジメチルジフェニルジシロキサン、1,3-ビス(3-アミノプロピル)トリメチルヒドロジシロキサン、ビス(4-アミノフェニル)テトラメチルジシロキサン、1,3-ビス(4-アミノフェニル)テトラフェニルジシロキサン、α、ω-ビス(3-アミノプロピル)ヘキサメチルトリシロキサン、α、ω-ビス(3-アミノプロピル)ポリジメチルシロキサン、1,3-ビス(3-アミノプロピル)テトラフェニルジシロキサン、1,5-ビス(2-アミノエチル)テトラフェニルジメチルトリシロキサンなどのシロキサンジアミンが挙げられ、これらは単独で、または複数の混合物として用いることができる。
特に、一般式(3)において、n4=1であるシロキサンジアミンを用いることが好ましい。すなわち、上記樹脂が、一般式(3)においてn4=1であるシロキサンジアミンの残基を含むことが好ましい。表面コート層形成に用いる樹脂溶液の溶解安定性を高めることができるため、均一な厚みの表面コート層が形成できるからである。
一般式(3)において、n4=1であるシロキサンジアミンとしては、1,3-ビス(3-アミノプロピル)テトラメチルジシロキサン、1,3-ビス(3-アミノプロピル)テトラエチルジシロキサン、1,3-ビス(3-アミノプロピル)テトラメトキシジシロキサン、1,3-ビス(3-アミノプロピル)テトラプロピルジシロキサン、1,3-ビス(3-アミノプロピル)ジメチルジフェニルジシロキサン、1,3-ビス(3-アミノプロピル)トリメチルヒドロジシロキサン、ビス(4-アミノフェニル)テトラメチルジシロキサン、1,3-ビス(4-アミノフェニル)テトラフェニルジシロキサン、1,3-ビス(3-アミノプロピル)テトラフェニルジシロキサンが挙げられるが、これらに限定されない。
活物質と表面コート層との密着性を十分に発揮させる観点から、樹脂に含まれる全ジアミン残基を100モル%としたとき、一般式(3)で表されるシロキサンジアミンの残基が0.2モル%以上含まれることが好ましく、3モル%以上含まれることがより好ましい。また、機械強度を維持する観点から、10モル%以下含まれることが好ましく、5モル%以下含まれることがより好ましい。
サイクル特性をより高く維持する観点から、樹脂に含まれる全ジアミン残基を100モル%としたとき、一般式(3)で表されるシロキサンジアミンの残基が0.2モル%以上含まれることが好ましく、3モル%以上含まれることがより好ましい。また、10モル%以下含まれることが好ましく、5モル%以下含まれることがより好ましい。一般式(13)で表されるシロキサンジアミンの残基が上記範囲で含まれることで、活物質とコート層との密着性がより向上したり、コート層の機械強度がより高く保たれたりすると考えられる。それによってサイクル特性をより高く維持できるものと推測される。
以上のジアミンに関する説明は、特に断りのない限り、以下のポリイミド、ポリアミドイミドおよびポリアミドに関する説明においても同様に共通して適用される。
(ポリイミド)
ポリイミドは、上記ポリイミド前駆体の脱水反応によるイミド化によって得ることができる。

脱水反応によるイミド化は、ポリイミド前駆体の溶液を150~220℃の温度で副生成物の水を留去しながら撹拌するか、または酸無水物などの脱水剤と触媒として3級アミンを加えて撹拌させる。脱水剤と触媒を用いた場合は、その後、水などに投入して樹脂を析出させ、乾燥させることでポリイミド樹脂を固体として得ることができる。
ポリイミドは、ジイソシアネートとテトラカルボン酸二無水物を重縮合反応させることでも得ることができる。
ジイソシアネートの例としては、1,3-フェニレンジイソシアネート、1,4-フェニレンジイソシアネート、2,4-トルエンジイソシアネート、2,6-トルエンジイソシアネート、4,4’-ジフェニルメタンジイソシアネート、1,5-ジイソシアネートナフタレン、ブタンジイソシアネート、ヘキサンジイソシアネート、イソホロンジイソシアネート、ノルボルナンジイソシアネート、1,4-シクロヘキサンジイソシアネート、1,3-シクロヘキサンジイソシアネートなどが挙げられる。これらは単独で、または複数の混合物として用いることができる。
テトラカルボン酸二無水物としては、上記ポリイミド前駆体を得るのに用いるものと同様のものを使用することができる。
ジイソシアネートとジアミンを併用し、一般式(3)で表されるシロキサンジアミンの残基を有するポリイミドを得るには、テトラカルボン酸二無水物とシロキサンジアミンを重縮合しイミド化した後にジイソシアネートと反応させるといった方法が挙げられるが、これに限定されない。
(ポリアミドイミド)
ポリアミドイミドは、トリカルボン酸誘導体とジアミンまたはジイソシアネートを重縮合反応させることで得ることができる。

一般的には無水トリメリット酸の塩化物または活性エステルとジアミン、または無水トリメリット酸とジイソシアネートを反応させてポリアミドイミドを得る。
ジイソシアネートとジアミンを併用し、一般式(3)で表されるシロキサンジアミンの残基を有するポリアミドイミドを得るには、無水トリメリット酸とシロキサンジアミンを重縮合しイミド化した後にジイソシアネートと反応させるといった方法が挙げられるが、これに限定されない。
(ポリアミド)

ジカルボン酸としては、イソフタル酸、テレフタル酸、メチレンジサリチル酸、2,2-ビス(4-カルボキシフェニル)プロパン、2,2-ビス(4-カルボキシフェニル)ヘキサフルオロプロパン、ベンゾフェノン-4,4’-ジカルボン酸、4,4’-ジカルボキシジフェニルエーテル、4,4’-ジカルボキシジフェニルスルホン、5,5’-チオジサリチル酸などが挙げられ、これらは単独または2種以上を組み合わせて使用できる。
一般的にはジカルボン酸の塩化物または活性エステルとジアミン、またはジカルボン酸とジイソシアネートを反応させてポリアミドイミドを得る。

上記ポリイミド前駆体、ポリイミド、ポリアミドイミドおよびポリアミドのいずれの樹脂においても、樹脂に含まれる全ジアミン残基の合計を100モル%としたとき、当該樹脂に含まれる、ジアミン、ジイソシアネートと反応させる酸成分(テトラカルボン酸、トリカルボン酸、ジカルボン酸)による残基の合計が100モル%未満であることが好ましい。
一例として、ポリイミド前駆体の場合、ジアミン成分の合計100モル%に対して、テトラカルボン酸成分の合計が100モル%未満になる比率で重縮合反応をおこなうと、ポリマーの末端がアミノ基となる。
ポリイミドの場合、ジアミンおよび/またはジイソシアネート成分の合計100モル%に対して、テトラカルボン酸成分の合計が100モル%未満になる比率で重縮合反応をおこなうと、末端がアミノ基またはイソシアネート基となる。
ポリアミドイミドの場合、ジアミンおよび/またはジイソシアネート成分の合計100モル%に対して、トリカルボン酸成分の合計が100モル%未満になる比率で重縮合反応をおこなうと、末端がアミノ基またはイソシアネート基となる。
ポリアミドの場合、ジアミンおよび/またはジイソシアネート成分の合計100モル%に対して、ジカルボン酸成分の合計が100モル%未満になる比率で重縮合反応をおこなうと、ポリマーの末端がアミノ基またはイソシアネート基となる。
アミノ基およびイソシアネート基は電解液中のリチウムイオンを補足し、ポリマー主骨格のカルボニル基との副反応を抑制する。その結果、電池の初回充放電効率を向上させることができる。
いずれの樹脂においても、重縮合反応に用いられる溶媒としては、生成した樹脂が溶解するものであれば特に限定されるものではないが、N-メチル-2-ピロリドン、N-メチルカプロラクタム、N,N-ジメチルアセトアミド、N,N-ジメチルホルムアミド、ジメチルスルホキシド、γ-ブチロラクトン、ジメチルイミダゾリン等の非プロトン性極性溶媒、フェノール、m-クレゾール、クロロフェノール、ニトロフェノールなどのフェノール系溶媒、ポリリン酸、リン酸に5酸化リンを加えたリン系溶媒などを好ましく用いることができる。
(ポリシロキサン)
ポリシロキサンは原料のオルガノシラン化合物を縮合反応させることで得ることができる。特に下記一般式(2)に示す構造を含むことが好ましい。

一般式(2)中、R3は、炭素数6~15のアリール基を表し、複数のR3はそれぞれ同じでも異なっていてもよい。R4は水酸基、炭素数1~6のアルキル基、炭素数1~6のアルコキシ基、炭素数2~10のアルケニル基、炭素数2~6のアシルオキシ基、炭素数6~15のアリール基のいずれかを表し、複数のR4はそれぞれ同じでも異なっていてもよい。R5およびR6は水酸基、炭素数1~6のアルキル基、炭素数1~6のアルコキシ基、炭素数2~10のアルケニル基、炭素数2~6のアシルオキシ基のいずれかを表し、複数のR5およびR6はそれぞれ同じでも異なっていてもよい。n2、n3は、n2+n3=2~10000を充たす、それぞれ1~9500の整数を表す。但し、n2:n3=95:5~25:75である。製膜後の膜の強靱性や活物質との密着性の観点から好ましい(n2+n3)の範囲は5~9000、より好ましくは10~8000である。また、活物質と表面コート層との密着性の更なる向上の観点から、n2:n3=80:20~35:65であることがより好ましく、n2:n3=80:20~40:60であることがさらに好ましい。
また、各々の構造単位の分子中の配列に特に制限はなく、一般式(2)で表されるポリシロキサンはブロック共重合体であってもランダム共重合体であっても構わない。
一般式(2)のR3における炭素数6~15のアリール基は無置換体、置換体のどちらでもよく、活物質の特性に応じて選択できる。好ましい置換体の構造は芳香環に炭素数1~5のアルキル基、炭素数2~5のアルケニル基、炭素数1~5のアルコキシ基、炭素数2~5のアシルオキシ基、炭素数2~7のカルボニルオキシアルキル基、アミノ基、メルカプト基、水酸基、グリシジル基、グリシジルオキシ基、イソシアネート基が結合した構造、または、芳香環から炭素数1~3のアルキル基を介して炭素数2~5のアシルオキシ基、アミノ基、メルカプト基、水酸基、グリシジル基、グリシジルオキシ基、イソシアネート基が結合した構造が好ましい。置換体である場合の置換基の数は1~3が好ましく、中では1がより好ましい。なお、置換基を含む場合、アリール基の炭素数は置換基が有する炭素の数も含めて炭素数が6~15になるよう適宜選択されることが好ましい態様である。
炭素数6~15のアリール基の具体例としては、フェニル基、トリル基、p-ヒドロキシフェニル基、p-スチリル基、p-メトキシフェニル基、1-(p-ヒドロキシフェニル)エチル基、2-(p-ヒドロキシフェニル)エチル基、4-ヒドロキシ-5-(p-ヒドロキシフェニルカルボニルオキシ)ペンチル基、ナフチル基等が挙げられる。
一般式(2)のR4における炭素数1~6のアルキル基、炭素数1~6のアルコキシ基、炭素数2~10のアルケニル基、炭素数2~6のアシルオキシ基、炭素数6~15のアリール基はいずれも無置換体、置換体のどちらでもよく、活物質の特性に応じて選択できる。
炭素数1~6のアルキル基の具体例としては、メチル基、エチル基、n-プロピル基、イソプロピル基、n-ブチル基、t-ブチル基、n-ヘキシル基、トリフルオロメチル基、3,3,3-トリフルオロプロピル基、3-グリシドキシプロピル基、3-アミノプロピル基、3-メルカプトプロピル基、3-イソシアネートプロピル基等が挙げられる。
炭素数1~6のアルコキシ基の具体例としては、メトキシ基、エトキシ基、n-プロポキシ基、iso-プロポキシ基、n-ブトキシ基、tert-ブトキシ基等が挙げられる。
炭素数2~10のアルケニル基の具体例としては、ビニル基、3-アクリロキシプロピル基、3-メタクリロキシプロピル基等が挙げられる。
炭素数2~6のアシルオキシ基の具体例としては、アセチルオキシ基等が挙げられる。
炭素数6~15のアリール基は無置換体と置換体のどちらであってもよく、活物質の特性に応じて選択できる。好ましい置換体の構造はR3におけるものと同様のものが挙げられる。なお、置換基を含む場合、アリール基の炭素数は置換基が有する炭素の数も含めて炭素数が6~15になるよう適宜選択されることが好ましい態様である。炭素数6~15のアリール基の具体例としては、R3についての説明において示したものが挙げられる。
一般式(2)のR5およびR6における炭素数1~6のアルキル基、炭素数1~6のアルコキシ基、炭素数2~10のアルケニル基、炭素数2~6のアシルオキシ基はいずれも無置換体、置換体のどちらでもよく、活物質の特性に応じて選択できる。なお、置換基を含む場合の炭素数は置換基が有する炭素の数も含めた炭素数である。好ましい置換体および具体例については、R3あるいはR4についての説明において示したものが挙げられる。
一般式(2)で示されるポリシロキサンの、R3およびR4を有する構造単位を与える原材料として用いうるオルガノシランの具体例としては、フェニルトリメトキシシラン、フェニルトリエトキシシラン、p-ヒドロキシフェニルトリメトキシシラン、p-トリルトリメトキシシラン、p-スチリルトリメトキシシラン、p-メトキシフェニルトリメトキシシラン、1-(p-ヒドロキシフェニル)エチルトリメトキシシラン、2-(p-ヒドロキシフェニル)エチルトリメトキシシラン、4-ヒドロキシ-5-(p-ヒドロキシフェニルカルボニルオキシ)ペンチルトリメトキシシラン、ジフェニルジメトキシシラン、1-ナフチルトリメトキシシラン、2-ナフチルトリメトキシシラン、1-ナフチルトリエトキシシラン、2-ナフチルトリエトキシシラン、アントラセントリメトキシシランが好ましく用いられる。このなかで、コストの点からナフタレン環、アントラセン環など多環のアリール基を有するものよりもベンゼン環のように単環のアリール基を有するものがより好ましい。
一般式(2)で示されるポリシロキサンの、R5およびR6を有する構造単位を与える原材料として用いうるオルガノシランの具体例としてはテトラメトキシシラン、テトラエトキシシラン、テトラアセトキシシランなどの4官能性シラン、メチルトリメトキシシラン、メチルトリエトキシシラン、メチルトリイソプロポキシシラン、メチルトリn-ブトキシシラン、エチルトリメトキシシラン、エチルトリエトキシシラン、エチルトリイソプロポキシシラン、エチルトリn-ブトキシシラン、n-プロピルトリメトキシシラン、n-プロピルトリエトキシシラン、n-ブチルトリメトキシシラン、n-ブチルトリエトキシシラン、n-ヘキシルトリメトキシシラン、n-ヘキシルトリエトキシシラン、ビニルトリメトキシシラン、ビニルトリエトキシシラン、3-メタクリロキシプロピルトリメトキシシラン、3-メタクリロキシプロピルトリエトキシシラン、3-アクリロキシプロピルトリメトキシシラン、トリフルオロメチルトリメトキシシラン、トリフルオロメチルトリエトキシシラン、3,3,3-トリフルオロプロピルトリメトキシシラン、3-アミノプロピルトリメトキシシラン、3-アミノプロピルトリエトキシシラン、3-グリシドキシプロピルトリメトキシシラン、3-グリシドキシプロピルトリエトキシシラン、3-メルカプトプロピルトリメトキシシランなどの3官能性シラン、ジメチルジメトキシシラン、ジメチルジエトキシラン、ジメチルジアセトキシシラン、ジn-ブチルジメトキシシラン、(3-グリシドキシプロピル)メチルジメトキシシラン、(3-グリシドキシプロピル)メチルジエトキシシランなどの2官能性シランが挙げられる。なお、これらのオルガノシランは単独で使用しても、2種以上を組み合わせて使用してもよい。
また、特に好ましいものとしては、R3が置換または無置換のフェニル基、特に好ましくは無置換のフェニル基であり、R4が炭素数1から6のアルコキシ基、特に好ましくはメトキシ基であり、R5およびR6のうち、一方が炭素数1~6のアルキル基、特に好ましくはメチル基であり、他方が炭素数1~6のアルコキシ基、特に好ましくはメトキシ基であるポリシロキサンが挙げられる。
一般式(2)で表されるポリシロキサンは、例えば、オルガノシラン化合物を加水分解した後、該加水分解物を溶媒の存在下、あるいは無溶媒で縮合反応させることによって得ることができる。加水分解反応の各種条件、例えば酸濃度、反応温度、反応時間などは、反応スケール、反応容器の大きさ、形状などを考慮して適宜設定することができるが、例えば、溶媒中、オルガノシラン化合物に酸触媒および水を1~180分かけて添加した後、室温~110℃で1~180分反応させることが好ましい。このような条件で加水分解反応を行うことにより、急激な反応を抑制することができる。反応温度は、より好ましくは30~130℃である。
加水分解反応は、酸触媒の存在下で行うことが好ましい。酸触媒としては、塩酸、臭化水素酸、ヨウ化水素酸などのハロゲン化水素系無機酸、硫酸、硝酸、リン酸、ヘキサフルオロリン酸、ヘキサフルオロアンチモン酸、ホウ酸、テトラフルオロホウ酸、クロム酸などのその他無機酸、メタンスルホン酸、エタンスルホン酸、ベンゼンスルホン酸、p-トルエンスルホン酸、トリフルオロメタンスルホン酸などのスルホン酸、酢酸、クエン酸、蟻酸、グルコン酸、乳酸、シュウ酸、酒石酸、ピルビン酸、クエン酸、コハク酸、フマル酸、リンゴ酸などのカルボン酸を例示することができる。本発明において、酸触媒はドーピング性の観点からケイ素、水素、炭素、酸素、窒素、リン以外の原子を極力含まないことが好ましく、リン酸、ギ酸、酢酸、カルボン酸系の酸触媒を用いることが好ましい。
なかでもリン酸が好ましい。

酸触媒の好ましい含有量は、加水分解反応時に使用される全オルガノシラン化合物100質量部に対して、好ましくは0.1質量部~5質量部である。酸触媒の量を上記範囲とすることで、加水分解反応が必要かつ十分に進行するよう容易に制御できる。
オルガノシラン化合物の加水分解反応および該加水分解物の縮合反応に用いられる溶媒は、特に限定されず、樹脂組成物の安定性、塗れ性、揮発性などを考慮して適宜選択できる。また、溶媒を2種以上組み合わせてもよいし、無溶媒で反応を行ってもよい。溶媒の具体例としては、メタノール、エタノール、プロパノール、イソプロパノール、ブタノール、イソブタノール、t-ブタノール、1-メトキシ-2-プロパノール、ペンタノール、4-メチル-2-ペンタノール、3-メチル-2-ブタノール、3-メチル-3-メトキシ-1-ブタノール、1-t-ブトキシ-2-プロパノール、ジアセトンアルコールなどのアルコール類;エチレングリコール、プロピレングリコールなどのグリコール類;エチレングリコールモノメチルエーテル、エチレングリコールモノエチルエーテル、プロピレングリコールモノメチルエーテル、プロピレングリコールモノエチルエーテル、プロピレングリコールモノプロピルエーテル、プロピレングリコールt-ブチルエーテル、プロピレングリコールn-ブチルエーテルエチレングリコールジメチルエーテル、エチレングリコールジエチルエーテル、エチレングリコールジブチルエーテル、ジエチルエーテル、ジエチレングリコールメチルエチルエーテル、ジプロピレングリコール-n-ブチルエーテル、ジプロピレングリコールモノメチルエーテル、ジイソプロピルエーテル、ジn-ブチルエーテル、ジフェニルエーテル、ジエチレングリコールエチルメチルエーテル、ジエチレングリコールジメチルエーテル、エチレングリコールモノブチルエーテルなどのエーテル類;メチルエチルケトン、アセチルアセトン、メチルプロピルケトン、メチルブチルケトン、メチルイソブチルケトン、ジイソブチルケトン、シクロペンタノン、2-ヘプタノン、ジイソブチルケトン、シクロヘキサノン、シクロヘプタノンなどのケトン類;ジメチルホルムアミド、ジメチルアセトアミドなどのアミド類;酢酸イソプロピル、エチルアセテート、プロピルアセテート、ブチルアセテート、n-プロピルアセテート、イソプロピルアセテート、n-ブチルアセテート、イソブチルアセテート、アセト酢酸エチル、エチレングリコールモノメチルエーテルアセテート、エチレングリコールモノエチルエーテルアセテート、ジエチレングリコールモノエチルエーテルアセテート、プロピレングリコールモノメチルエーテルアセテート、3-メトキシブチルアセテート、3-メチル-3-メトキシブチルアセテート、ブチルジグリコールアセテート、1,3-ブチレングリコールジアセテート、エチルジグリコールアセテート、ジプロピレングリコールメチルエーテルアセテート、乳酸メチル、乳酸エチル、乳酸ブチル、トリアセチルグリセリンなどのアセテート類;トルエン、キシレン、ヘキサン、シクロヘキサン、安息香酸エチル、ナフタレン、1,2,3,4-テトラヒドロナフタレンなどの芳香族あるいは脂肪族炭化水素、γ-ブチロラクトン、N-メチル-2-ピロリドン、N、N-ジメチルイミダゾリジノン、ジメチルスルホキシド、炭酸プロピレンなどを挙げることができる。
(活物質)
本発明において、活物質とは、リチウムイオン電池の電極材料として用いることができ、電池の充放電に対応してリチウムイオンを吸蔵及び放出、または、放出及び吸蔵できる材料をいい、活物質は、リチウムイオンを吸蔵及び放出、または、放出及び吸蔵できる材料であれば、特に制限はない。正極活物質としては、例えば、リチウムと遷移金属元素とを含むリチウム化合物を挙げることができる。リチウムと遷移金属元素とを含むリチウム化合物には、例えば、コバルト酸リチウム(LiCoO2)、ニッケル酸リチウム(LiNiO2)、ニッケルマンガン複合リチウム化合物(Li(NixMn1-x)O2)、ニッケルコバルトマンガン複合リチウム化合物(Li(NixCoyMn1-x-y)O2)、ニッケルコバルト複合リチウム化合物(Li(NixCo1-x)O2)、ニッケルコバルトアルミニウム複合リチウム化合物(Li(NixCo1-x-yAly)O2)、マンガン酸リチウム(LiMn2O4)、スピネル型構造を有する複合リチウム化合物としてニッケルマンガン複合リチウム化合物(Li(Ni1/4Mn3/4)2O4)、リン酸塩リチウム化合物としてリン酸鉄リチウム(LiFePO4)及びリン酸マンガンリチウム(LiMnPO4)、Li2Mn3/4Ni1/3O3を挙げることができる。特に、エネルギー密度を高める観点からニッケルを含む化合物が好ましい。
本発明において、活物質とは、リチウムイオン電池の電極材料として用いることができ、電池の充放電に対応してリチウムイオンを吸蔵及び放出、または、放出及び吸蔵できる材料をいい、活物質は、リチウムイオンを吸蔵及び放出、または、放出及び吸蔵できる材料であれば、特に制限はない。正極活物質としては、例えば、リチウムと遷移金属元素とを含むリチウム化合物を挙げることができる。リチウムと遷移金属元素とを含むリチウム化合物には、例えば、コバルト酸リチウム(LiCoO2)、ニッケル酸リチウム(LiNiO2)、ニッケルマンガン複合リチウム化合物(Li(NixMn1-x)O2)、ニッケルコバルトマンガン複合リチウム化合物(Li(NixCoyMn1-x-y)O2)、ニッケルコバルト複合リチウム化合物(Li(NixCo1-x)O2)、ニッケルコバルトアルミニウム複合リチウム化合物(Li(NixCo1-x-yAly)O2)、マンガン酸リチウム(LiMn2O4)、スピネル型構造を有する複合リチウム化合物としてニッケルマンガン複合リチウム化合物(Li(Ni1/4Mn3/4)2O4)、リン酸塩リチウム化合物としてリン酸鉄リチウム(LiFePO4)及びリン酸マンガンリチウム(LiMnPO4)、Li2Mn3/4Ni1/3O3を挙げることができる。特に、エネルギー密度を高める観点からニッケルを含む化合物が好ましい。
負極活物質としては、炭素、ケイ素、チタン、スズ、アルミニウムおよびゲルマニウムなど、リチウムと合金化可能な元素を含む化合物が挙げられる。特に、エネルギー密度を高める観点から、ケイ素、スズ、ゲルマニウムを含む化合物が好ましい。
なおここで、表面コート層が形成される対象の活物質の形状としては、球状、回転楕円体、幾何学的な形状、不規則な塊状、薄片形状などの粒状体であることができる。
本発明の表面コート層を有する活物質は、先述した樹脂に拠って活物質の表面がコートされている。典型的には、表面コート層は前記樹脂を溶媒に溶解させ、活物質の表面に塗布し、溶媒を乾燥することで設けることができる。
コーティング剤中に含まれる樹脂の濃度は、活物質の表面を前記の樹脂で十分に被覆する観点から、0.001質量%以上が好ましく、0.1質量%以上がさらに好ましい。また、塗布の工程において活物質粒子の凝集を抑制する観点から、20質量%以下が好ましく、5質量%以下がより好ましい。
コーティング剤に用いる溶媒としては、樹脂が溶解するものであれば特に限定されるものではないが、N-メチル-2-ピロリドン、N-メチルカプロラクタム、N,N-ジメチルアセトアミド、N,N-ジメチルホルムアミド、ジメチルスルホキシド、γ-ブチロラクトン、ジメチルイミダゾリン等の非プロトン性極性溶媒、フェノール、m-クレゾール、クロロフェノール、ニトロフェノールなどのフェノール系溶媒、ポリリン酸、リン酸に5酸化リンを加えたリン系溶媒などを好ましく用いることができる。これらは単独、または2種以上を組み合わせて使用できる。
コーティング剤は、必要に応じ、界面活性剤、アミノプロピルトリメトキシシラン、トリメトキシビニルシラン、トリメトキシグリシドトキシシランなどのシランカップリング剤、トリアジン系化合物、フェナントロリン系化合物およびトリアゾール系化合物などを、樹脂の総量100質量部に対して0.1~10質量部含有してもよい。これらを含有することにより、活物質や金属箔との密着性をさらに高めることができる。
コーティング剤を用いて、活物質表面にコート層を形成する方法は、薄く均一な表面コート層が形成できる方法であれば特に限定されるものではない。例えば、コーティング剤を活物質に供給しながら混合して活物質表面の被覆処理をし、その後、被覆されたコーティング剤を乾燥させることで製造できる。
具体的には、例えば、転動流動コーティング法を用いることができる。つまり、活物質を転動させながら上記コーティング剤を活物質に噴霧し、噴霧後も活物質の転動により活物質とコーティング剤を混合し、コーティング剤を活物質表面に展延させていく。これにより活物質の表面をコーティング剤で全面的に被覆させる。その後、コーティング剤を乾燥させて、活物質の表面に樹脂が全面的に被覆された表面コート層を有する活物質を製造する。
転動流動コーティング法は加熱攪拌装置を用いて実施できる。すなわち、活物質の転動は、加熱攪拌装置のブレードロータ(攪拌羽根)と給気熱風により行い、転動している活物質へ加熱攪拌装置のスプレーゾーンからコーティング剤を噴霧し、噴霧後も引き続き高速回転したブレードロータと給気熱風によって活物質を加熱しながら転動させることで、活物質の表面全体にコーティング剤を展延させ、活物質表面に樹脂を被覆する。その後も引き続き加熱しながら転動させることでコーティング剤を完全に乾燥させる。なお、ブレードロータは、コーティング剤の噴霧中と噴霧後における活物質の凝集を防止する作用も有する。
樹脂にポリイミド前駆体を用いた場合は、コーティング剤を塗布後の活物質を150℃以上の高温で熱処理することにより、閉環反応を促して、ポリイミドの表面コート層を有する活物質が得られる。
表面コート層の厚さの平均は、活物質の溶出や、体積膨張による活物質の劣化を防ぐ観点で、1nm以上が好ましく、5nm以上がより好ましい。また、活物質の界面抵抗を抑制する観点から、20nm以下が好ましく、10nm以下がより好ましい。
表面コート層の厚さは、表面コート層が設けられた活物質を集光イオンビーム(FIB)法で前処理した後、分析試料の粒子の断面を透過型電子顕微鏡によって撮像することで測定可能である。コート層の厚さの平均は、具体的には以下のようにして算出される値とする。透過型電子顕微鏡観察によって得られた断面画像に対して、画像解析・計測ソフトウェアにより、任意に選択した20個の測定対象粒子の各々において、粒子断面の略中心で直交する2本の直線が表面コート層と交差する4箇所を割り出し、その4箇所における表面コート層の厚さをそれぞれ測定する。得られた4箇所の表面コート層の厚さを平均して測定対象粒子1個の表面コート層の厚さとする。上記20個の測定対象粒子の表面コート層の厚さを算術平均して、表面コート層の厚さの平均とする。
なお、本発明の表面コート層を有する活物質においては、活物質粒子の表面全体が上記樹脂のコート層で被覆されているのが好ましいが、表面コート層の厚さが5nm程度の場合は、局所的に表面コート層が存在しない場合が生じうる。このように活物質粒子の表面が部分的に露出する場合が生じても、その面積が表面コート層で覆われている面積に比べて狭く、本発明の目的から判断して粒子の表面全体が被覆されている場合と実質的に同じであると考えられる場合、具体的には活物質粒子の表面の総面積の70%以上を被覆する場合、も本発明の範囲内に含まれるものとする。
(スラリー組成物)
本発明の実施の形態に係る表面コート層を有する活物質は、必要に応じて溶媒(分散媒)およびその他添加剤を添加したスラリー組成物とすることができる。

本発明の実施の形態に係るスラリー組成物は、表面コート層を有する活物質粒子と基材および表面コート層を有する活物質粒子同士を結着するために、バインダー樹脂を含有しても良い。
バインダー樹脂としては、ポリアクリル酸およびその金属塩、カルボキシメチルセルロース、ポリフッ化ビニリデン、スチレンブタジエンゴム、ポリヒドロキシスチレン、ポリイミド、ポリアミドイミド、ポリアミド等が挙げられる。これらは単独または複数を組み合わせて用いることができる。
スラリー組成物におけるバインダー樹脂の含有量は、接着性をより向上させる観点から、表面コート層を有する活物質100質量部に対して1質量部以上が好ましく、3質量部以上がより好ましく、5質量部以上がさらに好ましい。また、電極の電気抵抗を低減し、表面コート層を有する活物質の充填量を増加させる観点から、20質量部以下が好ましく、15質量部以下がより好ましく、12質量部以下がさらに好ましい。
本発明の実施の形態に係るスラリー組成物は、電極の電気抵抗を低下させるために、グラファイト、ケッチェンブラック、カーボンナノチューブ、アセチレンブラック、グラフェンなどの導電性粒子を含有してもよい。スラリー組成物における導電性粒子の含有量は、表面コート層を有する活物質100質量部に対して0.1質量部以上20質量部以下が好ましい。
本発明の実施の形態に係るスラリー組成物に用いられる溶剤としては、具体的には、水、N-メチル-2-ピロリドン、N-シクロヘキシル-2-ピロリドン、N,N-ジメチルホルムアミド、N,N-ジメチルアセトアミド、ジメチルスルホキシド、γ-ブチロラクトン、エチレングリコールモノメチルエーテル、エチレングリコールモノエチルエーテル、プロピレングリコールモノメチルエール、プロピレングリコールモノエチルエーテル、エチレングリコールジメチルエーテル、エチレングリコールジエチルエーテル、エチレングリコールジブチルエーテル、ジエチレングリコールジエチルエーテル、ジエチレングリコールジメチルエーテル、ジエチレングリコールメチルエチルエーテルなどのエーテル類、エチレングリコールモノエチルエーテルアセテート、プロピレングリコールモノメチルエーテルアセテート、プロピルアセテート、ブチルアセテート、イソブチルアセテート、3-メトキシブチルアセテート、3-メチル-3-メトキシブチルアセテート、乳酸メチル、乳酸エチル、乳酸ブチルなどのアセテート類、アセチルアセトン、メチルプロピルケトン、メチルブチルケトン、メチルイソブチルケトン、シクロペンタノン、2-ヘプタノンなどのケトン類、ブチルアルコール、イソブチルアルコール、ペンタノ-ル、4-メチル-2-ペンタノール、3-メチル-2-ブタノール、3-メチル-3-メトキシブタノール、ジアセトンアルコールなどのアルコール類、トルエン、キシレンなどの芳香族炭化水素類などが挙げられる。これらは単独あるいは混合して用いることができる。
本発明の実施の形態に係るスラリー組成物は、樹脂、必要に応じて溶媒およびその他添加剤を、混合・混練することにより得ることができる。混合の場合はガラス製のフラスコやステンレス製の容器等に入れて、メカニカルスターラーなどによって撹拌する方法、遊星式撹拌脱泡装置で撹拌させる方法などが挙げられ、混練の場合はプラネタリーミキサー、三本ロール、ボールミル、ホモジナイザーなどを用いた方法が挙げられる。混合・混練の条件については特に限定されない。
また、異物を除去するために混合、混練後のスラリー組成物を0.01μm~100μmのポアサイズのフィルターで濾過してもよい。濾過フィルターの材質には、ポリプロピレン(PP)、ポリエチレン(PE)、ナイロン(NY)、ポリテトラフルオロエチエレン(PTFE)などがあるが、ポリエチレンやナイロンが好ましい。この際、表面コート層を有する活物質粒子の粒子径より大きな孔径の濾過フィルターを用いることが好ましい。
(電極)
本発明の実施の形態に係るスラリー組成物を基材の片面または両面に塗布し、乾燥させることで、電極を作ることができる。

基材には導電性基材または導電性の配線を有する絶縁基材が用いられる。
導電性基材として好ましいものは、銅、アルミニウム、ステンレス、ニッケル、金、銀やそれらの合金、カーボンなどであるがこれらに限定されない。特に、銅、アルミニウム、ステンレス、ニッケルとそれらを含んだ合金がより好ましい。
導電性の配線を有する絶縁基材としては、前記導電性基材に用いられる金属またはそれらを含んだ合金を用いた配線が、ポリイミド、ポリアミドイミド、ポリアミド、ポリエステル、アクリル樹脂、エポキシ樹脂、フェノール樹脂、シリコーン樹脂基材上に形成されたものが挙げられるがこれらに限定されない。
電極がリチウムイオン電池負極(以下、「負極」と略称する場合がある)に用いられる場合の基材には、銅箔が一般的に用いられる。電極がリチウムイオン電池正極(以下、「正極」と略称する場合がある)や電気2重層キャパシタ正負極に用いられる場合の基材には、アルミ箔、ニッケル箔、チタン箔、銅箔などが用いられ、アルミ箔が一般的に用いられる。
電極を製造するには、まず本発明の実施の形態に係るスラリー組成物を基材上に1~500μmの厚みで塗布する。塗布には、スクリーン印刷、ロールコート、スリットコートなどの方法を用いることができる。
塗布後、溶媒を除去するために100℃~250℃で10分間~24時間熱処理する。水分の混入を抑えるために、窒素ガスなどの不活性ガスの中、または真空中で加熱することが好ましい。
熱処理後、セルの形状に合わせて裁断し、セルの組立てに使用する。裁断にはスリッターや打ち抜き機を用いることができる。
(蓄電デバイス)
本発明の実施の形態に係る電極を、セパレーターを介して複数積層させたものを、電解液と共に金属ケースなどの外装材に入れ、密封することで、2次電池や電気2重層キャパシタといった蓄電デバイスを得ることができる。

セパレーターの例としては、ポリエチレン、ポリプロピレンなどのポリオレフィンや、セルロース、ポリフェニレンスルフィド、アラミド、ポリイミドなどの微多孔フィルムや不織布などが挙げられる。
耐熱性を上げるために、セパレーターの表面にセラミックなどのコーティングをしてもよい。
電解液に用いる溶媒は、電池の電気化学的反応に関与するイオンが移動することができる媒質の役割を果たす。好ましい溶媒としては、カーボネート系、エステル系、エーテル系、ケトン系、アルコール系、非陽子性溶媒を挙げることができる。
カーボネート系溶媒としては、ジメチルカーボネート(DMC)、ジエチルカーボネート(DEC)、ジプロピルカーボネート(DPC)、メチルプロピルカーボネート(MPC)、エチルプロピルカーボネート(EPC)、メチルエチルカーボネート(MEC)、エチルメチルカーボネート(EMC)、エチレンカーボネート(EC)、プロピレンカーボネート(PC)、ブチレンカーボネート(BC)などを挙げることができる。
エステル系溶媒としては、メチルアセテート、エチルアセテート、n-プロピルアセテート、メチルプロピオン酸塩、エチルプロピオン酸塩、γ-ブチロラクトン、テカノライド、バレロラクトン、メバロノラクトン、カプロラクトンなどを挙げることができる。
エーテル系溶媒としては、ジブチルエーテル、テトラグライム、ジグライム、ジメトキシエタン、2-メチルテトラヒドロフラン、テトラヒドロフランなどを挙げることができる。前記ケトン系溶媒としては、シクロヘキサノンなどを挙げることができる。
アルコール系溶媒としては、エチルアルコール、イソプロピルアルコールなどを挙げることができる。
非陽子性溶媒としては、トリル類、ジメチルホルムアミドなどのアミド類、1,3-ジオキソランなどのジオキソラン類、スルホラン類などを挙げることができる。
これらを2種以上用いてもよく、含有量比は目的とする電池の性能に応じて適宜選択できる。例えば、カーボネート系溶媒の場合、環状カーボネートと鎖状カーボネートを1:1~1:9の体積比で組み合わせて使用することが好ましく、電解液の性能を向上させることができる。
電解液に用いる電解質の例としては、ヘキサフルオロリン酸リチウム、ホウフッ化リチウム、過塩素酸リチウムなどのリチウム塩、テトラエチルアンモニウムテトラフルオロボレート、トリエチルメチルアンモニウムテトラフルオロボレートなどのアンモニウム塩などが挙げられる。
本発明をさらに詳細に説明するために実施例を以下に挙げるが、本発明はこれらの実施例によって制限されるものではない。なお、実施例中の樹脂および表面コート層を有する活物質の評価は以下の方法により行った。
(1)表面コート層を有する活物質の表面コート層の厚さの測定
被測定物を集光イオンビーム(FIB)法によって断面が露出するよう加工した後、分析試料の粒子の断面を透過型電子顕微鏡によって撮像することで表面コート層の厚さを測定した。なお、上記前処理には株式会社日立ハイテクノロジーズ製の集光イオンビーム加工装置(FB-2000A)を用い、断面の撮像には日本電子株式会社製の透過型電子顕微鏡(JEM-ARM200F)を用いた。表面コート層の「平均厚さ」は、得られた断面画像に対して、三谷商事株式会社製の画像解析・計測ソフトウェア(WinRoof6.1.1)により、任意に選択した20個の測定対象粒子の各々において、粒子断面の略中心で直交する2本の直線が表面コート層と交差する4箇所を割り出し、その4箇所における表面コート層の厚さをそれぞれ測定した。得られた4箇所の表面コート層の厚さを平均して測定対象粒子1個の表面コート層の厚さとした。上記20個の測定対象粒子の表面コート層の厚さを算術平均して、表面コート層の平均厚さとした。さらに、上記20個の測定対象粒子の表面コート層の厚さについて、求めた平均厚さとの差分を二乗したものの総和を試料数の20で除し、さらにその平方根を求めることで、厚さの標準偏差を求めた。

(2)電極の作製
実施例または比較例にかかる活物質80質量部と、固形分濃度10%のPVdF(ソルベイスペシャルティポリマーズジャパン株式会社製、商品名「ソレフ 5120」)15質量部と、導電助剤としてアセチレンブラック5質量部を、適量のNMPと混練した後、希釈し、スラリー状のペーストを得た。得られたペーストを、正極として評価する場合はアルミニウム箔(厚さ20μm)上に、負極として評価する場合は銅箔(厚さ16μm)上に、ドクターブレードを用いて塗布し、150℃ で30分間乾燥させ電極とした。さらに、この電極の塗布部を直径16mmの円形に打ち抜き、150℃、24時間の真空乾燥を行い、電極を作製した。
実施例または比較例にかかる活物質80質量部と、固形分濃度10%のPVdF(ソルベイスペシャルティポリマーズジャパン株式会社製、商品名「ソレフ 5120」)15質量部と、導電助剤としてアセチレンブラック5質量部を、適量のNMPと混練した後、希釈し、スラリー状のペーストを得た。得られたペーストを、正極として評価する場合はアルミニウム箔(厚さ20μm)上に、負極として評価する場合は銅箔(厚さ16μm)上に、ドクターブレードを用いて塗布し、150℃ で30分間乾燥させ電極とした。さらに、この電極の塗布部を直径16mmの円形に打ち抜き、150℃、24時間の真空乾燥を行い、電極を作製した。
(3)電池特性評価
作製した電極を直径15.9mmの円形に切り出し、直径16.1mmの円形に切り出した厚さ0.2mmのリチウム箔を対極、直径17mmの円形に切り出したセルガード#2400(セルガード社製)セパレータとして、LiPF6を1M含有するエチレンカーボネート:ジエチルカーボネート=7:3の溶媒を電解液として、2032型コイン電池を作製した。得られたコイン電池は充放電試験機(アスカ電子(株)製、製品名「ACD-01充放電試験装置」)にセットし、電気化学評価を行った。
作製した電極を直径15.9mmの円形に切り出し、直径16.1mmの円形に切り出した厚さ0.2mmのリチウム箔を対極、直径17mmの円形に切り出したセルガード#2400(セルガード社製)セパレータとして、LiPF6を1M含有するエチレンカーボネート:ジエチルカーボネート=7:3の溶媒を電解液として、2032型コイン電池を作製した。得られたコイン電池は充放電試験機(アスカ電子(株)製、製品名「ACD-01充放電試験装置」)にセットし、電気化学評価を行った。
上記のようにして作製したコイン電池を、正極として評価する場合は、充電電圧を4.3V、放電電圧を3.0V、負極として評価する場合は充電電圧を0.0V、放電電圧を1.5Vとし、充放電レート1Cで1サイクル目の充放電をおこなった。また、このあと29回同様の条件で充放電を繰り返し、計30サイクルについて、各サイクルの充電容量および放電容量を測定した。
以下の式に従って、初期効率および容量維持率を算出した。

合成例5:樹脂Eの合成
乾燥窒素気流下、NMP54.52gにmPDA5.19g(0.048mol)、DAE9.61g(0.048mol)とSiDA0.99g(0.004mol)を溶解させた。その後、フラスコを氷冷し、NMP30.00gに溶解させたTAC20.43g(0.097mol)を溶液の温度を30℃以下に保ちながら滴下した。全量を仕込んだ後30℃で4時間反応させた。この溶液を水3Lに投入し、得られた沈殿を濾別し、水1.5Lで3回洗浄した。洗浄後の固体を通風オーブンで3日間乾燥させた。得られた固体をイナートオーブン(光洋サーモシステム製、INH-9)で酸素濃度20ppm以下になるように窒素を流しながら、50℃で30分加熱後、毎分3.5℃の速度で260℃まで昇温し、260℃で1時間熱処理し、樹脂Eの固体を得た。得られた固体を適量のNMPに溶解させ、樹脂Eの30%NMP溶液を得た。樹脂Eは、一般式(3)においてn4=1であるシロキサンジアミンの残基を、全ジアミン残基100モル%としたとき4モル%含み、全ジアミン残基を100モル%としたとき全酸成分の残基が97モル%であるポリアミドイミドである。

合成例6:樹脂Fの合成

合成例26:樹脂Zの合成
2000mLの三口フラスコにメチルトリメトキシシランを164.93g、フェニルトリメトキシシランを204.07g、ガンマーブチロラクトンを363.03g仕込み、40℃で攪拌しながら水130.76gにギ酸1.215gを溶かしたギ酸水溶液を30分かけて添加した。滴下終了後、40℃で1時間撹拌した後、70℃に昇温し、30分撹拌した。その後、オイルバスを115℃まで昇温した。昇温開始1時間後に溶液の内温が100℃に到達し、そこから1時間加熱攪拌した(内温は100~110℃)。得られた溶液を氷浴にて冷却し、ポリシロキサン樹脂Zを得た。重合溶液の固形分濃度は39.8質量%であった。このポリシロキサン樹脂Zの分子量を、GPC(ゲルパーミエーションクロマトグラフィー)装置Waters2690-996(日本ウォーターズ(株)製)を用い、展開溶媒をテトラヒドロフランとして測定し、ポリスチレン換算で重量平均分子量(Mw)を計算したところ、2200であった。これより、ポリシロキサン樹脂Zはフェニル基含有構造とメチル基含有構造がそれぞれ11個と9個連結したポリシロキサン、すなわち、一般式(1)中n1=20であって一般式(2)中n2=11、n3=9に相当する樹脂であった。

実施例1
合成例1で得られた樹脂Aの30%NMP溶液を、NMPで希釈して樹脂Aの1%NMP溶液を調製し、これをコーティング剤とした。活物質として、リチウムニッケルマンガンコバルト酸化物粉末(化学式LiNi0.33Mn0.33Co0.33O2、シグアルドリッチジャパン合同会社製、以下、NMC)を使用し、コート処理には攪拌混合装置(パウレック社製、「VG-01型」)を用いて以下の操作をおこなった。なお、この装置に備えられた攪拌容器には、攪拌容器の底面に対して垂直方向の軸にて回転する底部に設けられた攪拌羽根と、底面に対して水平方向の軸にて回転する側面上部に設けられた攪拌羽根と、が装着されている。この2種類の攪拌羽根を組み合わせることで、活物質粒子の凝集を防ぎながら短時間でのコーティング剤と活物質との混合、および、コーティング剤による活物質表面への表面コート層の形成が容易となる。
合成例1で得られた樹脂Aの30%NMP溶液を、NMPで希釈して樹脂Aの1%NMP溶液を調製し、これをコーティング剤とした。活物質として、リチウムニッケルマンガンコバルト酸化物粉末(化学式LiNi0.33Mn0.33Co0.33O2、シグアルドリッチジャパン合同会社製、以下、NMC)を使用し、コート処理には攪拌混合装置(パウレック社製、「VG-01型」)を用いて以下の操作をおこなった。なお、この装置に備えられた攪拌容器には、攪拌容器の底面に対して垂直方向の軸にて回転する底部に設けられた攪拌羽根と、底面に対して水平方向の軸にて回転する側面上部に設けられた攪拌羽根と、が装着されている。この2種類の攪拌羽根を組み合わせることで、活物質粒子の凝集を防ぎながら短時間でのコーティング剤と活物質との混合、および、コーティング剤による活物質表面への表面コート層の形成が容易となる。
NMC500gを攪拌混合装置の攪拌容器に投入し、2種類の攪拌羽根の回転(回転速度400rpm)にて攪拌させながら攪拌容器の上部の位置から活物質へ、調製したコーティング剤を、所望の被覆量になるまで所定時間、スプレー方式にて噴霧させた。さらに90分間攪拌しコーティング剤を活物質の表面全域に展延させたもの、すなわちコーティング剤が活物質の表面の全部を覆っているもの、を回収し、パーフェクトオーブンPHH-201(エスペック(株)製)にて105℃、120分間乾燥させ、ポリイミド前駆体が表面にコートされた活物質を得た。この活物質をイナートオーブン(光洋サーモシステム製、INH-9)で酸素濃度20ppm以下になるように窒素を流しながら、50℃で30分加熱後、毎分3.5℃の速度で350℃まで昇温し、350℃で1時間熱処理し、ポリイミド樹脂の表面コート層を有する活物質を得た。
得られた表面コート層を有する活物質の表面コート層の厚さの平均値と標準偏差を求めたところ、平均5.48nm、標準偏差0.2928であった。
得られた表面コート層を有する活物質を正極活物質として、前記(2)の方法で電極を作製し、前記(3)の方法で電池特性評価をおこなったところ、初期効率95%、容量維持率89%であった。
実施例2
活物質として、リチウムニッケルコバルトアルミニウム酸化物(化学式LiNi0.8Co0.15Al0.05O2、シグマアルドリッチ合同会社製、以下、NCA)を用いた以外は、実施例1と同様にして表面コート層を有する活物質を得た。得られた表面コート層を有する活物質の表面コート層の厚さの平均値と標準偏差を求めたところ、平均5.64nm、標準偏差0.2089であった。得られた表面コート層を有する活物質を正極活物質として、実施例1と同様に電極を作製し、電池特性評価をおこなったところ、初期効率92%、容量維持率87%であった。

コーティング剤の樹脂として樹脂Bを用いた以外は、実施例1と同様にしてポリイミド樹脂の表面コート層を有する活物質を得た。得られた表面コート層を有する活物質の表面コート層の厚さの平均値と標準偏差を求めたところ、平均5.85nm、標準偏差0.2235であった。得られた表面コート層を有する活物質を正極活物質として、実施例1と同様に電極を作製し、電池特性評価をおこなったところ、初期効率92%、容量維持率88%であった。
コーティング剤の樹脂として樹脂Bを用いた以外は、実施例1と同様にしてポリイミド樹脂の表面コート層を有する活物質を得た。得られた表面コート層を有する活物質の表面コート層の厚さの平均値と標準偏差を求めたところ、平均5.85nm、標準偏差0.2235であった。得られた表面コート層を有する活物質を正極活物質として、実施例1と同様に電極を作製し、電池特性評価をおこなったところ、初期効率92%、容量維持率88%であった。
比較例1
コーティング剤の樹脂として樹脂Cを用いた以外は、実施例1と同様にして表面コート層を有する活物質を得た。得られた表面コート層を有する活物質の表面コート層の厚さの平均値と標準偏差を求めたところ、平均7.04nm、標準偏差0.7142であった。得られた表面コート層を有する活物質を正極活物質として、実施例1と同様に電極を作製し、電池特性評価をおこなったところ、初期効率79%、容量維持率43%であった。

コーティング剤の樹脂として樹脂Dを使用し、イナートオーブンでの熱処理を行わなかった以外は、実施例1と同様にしてポリイミド樹脂の表面コート層を有する活物質を得た。得られた表面コート層を有する活物質の表面コート層の厚さの平均値と標準偏差を求めたところ、平均5.70nm、標準偏差0.2997であった。得られた表面コート層を有する活物質を正極活物質として、実施例1と同様に電極を作製し、電池特性評価をおこなったところ、初期効率93%、容量維持率87%であった。

コーティング剤の樹脂として樹脂Fを使用し、イナートオーブンでの熱処理を行わなかった以外は、実施例1と同様にしてポリアミドイミド樹脂の表面コート層を有する活物質を得た。得られた表面コート層を有する活物質の表面コート層の厚さの平均値と標準偏差を求めたところ、平均5.30nm、標準偏差0.2607であった。得られた表面コート層を有する活物質を正極活物質として、実施例1と同様に電極を作製し、電池特性評価をおこなったところ、初期効率94%、容量維持率88%であった。

コーティング剤の樹脂として表1に示した樹脂を用いた以外は、実施例1と同様にしてポリイミド樹脂の表面コート層を有する活物質を得た。得られた表面コート層を有する活物質の表面コート層の厚さと標準偏差を実施例1と同様にして求めた。得られた表面コート層を有する活物質を正極活物質として、実施例1と同様に電極を作製し、電池特性評価をおこなった。
コーティング剤の樹脂として表1に示した樹脂を用いた以外は、実施例1と同様にしてポリイミド樹脂の表面コート層を有する活物質を得た。得られた表面コート層を有する活物質の表面コート層の厚さと標準偏差を実施例1と同様にして求めた。得られた表面コート層を有する活物質を正極活物質として、実施例1と同様に電極を作製し、電池特性評価をおこなった。
実施例26
樹脂Zをガンマーブチロラクトンで希釈して1%のガンマーブチロラクトン溶液を調製し、これをコーティング剤とした以外は、実施例1と同様にしてポリシロキサン樹脂の表面コート層を有する活物質を得た。得られた表面コート層の厚さと標準偏差を実施例1と同様にして求めた。得られた表面コート層を有する活物質を正極活物質として、実施例1と同様に電極を作製し、電池特性評価を行った。
樹脂Zをガンマーブチロラクトンで希釈して1%のガンマーブチロラクトン溶液を調製し、これをコーティング剤とした以外は、実施例1と同様にしてポリシロキサン樹脂の表面コート層を有する活物質を得た。得られた表面コート層の厚さと標準偏差を実施例1と同様にして求めた。得られた表面コート層を有する活物質を正極活物質として、実施例1と同様に電極を作製し、電池特性評価を行った。

活物質として、シリコン(金属ケイ素)粉末(福田金属箔粉工業(株)製、表2において、Siで表す)を用いた以外は、実施例1と同様にしてポリイミド樹脂の表面コート層を有する活物質を得た。得られた表面コート層を有する活物質の表面コート層の厚さの平均値と標準偏差を求めたところ、平均5.53nm、標準偏差0.2448であった。得られた表面コート層を有する活物質を負極活物質として、前記(2)の方法で電極を作製し、前記(3)の方法で電池特性評価をおこなったところ、初期効率91%、容量維持率89%であった。

樹脂Zをガンマーブチロラクトンで希釈して1%のガンマーブチロラクトン溶液を調製し、これをコーティング剤とした以外は、実施例27と同様にしてポリシロキサン樹脂の表面コート層を有する活物質を得た。得られた表面コート層の厚さと標準偏差を実施例27と同様にして求めた。得られた表面コート層を有する活物質を負極活物質として、実施例27と同様に電極を作製し、電池特性評価を行った。

実施例27~52と比較例2の評価結果を表2に示す。
Claims (10)
- 前記樹脂が下記一般式(2)で表される構造を含むポリシロキサンである、請求項1に記載の表面コート層を有する活物質。
(一般式(2)中、R3は、炭素数6~15のアリール基を表し、複数のR3はそれぞれ同じでも異なっていてもよい。R4は水酸基、炭素数1~6のアルキル基、炭素数1~6のアルコキシ基、炭素数2~10のアルケニル基、炭素数2~6のアシルオキシ基、炭素数6~15のアリール基のいずれかを表し、複数のR4はそれぞれ同じでも異なっていてもよい。R5およびR6は水酸基、炭素数1~6のアルキル基、炭素数1~6のアルコキシ基、炭素数2~10のアルケニル基、炭素数2~6のアシル基のいずれかを表し、複数のR5およびR6はそれぞれ同じでも異なっていてもよい。n2、n3は、n2+n3=2~10000を充たす1~9500の整数である。但し、n2:n3=95:5~25:75である。) - 前記樹脂に含まれる全ジアミン残基を100モル%としたとき、前記シロキサンジアミンの残基が0.2モル%以上10モル%以下含まれる、請求項3に記載の表面コート層を有する活物質。
- 前記樹脂に含まれる全ジアミン残基を100モル%としたとき、前記シロキサンジアミンの残基が3モル%以上5モル%以下含まれる、請求項4に記載の表面コート層を有する活物質。
- 前記樹脂に含まれる全ジアミン残基を100モル%としたとき、前記樹脂に含まれる、全酸成分の残基が100モル%未満である、請求項3~5のいずれかに記載の表面コート層を有する活物質。
- 前記樹脂が、前記一般式(3)においてn4=1であるシロキサンジアミンの残基を含む、請求項3~6のいずれかに記載の表面コート層を有する活物質。
- 請求項1~7のいずれかに記載の表面コート層を有する活物質を含むスラリー組成物。
- 請求項1~7のいずれかに記載の表面コート層を有する活物質を含む電極。
- 請求項9に記載の電極を用いた蓄電デバイス。
