この種のロッカアームとして、例えば図8ないし図12に示すようなものがある。図中、1はカムシャフトのカム部、2はバルブステム部、3はラッシュアジャスタのピボット部、4はロッカアームである。

ロッカアーム4は、ロッカアーム本体5にローラ6を回転自在に取り付けた構造である。ロッカアーム本体5は、金属板を側面視ほぼコ字形に板金することにより製作されるものであり、ほぼ平行に対向する二つ一対のローラ支持壁部7,8と、両ローラ支持壁部7,8を連結するとともに長手方向中間に方形の貫通孔9を持つ連結部10とを備えている。連結部10の長手方向一端側は、断面ほぼコ字形に絞り成形されることにより、逆さ凹形のバルブ係合部11が形成されている。また、連結部10の長手方向他端側も同様にほぼ半球形のピボット係合部12が絞り成形により形成されている。

ところで、ロッカアーム4は、カム部1の回転に伴い、ピボット係合部12を支点としてバルブ係合部11側が上下に揺動させられるようになっており、その関係より、動作応答性を高めるにはできるだけ軽量とするのが望ましい。

このような要望を考慮して、従来では、ロッカアーム本体5の幅すなわち一対のローラ支持壁部7,8間の間隔をできるだけ狭くするように設計している。このような設計では、連結部10において両ローラ支持壁部7,8の対応部分の外面にピボット係合部12の周縁部分が近接するようになりやすく、そのため、ピボット係合部12を形成した後で熱処理を行うと、ピボット係合部12の幅方向(図9のX方向)と長手方向(図9のY方向)とで異なる度合いで歪むことが起こり、結果的にピボット係合部12が楕円形になることがある。このようにピボット係合部12が楕円形になると、ピボット係合部12の内面に対してラッシュアジャスタのピボット部3が二点当たりとなって接触面積が小さくなるため、接触面圧が局部的に増大して局部摩耗を招来することになる他、揺動するロッカアーム4の傾き角度に応じてピボット係合部12とラッシュアジャスタのピボット部3との当たり位置がずれるようになるため、ロッカアーム4の動きがふらついてバルブの開閉タイミングが狂うことにもなりかねない。

【課題を解決するための手段】
本発明は、ほぼ平行に対向するように延出して設けられる一対のローラ支持壁部の長手方向一端側の両壁間に架け渡される連結部をバルブ係合部とし長手方向他端側の両壁間に架け渡される連結部をピボット係合部としたロッカアーム本体と、前記両ローラ支持壁部の間に回転自在に取り付けられるローラとを有するロッカアームにおけるロッカアーム本体の製造方法であって、一枚の金属板を打ち抜きロッカアーム本体用金属板とする工程と、打ち抜かれたロッカアーム本体用金属板を、ほぼ平行に対向するように延出して設け、かつ上記ピボット係合部の連結部の位置でその側方部分が外向きに張り出された張出部を含む一対のローラ支持壁部および長手方向端部に連結部を形成するように、側面視ほぼコ字形に折り曲げる工程と、上記ピボット係合部側の連結部の中央に、両ローラ支持壁部の延出側から円筒形の受け金型を当て該円筒形の受け金型当接部を両ローラ支持壁部の上記張出部とピボット係合部との間の平坦部として、両ローラ支持壁部の延出側と同方向へ向けて突出するようにほぼ半球形のピボット係合部を絞り成形する工程と、ロッカアーム本体を熱処理する工程とを含む。

本発明の製造方法によると、ピボット係合部が形成される連結部において、ピボット係合部の全周囲に平坦部が存在するようになっているから、熱処理による歪みの度合いがピボット係合部の全周でほぼ一定となり、ピボット係合部の内面形状をほぼ真円の球面状にできる。
