本発明は、建築用材料・屋内消費財用材料に使用する化粧板およびその製造方法であり、特に木材板のもつ照りを生かしつつ意匠性を向上させ、かつ焼却が容易な化粧板およびその製造方法に関する。

【従来の技術】
従来、内装や家具の表面材として使用される化粧板としては基材の表面に木材単板を張り合わせた突板化粧板が広く用いられてきた。しかし近年、天然資源特になら、桜、チーク、ウオールナット等の広葉樹材の枯渇により、これらを用いた突板化粧板の代替として合板、MDF等の基材にこれらの模様を印刷した化粧シートを貼り合わせた化粧板が多く使用されている。

しかしこの方法では、本来木材が有するいわゆる照り感の表現性に限界があった。また、化粧シートには加工性が容易で、柔軟性・着色性に優れた塩化ビニルシートが主に用いられてきたため、廃材の焼却時に塩化水素ガスが発生するといった問題があった。

そこで他の方法として、比較的入手のしやすい針葉樹材を基材として、この上に転写法により任意の木目柄を形成する方法がある。この方法によれば木材の照り感を表現することはできるが、この方法では広葉樹に特徴的な道管孔を表現することができなかった。

また、木材への柄転写では表面に道管孔に相当する凹凸を形成することができなかった。

【発明が解決しようとする課題】
本発明は以上のような問題点を解決するためになされたものであり、その課題とするところは、資源面から比較的入手しやすく安価な針葉樹材を下地基材に使用しながら、下地基材の針葉樹材の照り感を活かしつつ、広葉樹材の豊かな木目模様および導管孔の意匠を有し、かつ容易に焼却できる化粧板及びその製造方法を提供することにある。

【課題を解決するための手段】
本発明において前記課題を解決するため、請求項1においては、透明オレフィン系樹脂を、広葉樹材の導管に相当する凸部を有する冷却エンボスロールの表面に溶融押出し、圧着、冷却後剥離し、裏面に木目模様を印刷し、一方、針葉樹材料よりなる板状基材の上に透明または任意の着色接着剤を塗布し、前記透明オレフィン系樹脂の木目模様印刷側と板状基材の接着剤側とを圧着してなることを特徴とする化粧板の製造方法を提供する。なお、任意の表面凹部に着色インキを充填、表面に透明保護層を施してもよい。

【発明の実施の形態】
以下、本発明の実施の形態につき説明する。
図1に本発明による化粧板の一例を示す。基材1に針葉樹材板を用い、ウレタン系接着剤2を介して、表面に広葉樹材に相当する道管孔5を有し、裏面に木目模様3を形成した透明オレフィン樹脂系シート4を貼り合わせることで意匠性に優れ、しかも焼却容易な化粧板を得ることができる。

透明オレフィン系樹脂シート4は、図2に示す押出装置を用いて製造される。Tダイ8からオレフィン系樹脂を押出して、凹凸形状が付与された冷却ロール10で溶融樹脂9を加圧ロール11で圧縮しながら固化する方法が用いられる。
オレフィン系樹脂としては、ポリプロピレン樹脂、ポリエチレン樹脂を初めとして、これらの変性樹脂が用いられる。
透明オレフィン系樹脂シートは、その厚さを80〜150μmとし、エンボス深さを厚さの95%以下とするのがシートの透明性および意匠性の面で好適である。

エンボス成形後の透明オレフィン系樹脂シートのエンボス面には、凹部へのインキの濡れを向上させ、この後任意に設ける凹部への着色インキの充填6や透明保護層7の透明オレフィン系樹脂シートへの密着性を向上させるために、コロナ処理等を施すことも好適に行われる。

【実施例】
<実施例1>
透明オレフィン系樹脂としてポリプロピレン樹脂を用い、これを押出機を用いて押出し、広葉樹材である桜材を原稿として得られたエンボスの付与された冷却ロールでシート厚100μm、エンボス深さ95μm以下となるようシート成形した後、非エンボス面に透明性インキで木目模様を印刷し、シートを巻きとった。

前記シートを貼り付ける基材として、針葉樹材である松材板を用い、透明性ウレタン系接着剤を基材に塗布し、貼り合わせ、30〜50℃でプレス機を用いて圧締し、化粧板を得た。

<実施例2>
透明オレフィン系樹脂としてポリプロピレン樹脂を用い、これを押出機を用いて押出し、広葉樹材であるなら材を原稿として得られたエンボスの付与された冷却ロールで、シート厚120μm、エンボス深さ100μm以下となるようシート成形した後、非エンボス面に透明性インキで木目模様を印刷し、さらにエンボス面にコロナ処理をかけて濡れやすくした後、インキをシート上でワイピングすることで凹部にインキを充填した後、透明保護層をコートしてシートを巻きとった。

前記シートを貼り付ける基材として、針葉樹材である松材板を用い、透明性ウレタン系接着剤を基材に塗布し、貼り合わせ、30〜50℃でプレス機を用いて圧締し、化粧板を得た。

以上による得られた化粧板は、基材の松材の光沢や照りを生かしつつ、道管孔をもった、あたかも広葉樹材のような意匠性を持つものであった。

【発明の効果】
本発明は以上の構成であるから、下記に示す如き効果がある。
すなわち、下地基材の針葉樹材の照り観を損なうことがなく、広葉樹材の豊かな木目模様および道管孔を有する化粧板が得られる。
また、化粧シートのエンボス部に着色インキを充填し、表面に透明保護層を設けることで、さらに広葉樹材の意匠性を向上させる効果がある。
押出機を用いて化粧シートを製造しているので、エンボスの形状の再現性が従来のダブリングエンボスによるものに比べ向上しており、かつ裏面を接着面に適するように平滑にできる効果がある。
また、オレフィン系樹脂を用いた化粧シートであるために、燃焼時に有毒ガスが発生することがなく、焼却が容易である効果がある。
また、広葉樹材の意匠を用い、比較的安価な針葉樹材を基材に用いることで、化粧板製造のコストダウンが望める。
したがって、本発明は建築用材料、内装用として、意匠性、製造コスト、焼却の簡便さに、優れた実用上の効果を発揮する。
