Abstract
本開示の負極10は、負極集電体11と、負極集電体11上に配置され、かつ負極活物質としてケイ素含有材料を含む負極合剤層12とを備える。負極合剤層12は、負極10の表面を含む第1負極合剤層13と、第1負極合剤層13と負極集電体11との間に位置する第2負極合剤層14とを含む。ケイ素含有材料は、第1ケイ素含有材料と、第1ケイ素含有材料よりも大きい粒子体積膨張率を有する第2ケイ素含有材料とを含む。第1負極合剤層13に含まれる負極活物質を第1負極活物質とし、かつ第2負極合剤層14に含まれる負極活物質を第2負極活物質としたとき、第1負極活物質における第1ケイ素含有材料の質量割合は、第2負極活物質における第1ケイ素含有材料の質量割合よりも大きく、第2負極活物質における第2ケイ素含有材料の質量割合は、第1負極活物質における第2ケイ素含有材料の質量割合よりも大きい。
Description
本開示は、負極および電池に関する。
近年、リチウムイオン電池等の二次電池は、車載用途、蓄電用途など、高容量を必要とする用途に広く用いられている。このような電池を構成する電極は、電池の性能に大きな影響を及ぼす。このため、従来、電極について種々の検討が行われている。
電池の高容量化には、ケイ素(Si)を含む負極活物質が有効であることが知られている。しかし、Siを含む負極活物質は、充放電に伴う体積変化が大きいので、繰り返しの充放電によって周囲の活物質との導電パスが切断されて、充放電サイクルに伴う容量劣化が生じる。そこで、特許文献1は、SiとOとを含む材料を負極活物質として用いるリチウム二次電池について、充放電サイクル特性を改善する技術を提案している。具体的には、特許文献1は、負極活物質の使用量と正極活物質の使用量とのバランスを調整して負極活物質の利用率を制御し、かつSiとOとを含む材料が粉砕して新生面が生じても、これを良好に被覆する皮膜を形成可能な成分を有する非水電解液を使用することによって、充放電サイクル特性を改善することを提案している。
しかし、Siを含む負極活物質を用いる電池については、充放電サイクル特性について改善の余地がある。
そこで、本開示は、Siを含む負極活物質を用いる電池の充放電サイクル特性を改善することができる技術を提供する。

本開示の技術によれば、Siを含む負極活物質を用いる電池の充放電サイクル特性を改善することができる。
以下、本開示の実施形態について、図面を参照しながら詳細に説明する。本開示は、以下の実施形態に限定されない。
(実施形態1)
図1は、実施形態1に係る負極の概略構成を示す断面図である。実施形態1に係る負極10は、負極集電体11と、負極集電体11上に配置された負極合剤層12とを備えている。負極合剤層12は、負極活物質としてケイ素含有材料を含む。当該ケイ素含有材料は、第1ケイ素含有材料と、第1ケイ素含有材料よりも大きい粒子体積膨張率を有する第2ケイ素含有材料とを含む。
図1は、実施形態1に係る負極の概略構成を示す断面図である。実施形態1に係る負極10は、負極集電体11と、負極集電体11上に配置された負極合剤層12とを備えている。負極合剤層12は、負極活物質としてケイ素含有材料を含む。当該ケイ素含有材料は、第1ケイ素含有材料と、第1ケイ素含有材料よりも大きい粒子体積膨張率を有する第2ケイ素含有材料とを含む。
負極合剤層12は、負極10の表面を含む第1負極合剤層13と、第1負極合剤層13と負極集電体11との間に位置する第2負極合剤層14とを含む。第1負極合剤層13に含まれる負極活物質を第1負極活物質とし、かつ第2負極合剤層14に含まれる負極活物質を第2負極活物質としたとき、第1負極活物質における第1ケイ素含有材料の質量割合は、第2負極活物質における第1ケイ素含有材料の質量割合よりも大きく、かつ第2負極活物質における第2ケイ素含有材料の質量割合は、第1負極活物質における第2ケイ素含有材料の質量割合よりも大きい。
ここで、第1ケイ素含有材料の粒子体積膨張率とは、放電状態における第1ケイ素含有材料の粒子体積に対する、充電状態における前記第1ケイ素含有材料の粒子体積の比率である。また、第2ケイ素含有材料の粒子体積膨張率とは、放電状態における第2ケイ素含有材料の粒子体積に対する、充電状態における第2ケイ素含有材料の粒子体積の比率である。
本明細書において、第1ケイ素含有材料および第2ケイ素含有材料の粒子体積膨張率は、下記の方法により測定される。
(1)評価対象の電池を解体して負極を切り出し、対極に金属Liを、電解液にイオン液体を用いて、ケイ素含有材料の粒子断面が露出した状態の単極セルを作製する。
(2)単極セルを、25℃の温度環境下、0.002Cでセル電圧が5mVになるまで充電した後、0.05Cでセル電圧が1.0Vになるまで放電し、in-situでケイ素含有材料の粒子断面を走査型電子顕微鏡(SEM)で観察する。
(3)ケイ素含有材料の粒子体積膨張率については、ケイ素含有材料の粒子断面積から、充電状態(満充電状態)のケイ素含有材料の粒子体積(Va)および放電状態(完全放電状態)のケイ素含有材料の粒子体積(Vb)を求め、粒子体積膨張率(Va/Vb)を算出する。粒子体積は、粒子断面のSEM像から得られるケイ素含有材料の粒子断面積を3/2乗することで得られる。
(4)第1負極合材層13および第2負極合材層14に含まれるケイ素含有材料について、それぞれ50個の粒子について上記(2)の測定および上記(3)の粒子体積膨張率の算出を行い、粒子の面積基準の粒子体積膨張率分布を取得する。なお、ここで取得される粒子体積膨張率分布における粒子の面積とは、完全放電状態での粒子の面積である。
(5)上記(4)で取得された面積基準の粒子体積膨張率分布を各層それぞれにおいてガウス関数を用いて2つのピークに分離し、粒子膨張率の小さい側の第1ピークに該当する粒子群を第1ケイ素含有材料、粒子膨張率の大きい側の第2ピークに該当する粒子群を第2ケイ素含有材料とする。ここで各層において、第1ケイ素含有材料の粒子体積膨張率は第1ピークの頂点における粒子体積膨張率であり、第2ケイ素含有材料の粒子体積膨張率は第2ピークの頂点における粒子体積膨張率とする。
(1)評価対象の電池を解体して負極を切り出し、対極に金属Liを、電解液にイオン液体を用いて、ケイ素含有材料の粒子断面が露出した状態の単極セルを作製する。

(3)ケイ素含有材料の粒子体積膨張率については、ケイ素含有材料の粒子断面積から、充電状態(満充電状態)のケイ素含有材料の粒子体積(Va)および放電状態(完全放電状態)のケイ素含有材料の粒子体積(Vb)を求め、粒子体積膨張率(Va/Vb)を算出する。粒子体積は、粒子断面のSEM像から得られるケイ素含有材料の粒子断面積を3/2乗することで得られる。
(4)第1負極合材層13および第2負極合材層14に含まれるケイ素含有材料について、それぞれ50個の粒子について上記(2)の測定および上記(3)の粒子体積膨張率の算出を行い、粒子の面積基準の粒子体積膨張率分布を取得する。なお、ここで取得される粒子体積膨張率分布における粒子の面積とは、完全放電状態での粒子の面積である。
(5)上記(4)で取得された面積基準の粒子体積膨張率分布を各層それぞれにおいてガウス関数を用いて2つのピークに分離し、粒子膨張率の小さい側の第1ピークに該当する粒子群を第1ケイ素含有材料、粒子膨張率の大きい側の第2ピークに該当する粒子群を第2ケイ素含有材料とする。ここで各層において、第1ケイ素含有材料の粒子体積膨張率は第1ピークの頂点における粒子体積膨張率であり、第2ケイ素含有材料の粒子体積膨張率は第2ピークの頂点における粒子体積膨張率とする。
また、第1負極活物質における第1ケイ素含有材料の質量割合が、第2負極活物質における第1ケイ素含有材料の質量割合よりも大きく、かつ第2負極活物質における第2ケイ素含有材料の質量割合が、第1負極活物質における第2ケイ素含有材料の質量割合よりも大きいことは、以下の方法で確認できる。
上述の方法で取得された面積基準の粒子体積膨張率分布から得られた、第1負極合材層13における第1ピーク由来の面積合計の第1負極活物質全体面積に対する割合と第2負極合材層14における第1ピーク由来の面積合計の第2負極活物質全体面積に対する割合の大小、及び、第1負極合材層13における第2ピーク由来の面積合計の第1負極活物質全体に対する割合と、第2負極合材層14における第2ピーク由来の面積合計の第2負極活物質全体に対する割合の大小から確認することができる。
上記のとおり、実施形態1に係る負極10においては、負極活物質は粒子体積膨張率が互いに異なる2種のケイ素含有材料を含み、より小さい粒子体積膨張率を有する第1ケイ素含有材料の質量割合については負極10の表層側に位置する第1負極合剤層13の方が負極集電体11側に位置する第2負極合剤層14よりも大きく、かつより大きい粒子体積膨張率を有する第2ケイ素含有材料の質量割合については負極集電体11側に位置する第2負極合剤層14の方が負極10の表層側に位置する第1負極合剤層13よりも大きい構成を有する。このような構成によれば、充電深度が深い表層側の第1負極合剤層13では、より小さい粒子体積膨張率を有する第1ケイ素含有材料によって、充放電に伴う体積変化で負極活物質が孤立することによる容量劣化を効果的に抑制することができる。また、負極集電体11側の第2負極合剤層14では、より大きい粒子体積膨張率を有する第2ケイ素含有材料によって充放電時に空間が形成され、電解液の拡散が良好になる。これらにより、実施形態1に係る負極10は、充放電に伴う容量劣化を効果的に抑制し、充放電サイクル特性を改善することができる。
なお、図1に示された負極合剤層12は、第1負極合剤層13と第2負極合剤層14との2層で構成されているが、これに限定されず、3層以上で構成されていてもよい。負極合剤層12は、第1負極合剤層13と第2負極合剤層14との間、あるいは第2負極合剤層14と負極集電体11との間に位置する層をさらに含んでいてもよい。
第1負極合剤層13および第2負極合剤層14は、構成成分の違いおよび組成比率の違い等によって区別することが可能である。第1負極合剤層13については、例えば、負極10の表面から負極合剤層12の深さ方向に、同様の構成成分および同様の組成比率を有する領域を特定することによって、第1負極合剤層13を特定することができる。第2負極合剤層14については、特定された第1負極合剤層13と負極集電体11との間に存在し、かつ第1負極合剤層13と上述の構造的関係を有する領域を特定することによって、第2負極合剤層14を特定することができる。
なお、負極合剤層12において、構成成分の違いおよび組成比率の違い等によっても第1負極合剤層13および第2負極合剤層14を特定することが困難である場合は、例えば、負極合剤層12が厚み方向に2つに等分されることによって生じる2つの分割層について、負極合剤層12の表面側に位置する分割層を第1負極合剤層13とし、負極集電体11側に位置する分割層を第2負極合剤層14として特定してもよい。
以下では、実施形態1の負極10の各構成が具体的に説明される。
[負極集電体]
負極集電体11として、ステンレス鋼、ニッケル、銅、それらの合金などの金属材料で作られたシートまたはフィルムが使用されうる。シートまたはフィルムは、多孔質であってもよく、無孔であってもよい。シートまたはフィルムとして、金属箔、金属メッシュなどが用いられる。負極集電体11の表面には、カーボンなどの炭素材料が導電性補助材料として塗布されていてもよい。
負極集電体11として、ステンレス鋼、ニッケル、銅、それらの合金などの金属材料で作られたシートまたはフィルムが使用されうる。シートまたはフィルムは、多孔質であってもよく、無孔であってもよい。シートまたはフィルムとして、金属箔、金属メッシュなどが用いられる。負極集電体11の表面には、カーボンなどの炭素材料が導電性補助材料として塗布されていてもよい。
負極集電体11の厚さは、特に限定されないが、負極10の強度と軽量化とのバランスの観点から、例えば1μm以上かつ50μm以下であり、5μm以上かつ20μm以下であってもよい。
[負極合剤層]
上述のとおり、負極合剤層12は、負極活物質としてケイ素含有材料を含み、当該ケイ素含有材料は、粒子体膨張率が互いに異なる第1ケイ素含有材料と第2ケイ素含有材料とを含む。
上述のとおり、負極合剤層12は、負極活物質としてケイ素含有材料を含み、当該ケイ素含有材料は、粒子体膨張率が互いに異なる第1ケイ素含有材料と第2ケイ素含有材料とを含む。
本明細書において、ケイ素含有材料は、Siを含有する材料を意味している。ケイ素含有材料の一例としては、Si、Si合金、Si化合物、およびSiを含有する複合材料が挙げられる。
ケイ素含有材料の平均粒径は、例えば、1μm以上かつ20μm以下であり、1μm以上かつ15μm以下であってもよい。ケイ素含有材料の平均粒径とは、レーザー回折散乱法で測定される粒度分布において、体積積算値が50%となる粒径(以下、「体積基準のD50」と記載する。)を意味する。測定装置には、例えば、マイクロトラック・ベル株式会社製の「MT3000II」を用い、例えば水を分散媒として測定を実施する。
ケイ素含有材料は、Siを含有する複合材料が望ましい。Siを含有する複合材料は、例えば、イオン伝導相と、イオン伝導相中に分散したSi相とを含む複合粒子である。イオン伝導相は、例えば、アルミネート相、シリケート相、炭素相、シリサイド相、および酸化ケイ素相からなる群より選択される少なくとも1つを含む。イオン伝導相は、1つの相で構成されていてもよく、複数の相で構成されていてもよい。Si相は、例えばSiが微細な粒子状に形成され、イオン伝導相内に分散している。
シリケート相は、以下の(A)および/または(B)の条件を満たしてもよい。
(A)シリケート相は、アルカリ金属元素および第2族元素(長周期型周期表の第2族元素)からなる群より選択される少なくとも1種を含む。
(B)シリケート相は、元素Lを含む。当該元素Lは、B、Al、Zr、Nb、Ta、V、ランタノイド、Y、Ti、P、Bi、Zn、Sn、Pb、Sb、Co、Er、F、及びWからなる群より選択される少なくとも1種である。なお、ランタノイドは、原子番号57のランタン(La)から原子番号71のルテチウム(Lu)までの15の元素の総称である。
(A)シリケート相は、アルカリ金属元素および第2族元素(長周期型周期表の第2族元素)からなる群より選択される少なくとも1種を含む。
(B)シリケート相は、元素Lを含む。当該元素Lは、B、Al、Zr、Nb、Ta、V、ランタノイド、Y、Ti、P、Bi、Zn、Sn、Pb、Sb、Co、Er、F、及びWからなる群より選択される少なくとも1種である。なお、ランタノイドは、原子番号57のランタン(La)から原子番号71のルテチウム(Lu)までの15の元素の総称である。
上記の条件(A)に関して、アルカリ金属元素は、例えば、リチウム(Li)、カリウム(K)、及びナトリウム(Na)が挙げられる。第2族元素は、例えば、マグネシウム(Mg)、カルシウム(Ca)、ストロンチウム(Sr)、バリウム(Ba)が挙げられる。アルカリ金属元素および/または第2族元素を含むことによって、シリケート相の不可逆容量が低減される場合がある。リチウムを含むシリケート相(以下、「リチウムシリケート相」と称する場合がある)は、例えば、不可逆容量が小さく、初期の充放電効率が高い点で好ましい。
リチウムシリケート相は、Li、SiおよびOを含む酸化物相であればよく、他の元素を含んでもよい。リチウムシリケート相におけるSiに対するOの原子比:O/Siは、例えば、2より大きく、4未満である。好ましくは、O/Siは、2より大きく、3未満である。リチウムシリケート相におけるSiに対するLiの原子比:Li/Siは、例えば、0より大きく、4未満である。
リチウムシリケート相は、式:Li2zSiO(2+z)(0<z<2)で表されるリチウムシリケート相を含んでもよく、当該リチウムシリケート相で構成されてもよい。zは、0<z<1の関係を満たすことが好ましく、z=1/2(すなわち、Li2Si2O5)がより好ましい。
炭素相は、例えば、非晶質炭素(無定形炭素)で構成されてもよい。炭素相を構成する非晶質炭素は、例えば、ハードカーボン、ソフトカーボン、およびその他の非晶質炭素等が挙げられる。非晶質炭素は、X線回折法によって測定される(002)面の平均面間隔d002が0.34nmを超える炭素材料である。
シリサイド相は、SiとSiよりも電気的に陽性な元素とからなる化合物の相であって、一例としてはNiSi、Mg2Si、TiSi2などが挙げられる。
酸化ケイ素相は、SiとOとの化合物で構成されている。酸化ケイ素相の主成分は、二酸化ケイ素であってもよい。酸化ケイ素相の主成分とは、例えば、酸化ケイ素相の95質量%以上かつ100質量%以下の成分である。
アルミネート相は、例えば、少なくとも1種のアルカリ金属元素、Al、およびOを含むアルカリアルミネートを含む相である。アルカリ金属元素は、例えばLiである。リチウムアルミネートの組成は、式:LiuAlO(3+u)/2で表すことができる。作製し易さ、安定性、およびイオン伝導性等の観点から、式中のuは、例えば、0超かつ5以下であり、0超かつ1以下であってもよい。u=1/5の場合、LiAl5O8で表すことができ、u=1/2の場合、Li2Al4O7で表すことができる。u=1の場合、LiAlO2で表すことができ、u=5の場合、Li5AlO4で表すことができる。
Si相のサイズの平均値は、例えば1nm以上かつ200nm以下であり、1nm以上かつ100nm以下であってもよく、1nm以上10nm以下であってもよい。Si相のサイズの平均値は、ケイ素含有材料の粒子断面のSEM画像を撮像し、画像解析により抽出された100個のSi相の外接円の直径の平均値として算出される。
上記複合材料は、イオン伝導相の表面を覆う導電層を有していてもよい。導電層は、例えば、イオン伝導相よりも導電性が高い材料で構成され、負極合剤層12中に良好な導電パスを形成する。導電層は、例えば、導電性の炭素材料で構成される炭素被膜である。導電性の炭素材料には、アセチレンブラック、ケッチェンブラック等のカーボンブラック、黒鉛、結晶性の低い無定形炭素(非晶質炭素)などを用いることができる。導電層の厚みは、導電性の確保と粒子内部へのLiイオンの拡散性を考慮して、例えば1nm以上かつ200nm以下であり、5nm以上かつ100nm以下であってもよい。導電層の厚みは、SEM又は透過型電子顕微鏡(TEM)を用いた複合材料の断面観察により計測できる。
第1ケイ素含有材料および第2ケイ素含有材料からなる群より選択される少なくとも1つが、上記複合材料であってもよい。すなわち、第1ケイ素含有材料および第2ケイ素含有材料からなる群より選択される少なくとも1つが、イオン伝導相と、当該イオン伝導相中に分散したSi相とを含む複合材料であってもよい。第1ケイ素含有材料および第2ケイ素含有材料の両方が、上記複合材料であってもよい。
負極合剤層12は、負極活物質として炭素材料をさらに含むことが望ましい。負極活物質として炭素材料が含まれることにより、ケイ素含有材料が充放電に伴って膨張及び収縮した場合でも負極活物質における導電パスが確保できるため、充放電サイクルに伴う容量劣化をさらに抑制することができる。また、炭素材料が含まれることにより、負極合剤層12における空隙率の制御も容易となるので、電解液の浸透性を考慮した空隙の制御も可能となる。
負極活物質として機能する炭素材料は、例えば、黒鉛、ソフトカーボン、およびハードカーボンからなる群より選択される少なくとも1種である。炭素材料は、黒鉛であることが望ましい。黒鉛は、天然黒鉛であってもよいし、人造黒鉛であってもよい。黒鉛として、例えば、塊状人造黒鉛(MAG)、黒鉛化メソフェーズカーボンマイクロビーズ(MCMB)等の人造黒鉛、鱗片状黒鉛、塊状黒鉛、土状黒鉛等の天然黒鉛、又はこれらの混合物を用いることができる。炭素材料の体積基準のD50は、例えば、1μm以上かつ30μm以下であり、5μm以上かつ25μm以下であってもよい。
上述のとおり、負極活物質として含まれるケイ素含有材料は、粒子体膨張率が互いに異なる第1ケイ素含有材料と第2ケイ素含有材料とを含んでいる。ケイ素含有材料の粒子体積膨張率は、例えば、含有されるSiの割合、ケイ素含有材料の密度、ケイ素含有材料の粒径、ケイ素含有材料の粒子形状等を変更することによって制御することができる。例えば、ケイ素含有材料が、Siを含有する複合材料である場合、複合材料に含まれるSi相のサイズ、Si相の割合、イオン伝導相の細孔径及び細孔容積、等を調整することによって、粒子体積膨張率を所望の範囲に制御することが可能である。
第1ケイ素含有材料の粒子体積膨張率をV1とし、第2ケイ素含有材料の粒子体積膨張率をV2とした場合、V1およびV2は、それぞれ、以下の関係式(1)および(2)を満たしていてもよい。

第1ケイ素含有材料の粒子体積膨張率V1および第2ケイ素含有材料の粒子体積膨張率V2が上記関係式(1)および(2)をそれぞれ満たすことにより、表層側の第1負極合剤層13では充放電に伴う体積変化で負極活物質が孤立することによる容量劣化をより効果的に抑制しつつ、負極集電体11側の第2負極合剤層14では電解液のより良好な拡散を可能とし、充放電サイクル特性をより改善することができる。なお、上述のとおり、第2ケイ素含有材料は、第1ケイ素含有材料よりも大きい粒子体積膨張率を有するので、V1<V2を前提として、上記関係式(1)および(2)が満たされる。V1が1.3≦V1<2.0を満たし、かつV2が2.0≦V2<3を満たしてもよい。
第2ケイ素含有材料の粒子体積膨張率V2に対する第1ケイ素含有材料の粒子体積膨張率V1の比率(V1/V2)は、例えば0.5<V1/V2<1を満たし、例えば0.5<V1/V2<0.8であってもよい。
第1負極合剤層13の充電時膨張率をA1とし、第2負極合剤層14の充電時膨張率をA2とした場合、A1およびA2は、以下の関係式(3)を満たしてもよい。

ここで、第1負極合剤層13の充電時膨張率とは、放電状態における第1負極合剤層13の厚みに対する、充電状態における第1負極合剤層14の厚み増加率である。また、第2負極合剤層14の充電時膨張率とは、放電状態における第2負極合剤層14の厚みに対する、充電状態における第2負極合剤層14の厚み増加率である。
本明細書において、第1負極合剤層13および第2負極合剤層14の充電時膨張率は、下記の方法により測定される。
(1)評価対象の電池を解体して負極を切り出し、対極に金属Liを、電解液にイオン液体を用いて単極セルを作製する。
(2)単極セルを、25℃の温度環境下、0.1Cでセル電圧が5mVになるまで充電した後、0.1Cでセル電圧が1.0Vになるまで放電し、充電状態(満充電状態)の第1負極合剤層13の厚み(T1a)および第2負極合剤層14の厚み(T2a)と、放電状態(完全放電状態)の第1負極合剤層の厚み(T1b)および第2負極合剤層14の厚み(T2b)とを求める。
(3)放電状態の第1負極合剤層13の厚みに対する充電状態の第1負極合剤層13の厚みの厚み増加率(T1a×100/T1b-100)を算出し、第1負極合剤層13の充電時膨張率(%)とする。放電状態の第2負極合剤層14の厚みに対する充電状態の第2負極合剤層14の厚み増加率(T2a×100/T2b-100)を算出し、第2負極合剤層14の充電時膨張率(%)とする。

(3)放電状態の第1負極合剤層13の厚みに対する充電状態の第1負極合剤層13の厚みの厚み増加率(T1a×100/T1b-100)を算出し、第1負極合剤層13の充電時膨張率(%)とする。放電状態の第2負極合剤層14の厚みに対する充電状態の第2負極合剤層14の厚み増加率(T2a×100/T2b-100)を算出し、第2負極合剤層14の充電時膨張率(%)とする。
ここで、第1負極合剤層13の厚みおよび第2負極合剤層14の厚みは、それぞれの層の断面SEM像から求められる。具体的には、第1負極合剤層13および第2負極合剤層14について、それぞれ任意の5箇所の厚みを測定し、得られた5つの測定値から算出される平均値を厚みとする。
上記関係式(3)が満たされることにより、すなわち第1負極合剤層13よりも第2負極合剤層14の方が大きい充電時膨張率を有することにより、表層側の第1負極合剤層13では充放電に伴う体積変化で負極活物質が孤立することによる容量劣化をより効果的に抑制しつつ、負極集電体11側の第2負極合剤層14では電解液のより良好な拡散を可能とし、充放電サイクル特性をより改善することができる。
充放電サイクル特性をさらに改善するために、第1負極合剤層13の充電時膨張率A1および第2負極合剤層14の充電時膨張率A2は、さらに以下の関係式(4)を満たしてもよい。

A1/A2は、例えば0.5<A1/A2<0.9であってもよく、0.5<A1/A2<0.7であってよい。
第1負極合剤層13および第2負極合剤層14の充電時膨張率は、例えば、第1ケイ素含有材料および第2ケイ素含有材料の含有割合、および空隙率の調整等によって、所望の範囲に制御することが可能である。
第1負極合剤層13の空隙率をε1とし、第2負極合剤層14の空隙率をε2とした場合、ε1およびε2は、以下の関係式(5)を満たしてもよい。

上記関係式(5)が満たされることにより、すなわち第1負極合剤層13の方が第2負極合剤層14よりも大きい空隙率を有することにより、負極合剤層12への電解液の浸透性が向上するので、電池の内部抵抗を低下させることができる。
電池の内部抵抗をより低下させるために、第1負極合剤層13の空隙率ε1および第2負極合剤層14の空隙率ε2は、さらに以下の関係式(6)を満たしてもよい。

なお、負極合剤層12の空隙率とは、負極合剤層12の断面において、負極合剤層12の断面積に対する空隙の面積の割合から求めた2次元値である。
本明細書において、第1負極合剤層13および第2負極合剤層14の空隙率は、下記の方法により測定される。
(1)評価対象の電池を解体して負極を切り出し、負極合剤層12の断面を露出させる。断面を露出させる方法としては、例えば、負極10の一部を切り取り、イオンミリング装置(例えば、日立ハイテク社製、IM4000PLUS)で加工し、負極合剤層12の断面を露出させる方法が挙げられる。
(2)SEMを用いて、上記露出させた負極合剤層12の断面の反射電子像を、第1負極合剤層13および第2負極合剤層14のそれぞれについて撮影する。反射電子像を撮影する際の倍率は、例えば、800倍である。以下の(3)~(4)の処理を、第1負極合剤層13および第2負極合剤層14について行い、各々の空隙率を算出する。
(3)上記により得られた断面像をコンピュータに取り込み、画像解析ソフト(例えば、アメリカ国立衛生研究所製、ImageJ)を用いて二値化処理を行い、断面像内の粒子断面を黒色とし、粒子断面に存在する空隙を白色として変換した二値化処理画像を得る。
(4)上記により得られた二値化処理画像において、白色として変換された空隙のうち、粒子内部の空隙(粒子表面につながっていない細孔)および粒子表面につながる幅が3μm以下の細孔を除く部分を空隙として、空隙の面積を算出する。空隙率は、以下の式に基づいて算出される。

(5)第1負極合剤層13および第2負極合剤層14の各々について、上記の(3)および(4)による空隙率の算出を3回行い、平均値を第1負極合剤層13の空隙率および第2負極合剤層14の空隙率とする。
(1)評価対象の電池を解体して負極を切り出し、負極合剤層12の断面を露出させる。断面を露出させる方法としては、例えば、負極10の一部を切り取り、イオンミリング装置(例えば、日立ハイテク社製、IM4000PLUS)で加工し、負極合剤層12の断面を露出させる方法が挙げられる。
(2)SEMを用いて、上記露出させた負極合剤層12の断面の反射電子像を、第1負極合剤層13および第2負極合剤層14のそれぞれについて撮影する。反射電子像を撮影する際の倍率は、例えば、800倍である。以下の(3)~(4)の処理を、第1負極合剤層13および第2負極合剤層14について行い、各々の空隙率を算出する。
(3)上記により得られた断面像をコンピュータに取り込み、画像解析ソフト(例えば、アメリカ国立衛生研究所製、ImageJ)を用いて二値化処理を行い、断面像内の粒子断面を黒色とし、粒子断面に存在する空隙を白色として変換した二値化処理画像を得る。
(4)上記により得られた二値化処理画像において、白色として変換された空隙のうち、粒子内部の空隙(粒子表面につながっていない細孔)および粒子表面につながる幅が3μm以下の細孔を除く部分を空隙として、空隙の面積を算出する。空隙率は、以下の式に基づいて算出される。
空隙率(%)=空隙の面積/負極合剤層断面の面積×100
(5)第1負極合剤層13および第2負極合剤層14の各々について、上記の(3)および(4)による空隙率の算出を3回行い、平均値を第1負極合剤層13の空隙率および第2負極合剤層14の空隙率とする。
第1負極合剤層13および第2負極合剤層14の空隙率は、例えば、含まれる炭素材料の種類およびその含有割合、ならびに第1負極合剤層13および第2負極合剤層14を作製する際の圧延条件等によって制御することができる。
第1ケイ素含有材料の真密度は、第2ケイ素含有材料の真密度よりも小さくてもよい。この構成により、充放電サイクル特性をより改善することができる。
第1負極合剤層13および第2負極合剤層14のそれぞれにおいて、ケイ素含有材料の含有割合は、サイクル特性向上の観点から、例えば負極活物質の総質量の40質量%以下であり、35質量%以下であってもよく、30質量%以下であってもよい。第1負極合剤層13および第2負極合剤層14のそれぞれにおいて、ケイ素含有材料の含有割合は、高容量化とサイクル特性向上の観点から、例えば負極活物質の総質量の5質量%以上である。ケイ素含有材料の含有割合の好適な範囲の一例は、例えば、負極活物質の総質量の5質量%以上かつ35質量%以下であり、10質量%以上かつ30質量%以下であってもよく、5質量%以上かつ15質量%以下であってもよい。
負極合剤層12は、結着剤をさらに含んでいてもよい。結着剤としては、ポリテトラフルオロエチレン(PTFE)、ポリフッ化ビニリデン(PVDF)等の含フッ素樹脂、ポリアクリロニトリル(PAN)、ポリイミド、アクリル樹脂、ポリオレフィン、スチレン-ブタジエンゴム(SBR)などが例示できる。また、これらの樹脂と、カルボキシメチルセルロース(CMC)又はその塩、ポリアクリル酸(PAA)又はその塩、ポリビニルアルコール(PVA)等が併用されてもよい。
負極合剤層12は、導電剤をさらに含んでいてもよい。導電剤としては、アセチレンブラック、ケッチェンブラック等のカーボンブラック、黒鉛、カーボンナノチューブ(CNT)、カーボンナノファイバー、グラフェンなどの炭素材料が例示できる。
(実施形態2)
実施形態2における電池は、正極と、負極と、電解質とを備える。負極は、実施形態1に係る負極である。この構成により、実施形態2に係る電池は、充放電サイクル特性を改善することができる。

図2は、実施形態2に係る電池の一例を模式的に示す縦断面図である。電池100は、円筒形の電池ケース、巻回式の電極群24、および図示しない電解液を備える円筒形電池である。電極群24は、電池ケース内に収容されており、電解液と接している。
電池ケースは、有底円筒形の金属製容器であるケース本体25と、ケース本体25の開口部を封口する封口体26とによって構成されている。ケース本体25と封口体26との間には、ガスケット37が配置されている。ガスケット37によって、電池ケースの密閉性が確保されている。ケース本体25内において、電極群24の巻回軸方向における電極群24の両端には、絶縁板27および28がそれぞれ配置されている。
ケース本体25は、例えば、段部31を有する。段部31は、ケース本体25の側壁を部分的に外側からプレスすることによって形成され得る。段部31は、ケース本体25の側壁において、ケース本体25によって規定された仮想円の周方向に沿って環状に形成されていてもよい。このとき、封口体26は、例えば、段部31の開口部側の面によって支持される。
封口体26は、フィルタ32、下弁体33、絶縁部材34、上弁体35、およびキャップ36を備えている。封口体26では、これらの部材がこの順番で積層されている。封口体26は、キャップ36がケース本体25の外側に位置し、フィルタ32がケース本体25の内側に位置するように、ケース本体25の開口部に装着される。
封口体26を構成する上記の各部材のそれぞれは、例えば、円板形状またはリング形状である。上記の各部材は、絶縁部材34を除いて、互いに電気的に接続している。
電極群24は、正極21、セパレータ22、および負極23を有する。正極21、セパレータ22、および負極23は、いずれも帯状である。帯状の正極21および負極23の幅方向は、例えば、電極群24の巻回軸に平行である。セパレータ22は、正極21と負極23との間に配置されている。正極21および負極23は、これらの電極の間にセパレータ22を介在させた状態で渦巻状に巻回されている。
電極群24の巻回軸に垂直な方向における電池100の断面を観察したとき、正極21および負極23は、これらの電極間にセパレータ22を介在させた状態で、ケース本体25によって規定された仮想円の半径方向に交互に積層されている。
正極21は、正極リード29を介して、正極端子を兼ねるキャップ36と電気的に接続されている。正極リード29の一端は、例えば、正極21の長さ方向における正極21の中央付近に接続されている。正極リード29は、絶縁板27に形成された貫通孔を通って、正極21からフィルタ32まで延びている。正極リード29の他端は、例えば、フィルタ32の電極群24側の面に溶接されている。
負極23は、負極リード30を介して、負極端子を兼ねるケース本体25と電気的に接続されている。負極リード30の一端は、例えば、負極23の長さ方向における負極23の端部に接続されている。負極リード30の他端は、例えば、ケース本体25の内底面に溶接されている。
以下では、電池100の各構成が具体的に説明される。
正極21は、金属イオン(例えば、リチウムイオン)を吸蔵および放出する特性を有する材料を含む。正極21は、例えば、正極活物質を含む。正極21は、例えば、正極集電体と、正極集電体の表面に担持された正極合剤層とを備える。
正極集電体としては、例えば、アルミニウム、ステンレス鋼、チタン、それらの合金などの金属材料で作られたシートまたはフィルムを使用できる。アルミニウムおよびその合金は、安価で薄膜化しやすいので正極集電体の材料に適している。シートまたはフィルムは、多孔質であってもよく、無孔であってもよい。シートまたはフィルムとして、金属箔、金属メッシュなどが用いられる。正極集電体の表面には、カーボンなどの炭素材料が導電性補助材料として塗布されていてもよい。
正極合剤層は、正極活物質を含む。正極活物質は、金属イオン(例えば、リチウムイオン)を吸蔵および放出する能力を有する材料でありうる。正極活物質として、リチウム含有遷移金属酸化物、リチウム含有遷移金属リン酸塩、遷移金属フッ化物、ポリアニオン材料、フッ素化ポリアニオン材料、遷移金属硫化物、遷移金属オキシ硫化物、遷移金属オキシ窒化物などが使用されうる。特に、正極活物質として、リチウム含有遷移金属酸化物またはリチウム含有遷移金属リン酸塩を用いた場合には、電池の製造コストを安くでき、平均放電電圧を高めることができる。リチウム含有遷移金属酸化物としては、リチウムコバルト酸化物、リチウムニッケルコバルトアルミニウム酸化物、リチウムニッケルコバルトマンガン酸化物、リチウムニッケルマンガン酸化物などが挙げられる。リチウム含有遷移金属リン酸塩としては、リン酸鉄リチウム、リン酸バナジウムリチウム、リン酸コバルトリチウム、リン酸ニッケルリチウムなどが挙げられる。
正極合剤層は、結着剤をさらに含んでいてもよい。結着剤としては、実施形態1において負極合剤層に使用可能な結着剤として説明した材料を、正極合材層にも使用できる。
正極合剤層は、導電剤をさらに含んでいてもよい。導電剤としては、実施形態1において負極合剤層に使用可能な導電剤として説明した材料を、正極合材層にも使用できる。
負極23は、金属イオン(例えば、リチウムイオン)を吸蔵および放出する特性を有する材料を含む。負極23は、実施形態1に係る負極10である。
電解質として用いられる電解液は、非水溶媒と、非水溶媒に溶解したリチウム塩とを含んでもよい。電解液におけるリチウム塩の濃度は、例えば、0.5mol/リットル以上かつ2mol/リットル以下であってもよい。リチウム塩濃度を上記範囲に制御することで、イオン伝導性に優れ、適度の粘性を有する電解液を得ることができる。ただし、リチウム塩濃度は上記に限定されない。
非水溶媒として、環状炭酸エステル、鎖状炭酸エステル、環状エーテル、鎖状エーテル、ニトリル、アミドなどが使用されうる。これらの溶媒から選ばれる1つを用いてもよく、2つ以上を組み合わせて用いてもよい。
リチウム塩として、六フッ化リン酸リチウム(LiPF6)、四フッ化ホウ酸リチウム(LiBF4)、過塩素酸リチウム(LiClO4)、リチウムビス(フルオロスルホニル)イミド(LiFSI)、リチウムビス(トリフルオロメタンスルホニル)イミド(LiTFSI)、ビスパーフルオロエチルスルホニルイミドリチウム(LiN(SO2C2F5)2)、LiAsF6、LiCF3SO3、ジフルオロ(オキサラト)ホウ酸リチウムなどが使用されうる。これらの電解質塩から選ばれる1つを用いてもよく、2つ以上を組み合わせて用いてもよい。
通常、正極と負極との間には、セパレータを介在させることが望ましい。セパレータ22は、イオン透過度が高く、適度な機械的強度および絶縁性を備えている。セパレータ22としては、微多孔薄膜、織布、および不織布等を用いることができる。セパレータ22の材質としては、例えばポリマーを用いることができる。ポリマーは、例えばポリプロピレン、およびポリエチレン等のポリオレフィンであってもよい。
実施形態2に係る電池では、電解液が、例えばセパレータとして設けられたポリマーに含浸されていてもよい。すなわち、実施形態2に係る電池は、電解液とポリマーとが併用された構造を有していてもよい。
実施形態2に係る電池は、電解質としてさらに固体電解質を含んでいてもよい。すなわち、本開示の電池は、電解液と固体電解質とが併用されたハイブリッド構造を有していてもよい。固体電解質材料の例は、ハロゲン化物固体電解質、硫化物固体電解質、酸化物固体電解質、または有機ポリマー固体電解質である。本開示において、「ハロゲン化物固体電解質」は、アニオンのうち主成分としてハロゲン元素を含有する固体電解質を意味する。「硫化物固体電解質」は、アニオンのうち主成分として硫黄を含有する固体電解質を意味する。「酸化物固体電解質」は、アニオンのうち主成分として酸素を含有する固体電解質を意味する。アニオンのうちの主成分とは、固体電解質を構成する全てのアニオンの中で、最も物質量が大きいアニオンを意味する。
実施形態2に係る電池の構造の一例として、図2に示された構成例、すなわち正極および負極がセパレータを介して巻回されてなる巻回型の電極群と、電解液とが外装体に収容された円筒形の非水電解質二次電池が説明されている。しかし、本開示に係る電池は、この構成例に限定されない。実施形態2に係る電池は、例えば角型、コイン型、ボタン型、ラミネート型等、いずれの形態であってもよい。また、実施形態2に係る電池における電極群として、巻回型の電極群の代わりに、例えば正極および負極がセパレータを介して積層されてなる電極群のような、他の形態の電極群が適用されてもよい。

以下、実施例を用いて、本開示がより詳細に説明される。以下の実施例は一態様を挙げたに過ぎず、これに限定されない。
[実施例1]
(正極活物質の作製)
共沈法により得られた[Ni0.88Co0.09Al0.03](OH)2で表される複合水酸化物を500℃で8時間焼成して酸化物(Ni0.88Co0.09Al0.03O2)を得た。次に、LiOHおよび当該複合酸化物を、Liと、Ni、Co、およびAlの総量とのモル比が1.03:1になるように混合して混合物を得た。この混合物を酸素濃度95%の酸素気流下(10cm3あたり2mL/minおよび混合物1kgあたり5L/minの流量)、昇温速度2.0℃/minで室温から650℃まで焼成した後、昇温速度0.5℃/minで650℃から780℃まで焼成してLiNi0.88Co0.09Al0.03O2で表されるリチウム含有複合酸化物を得た。
(正極活物質の作製)
共沈法により得られた[Ni0.88Co0.09Al0.03](OH)2で表される複合水酸化物を500℃で8時間焼成して酸化物(Ni0.88Co0.09Al0.03O2)を得た。次に、LiOHおよび当該複合酸化物を、Liと、Ni、Co、およびAlの総量とのモル比が1.03:1になるように混合して混合物を得た。この混合物を酸素濃度95%の酸素気流下(10cm3あたり2mL/minおよび混合物1kgあたり5L/minの流量)、昇温速度2.0℃/minで室温から650℃まで焼成した後、昇温速度0.5℃/minで650℃から780℃まで焼成してLiNi0.88Co0.09Al0.03O2で表されるリチウム含有複合酸化物を得た。
(正極の作製)
上記正極活物質と、アセチレンブラックと、ポリフッ化ビニリデンとを、正極活物質:アセチレンブラック:ポリフッ化ビニリデン=95:2.5:2.5の質量比で混合し、分散媒としてN-メチル-2-ピロリドン(NMP)を用いて、正極合剤スラリーを調製した。次に、アルミニウム箔からなる正極集電体上に正極合剤スラリーを塗布し、塗膜を乾燥、圧縮した後、正極集電体を所定の電極サイズに切断して、正極集電体の両面に正極合剤層が配置された正極を得た。なお、正極の一部に正極集電体の表面が露出した露出部を設けた。
上記正極活物質と、アセチレンブラックと、ポリフッ化ビニリデンとを、正極活物質:アセチレンブラック:ポリフッ化ビニリデン=95:2.5:2.5の質量比で混合し、分散媒としてN-メチル-2-ピロリドン(NMP)を用いて、正極合剤スラリーを調製した。次に、アルミニウム箔からなる正極集電体上に正極合剤スラリーを塗布し、塗膜を乾燥、圧縮した後、正極集電体を所定の電極サイズに切断して、正極集電体の両面に正極合剤層が配置された正極を得た。なお、正極の一部に正極集電体の表面が露出した露出部を設けた。
(第1ケイ素含有材料の作製)
エタノール/水/アンモニアの混合溶液中にて、テトラエキシシラン(TEOS)と臭化セチルトリメチルアンモニウム(CTAB)とを混合して、CTABで修飾されたSiO2ナノ粒子を作製した。これにレゾルシノール、ホルムアルデヒド、及び界面活性剤(Pluronic F-127)を加え重合させることで、前述のSiO2ナノ粒子を内包したポリマー粒子を得た。この際、界面活性剤とレゾルシノールのモル比(界面活性剤剤/レゾルシノール)を0.005とし、レゾルシノールとTEOSの質量比率(レゾルシノール/TEOS)を約0.5/1となるようにした。このポリマー粒子を乾燥後、窒素雰囲気中、800℃で炭化させ、さらにマグネシウム粉末と混合してアルゴン雰囲気中にて650℃で加熱し、マグネシウム熱還元反応をさせた。HCl/H2O/エタノールの混合溶液にて反応後の粒子からMgOを溶解させ、エタノールで洗浄後乾燥することにより、SiとCを含む、平均粒径8μmのメソポーラスなケイ素含有材料を作製した。このケイ素含有材料を第1ケイ素含有材料とした。
エタノール/水/アンモニアの混合溶液中にて、テトラエキシシラン(TEOS)と臭化セチルトリメチルアンモニウム(CTAB)とを混合して、CTABで修飾されたSiO2ナノ粒子を作製した。これにレゾルシノール、ホルムアルデヒド、及び界面活性剤(Pluronic F-127)を加え重合させることで、前述のSiO2ナノ粒子を内包したポリマー粒子を得た。この際、界面活性剤とレゾルシノールのモル比(界面活性剤剤/レゾルシノール)を0.005とし、レゾルシノールとTEOSの質量比率(レゾルシノール/TEOS)を約0.5/1となるようにした。このポリマー粒子を乾燥後、窒素雰囲気中、800℃で炭化させ、さらにマグネシウム粉末と混合してアルゴン雰囲気中にて650℃で加熱し、マグネシウム熱還元反応をさせた。HCl/H2O/エタノールの混合溶液にて反応後の粒子からMgOを溶解させ、エタノールで洗浄後乾燥することにより、SiとCを含む、平均粒径8μmのメソポーラスなケイ素含有材料を作製した。このケイ素含有材料を第1ケイ素含有材料とした。
(第2ケイ素含有材料の作製)
炭素原料として石炭ピッチ(JFEケミカル株式会社製、MCP250)と、原料シリコン(3N、平均粒径10μm)とを、石炭ピッチ:原料シリコン=2:1の質量比で混合し、当該混合物を遊星ボールミル(フリッチュ社製、P-5)で粉砕し微粒子化した。次に、微粒子化した粉末状の混合物を不活性雰囲気中で焼成し、炭素源を炭化させ、非晶質の炭素相内にSi相が分散している焼結物を得た。その後、ジェットミルを用いて、焼結物を粉砕し、平均粒径8μmの第2ケイ素含有材料としての複合粒子を得た。

(負極の作製)
黒鉛と第1ケイ素含有材料と第2ケイ素含有材料とを、黒鉛:第1ケイ素含有材料:第2ケイ素含有材料=91:6:3の質量比で混合し、これを第1負極合剤層の負極活物質とした。そして、100質量部の負極活物質と、1質量部のスチレンブタジエンゴム(SBR)と、1質量部のカルボキシメチルセルロース(CMC)とを混合し、水を適量加えて、第1負極合剤層用の負極合剤スラリーを調製した。
黒鉛と第1ケイ素含有材料と第2ケイ素含有材料とを、黒鉛:第1ケイ素含有材料:第2ケイ素含有材料=91:6:3の質量比で混合し、これを第1負極合剤層の負極活物質とした。そして、100質量部の負極活物質と、1質量部のスチレンブタジエンゴム(SBR)と、1質量部のカルボキシメチルセルロース(CMC)とを混合し、水を適量加えて、第1負極合剤層用の負極合剤スラリーを調製した。
黒鉛と第1ケイ素含有材料と第2ケイ素含有材料とを、黒鉛:第1ケイ素含有材料:第2ケイ素含有材料=91:3:6の質量比で混合し、これを第2負極合剤層の負極活物質とした。そして、100質量部の負極活物質と、1質量部のスチレンブタジエンゴム(SBR)と、1質量部のカルボキシメチルセルロース(CMC)とを混合し、水を適量加えて、第2負極合剤層用の負極合剤スラリーを調製した。
次に、作製した第2負極合剤層用の負極合剤層スラリーを銅箔からなる負極集電体の両面に塗布して、塗膜を乾燥、圧縮し、第2負極合剤層を形成した。さらに、第2負極合剤層上に、作製した第1負極合剤層用の負極合剤スラリーを塗布して、塗膜を乾燥させ、第2負極合剤層形成時と異なる線圧で圧縮し、第1負極合剤層を形成した。このとき、第1負極合剤層用のスラリーと第2負極合剤層用のスラリーとの塗布質量比は、第1負極合剤層用のスラリー:第2負極合剤層用のスラリー=50:50とした。作製した負極は、負極集電体の両面に下層(第2負極合剤層)と上層(第1負極合剤層)とを含む二層構造を有し、負極合剤層の厚みは片側100μmであった。また、第1負極合剤層の厚み(T1)および第2負極合剤層の厚み(T2)から算出されるT1/(T1+T2)の値は0.52であった。なお、負極の一部に負極集電体の表面が露出した露出部を設けた。
第1負極合剤層および第2負極合剤層それぞれについて、仕込み比から求められた第1ケイ素含有材料の質量割合および第2ケイ素含有材料の質量割合が表1に示されている。なお、表1中、第1ケイ素含有材料は「第1Si」、第2ケイ素含有材料は「第2Si」と記載されている。
(非水電解質(電解液)の調製)
エチレンカーボネート(EC)と、エチルメチルカーボネート(EMC)と、ジメチルカーボネート(DMC)とを、EC:EMC:DMC=3:3:4の体積比(25℃)で混合した混合溶媒に対して、LiPF6を1.2モル/リットルの濃度で溶解させて非水電解液を調製した。
エチレンカーボネート(EC)と、エチルメチルカーボネート(EMC)と、ジメチルカーボネート(DMC)とを、EC:EMC:DMC=3:3:4の体積比(25℃)で混合した混合溶媒に対して、LiPF6を1.2モル/リットルの濃度で溶解させて非水電解液を調製した。
(試験セル(二次電池)の作製)
上記正極の露出部にアルミニウムリードを、上記負極の露出部にニッケルリードをそれぞれ取り付け、ポリオレフィン製のセパレータを介して正極と負極を渦巻き状に巻回することにより、巻回型の電極体を作製した。上記電極体の上下に絶縁板をそれぞれ配置し、電極体を外装缶内に収容した。負極リードを有底円筒形状の外装缶の底部に溶接し、正極リードを封口体にそれぞれ溶接した。外装缶内に電解液を注入し、ガスケットを介して封口体により外装缶の開口部を封止して、試験セルとしての二次電池を作製した。
上記正極の露出部にアルミニウムリードを、上記負極の露出部にニッケルリードをそれぞれ取り付け、ポリオレフィン製のセパレータを介して正極と負極を渦巻き状に巻回することにより、巻回型の電極体を作製した。上記電極体の上下に絶縁板をそれぞれ配置し、電極体を外装缶内に収容した。負極リードを有底円筒形状の外装缶の底部に溶接し、正極リードを封口体にそれぞれ溶接した。外装缶内に電解液を注入し、ガスケットを介して封口体により外装缶の開口部を封止して、試験セルとしての二次電池を作製した。

(第1ケイ素含有材料の作製)
エタノール/水/アンモニアの混合溶液中にて、テトラエキシシラン(TEOS)と臭化セチルトリメチルアンモニウム(CTAB)とを混合して、CTABで修飾されたSiO2ナノ粒子を作製した。これにレゾルシノール、ホルムアルデヒド、及び界面活性剤(Pluronic F-127)を加え重合させることで、前述のSiO2ナノ粒子を内包したポリマー粒子を得た。この際、界面活性剤とレゾルシノールのモル比(界面活性剤/レゾルシノール)を0.003とし、レゾルシノールとTEOSの質量比率(レゾルシノール/TEOS)を約0.5/1となるようにした。このポリマー粒子を乾燥後、窒素雰囲気中、800℃で炭化させ、さらにマグネシウム粉末と混合してアルゴン雰囲気中にて650℃で加熱し、マグネシウム熱還元反応をさせた。HCl/H2O/エタノールの混合溶液にて反応後の粒子からMgOを溶解させ、エタノールで洗浄後乾燥することにより、SiとCを含む、平均粒径8μmのメソポーラスなケイ素含有材料を作製した。このケイ素含有材料を第1ケイ素含有材料とした。
エタノール/水/アンモニアの混合溶液中にて、テトラエキシシラン(TEOS)と臭化セチルトリメチルアンモニウム(CTAB)とを混合して、CTABで修飾されたSiO2ナノ粒子を作製した。これにレゾルシノール、ホルムアルデヒド、及び界面活性剤(Pluronic F-127)を加え重合させることで、前述のSiO2ナノ粒子を内包したポリマー粒子を得た。この際、界面活性剤とレゾルシノールのモル比(界面活性剤/レゾルシノール)を0.003とし、レゾルシノールとTEOSの質量比率(レゾルシノール/TEOS)を約0.5/1となるようにした。このポリマー粒子を乾燥後、窒素雰囲気中、800℃で炭化させ、さらにマグネシウム粉末と混合してアルゴン雰囲気中にて650℃で加熱し、マグネシウム熱還元反応をさせた。HCl/H2O/エタノールの混合溶液にて反応後の粒子からMgOを溶解させ、エタノールで洗浄後乾燥することにより、SiとCを含む、平均粒径8μmのメソポーラスなケイ素含有材料を作製した。このケイ素含有材料を第1ケイ素含有材料とした。

エタノール/水/アンモニアの混合溶液中にて、テトラエキシシラン(TEOS)と臭化セチルトリメチルアンモニウム(CTAB)とを混合して、CTABで修飾されたSiO2ナノ粒子を作製した。これにレゾルシノール、ホルムアルデヒド、及び界面活性剤(Pluronic F-127)を加え重合させることで、前述のSiO2ナノ粒子を内包したポリマー粒子を得た。この際、界面活性剤とレゾルシノールのモル比(界面活性剤/レゾルシノール)を0.006とし、レゾルシノールとTEOSの質量比率(レゾルシノール/TEOS)を約0.5/1となるようにした。このポリマー粒子を乾燥後、窒素雰囲気中、800℃で炭化させ、さらにマグネシウム粉末と混合してアルゴン雰囲気中にて650℃で加熱し、マグネシウム熱還元反応をさせた。HCl/H2O/エタノールの混合溶液にて反応後の粒子からMgOを溶解させ、エタノールで洗浄後乾燥することにより、SiとCを含む、平均粒径8μmのメソポーラスなケイ素含有材料を作製した。このケイ素含有材料を第1ケイ素含有材料とした。

(第2ケイ素含有材料の作製)
炭素原料として石炭ピッチ(JFEケミカル株式会社製、MCP250)と、原料シリコン(3N、平均粒径13μm)とを、石炭ピッチ:原料シリコン=2:1の質量比で混合し、当該混合物を遊星ボールミル(フリッチュ社製、P-5)で粉砕し微粒子化した。次に、微粒子化した粉末状の混合物を不活性雰囲気中で焼成し、炭素源を炭化させ、非晶質の炭素相内にSi相が分散している焼結物を得た。その後、ジェットミルを用いて、焼結物を粉砕し、平均粒径8μmの第2ケイ素含有材料としての複合粒子を得た。

(負極の作製)
黒鉛と第1ケイ素含有材料とを、黒鉛:第1ケイ素含有材料=91:9の質量比で混合し、これを第1負極合剤層の負極活物質とした。そして、100質量部の負極活物質と、1質量部のスチレンブタジエンゴム(SBR)と、1質量部のカルボキシメチルセルロース(CMC)とを混合し、水を適量加えて、第1負極合剤層用の負極合剤スラリーを調製した。
黒鉛と第1ケイ素含有材料とを、黒鉛:第1ケイ素含有材料=91:9の質量比で混合し、これを第1負極合剤層の負極活物質とした。そして、100質量部の負極活物質と、1質量部のスチレンブタジエンゴム(SBR)と、1質量部のカルボキシメチルセルロース(CMC)とを混合し、水を適量加えて、第1負極合剤層用の負極合剤スラリーを調製した。

次に、作製した負極合剤層スラリーの一部を銅箔からなる負極集電体の両面に塗布して、塗膜を乾燥、圧縮し、第2負極合剤層を形成した。さらに、第2負極合剤層上に、残りの負極合剤スラリーを塗布して、塗膜を乾燥させ、第2負極合剤層形成時と異なる線圧で圧縮し、第1負極合剤層を形成した。このとき、第1負極合剤層に用いたスラリーと第2負極合剤層に用いたスラリーとの塗布質量比は、第1負極合剤層:第2負極合剤層=50:50とした。作製した負極は、負極集電体の両面に下層(第2負極合剤層)と上層(第1負極合剤層)とを含む二層構造を有し、負極合剤層の厚みは片側100μmであった。また、第1負極合剤層の厚み(T1)および第2負極合剤層の厚み(T2)から算出されるT1/(T1+T2)の値は0.58であった。なお、負極の一部に負極集電体の表面が露出した露出部を設けた。
第1負極合剤層および第2負極合剤層それぞれについて、仕込み比から求められた第1ケイ素含有材料の質量割合および第2ケイ素含有材料の質量割合が表1に示されている。
(非水電解質(電解液)の調製)
非水電解液は、実施例1と同様の方法で調製された。

(試験セル(二次電池)の作製)
比較例7で作製された負極を用いたことを除き、実施例1と同様の方法で試験セルとしての二次電池が作製された。

[第1ケイ素含有材料および第2ケイ素含有材料の粒子体積膨張率の測定]
各実施例および比較例の負極について、実施形態1で説明した方法を用いて、第1ケイ素含有材料および第2ケイ素含有材料の粒子体積膨張率を求めた。ただし、電池を解体して負極を切り出すのではなく、作製された負極を用いて単極セルを作製し、その単極セルを使用して第1ケイ素含有材料および第2ケイ素含有材料の粒子体積膨張率を求めた。結果は、表1に示されている。ただし、同じ方法で作製されたケイ素含有材料については、代表で1つのケイ素含有材料の粒子体積膨張率を測定し、その測定値を援用した。

各実施例および比較例の負極について、実施形態1で説明した方法を用いて、第1負極合剤層および第2負極合剤層の空隙率を求めた。ただし、電池を解体して負極を切り出すのではなく、作製された負極を使用して第1負極合剤層および第2負極合剤層の空隙率を求めた。結果は、表2に示されている。
[充放電サイクル特性の評価]
各実施例および比較例の試験セルを、25℃の温度環境下、0.3Cの定電流で電池電圧が4.2Vになるまで充電した後、4.2Vの定電圧で電流値が0.02Cになるまで充電した。その後、0.5Cの定電流で電池電圧が2.5Vになるまで放電を行い、この時の放電容量を初期放電容量とした。この充放電を1サイクルとして、100サイクル行い、初期放電容量と、100サイクル目の放電容量を求めて、下記式により容量維持率を算出した。
容量維持率(%)=100サイクル目の放電容量/初期放電容量×100
各実施例および比較例の試験セルを、25℃の温度環境下、0.3Cの定電流で電池電圧が4.2Vになるまで充電した後、4.2Vの定電圧で電流値が0.02Cになるまで充電した。その後、0.5Cの定電流で電池電圧が2.5Vになるまで放電を行い、この時の放電容量を初期放電容量とした。この充放電を1サイクルとして、100サイクル行い、初期放電容量と、100サイクル目の放電容量を求めて、下記式により容量維持率を算出した。
容量維持率(%)=100サイクル目の放電容量/初期放電容量×100
得られた容量維持率をサイクル維持率とした。結果は、表2に示されている。なお、表2には、比較例1のサイクル維持率を基準(100%)としたときの相対値が示されている。
(考察)
表2に示すように、実施例の試験セルはいずれも、比較例1から7の試験セルよりもサイクル維持率が向上した。すなわち、より小さい粒子体積膨張率を有する第1ケイ素含有材料と、より大きい粒子体積膨張率を有する第2ケイ素含有材料との2種のケイ素含有材料とが負極活物質として含まれ、表層側に位置する第1負極合剤層の負極活物質(第1負極活物質)における第1ケイ素含有材料の質量割合が、集電体側に位置する第2負極合剤層の負極活物質(第2負極活物質)における第1ケイ素含有材料の質量割合よりも大きく、かつ第2負極合剤層の負極活物質(第2負極活物質)における第2ケイ素含有材料の質量割合が、第1負極合剤層の負極活物質(第1負極活物質)における第2ケイ素含有材料の質量割合よりも大きい構成を有する負極は、電池の充放電サイクル特性を改善することができた。
表2に示すように、実施例の試験セルはいずれも、比較例1から7の試験セルよりもサイクル維持率が向上した。すなわち、より小さい粒子体積膨張率を有する第1ケイ素含有材料と、より大きい粒子体積膨張率を有する第2ケイ素含有材料との2種のケイ素含有材料とが負極活物質として含まれ、表層側に位置する第1負極合剤層の負極活物質(第1負極活物質)における第1ケイ素含有材料の質量割合が、集電体側に位置する第2負極合剤層の負極活物質(第2負極活物質)における第1ケイ素含有材料の質量割合よりも大きく、かつ第2負極合剤層の負極活物質(第2負極活物質)における第2ケイ素含有材料の質量割合が、第1負極合剤層の負極活物質(第1負極活物質)における第2ケイ素含有材料の質量割合よりも大きい構成を有する負極は、電池の充放電サイクル特性を改善することができた。
本開示の技術は、高容量でかつ優れた充放電サイクル特性が求められるリチウムイオン二次電池などの電池に有用である。
Claims (11)
- 負極集電体と、
前記負極集電体上に配置され、かつ負極活物質としてケイ素含有材料を含む負極合剤層と、
を備えた負極であって、
前記負極合剤層は、前記負極の表面を含む第1負極合剤層と、前記第1負極合剤層と前記負極集電体との間に位置する第2負極合剤層とを含み、
前記ケイ素含有材料は、第1ケイ素含有材料と、前記第1ケイ素含有材料よりも大きい粒子体積膨張率を有する第2ケイ素含有材料とを含み、
前記第1負極合剤層に含まれる前記負極活物質を第1負極活物質とし、かつ前記第2負極合剤層に含まれる前記負極活物質を第2負極活物質としたとき、
前記第1負極活物質における前記第1ケイ素含有材料の質量割合は、前記第2負極活物質における前記第1ケイ素含有材料の質量割合よりも大きく、
前記第2負極活物質における前記第2ケイ素含有材料の質量割合は、前記第1負極活物質における前記第2ケイ素含有材料の質量割合よりも大きい、
