本発明は、左右縦框および上下框で組まれた框内に鏡板を配してなる扉およびその製造方法に関する。

【従来の技術】
従来の扉は、左右縦框および上下框を枠状に框組みし、各框の内周に沿って形成されている凹溝に鏡板の四周縁の凸部を嵌合固定した構成を有しており(下記特許文献1参照)、このような構成の扉を製造するには、左右縦框間に上下框のいずれか一方を固定して得られた三方枠の内周縁に沿って連続している凹溝に鏡板の凸部を嵌合固定した後、他方の横框の凹溝に鏡板凸部を嵌合させることにより該横框を固定して、框形成している。

【発明が解決しようとする課題】
上記特許文献1に記載のような従来の扉構成によると、三方枠の開口側から鏡板の凸部を三方枠内周縁の凹溝に挿入し、相対的にずらしながら嵌合させていかなければならないため、寸法精度や製造条件などの管理を十分に行わないと、鏡板を相対的にずらし移動させていく途中で、縦框、横框および/または鏡板の表面に貼着した化粧シートが剥がれ(めくれ)るおそれがあった。これらの部材に貼着した化粧シートが剥がれ(めくれ)ると、部材の生地が露出し、外観上見苦しくなるばかりでなく、木材の吸放湿に伴う寸法変化が大きくなるなど品質上も好ましくない。

上記特許文献2に記載の技術は柱に関するもので、扉に関するものではないことに加えて、V溝部分で折り曲げた基板両端面の間にパネル端部を挟む構造であるためパネル端部が嵌合される深さ寸法が制限され、パネルの反りや振動などによって外れるおそれがある。したがって、この技術を、扉において鏡板を嵌合する構造に応用するには不安が大きい。

【課題を解決するための手段】
そこで本発明は、上記問題を解決し、扉製造工程中に框や鏡板の表面に貼着した化粧材が剥がれることがなく、また、鏡板を框組内に嵌合固定して扉を製造した後には各部材の反りや振動などによっても鏡板が外れにくい新規な構成の扉を提供すること、および、そのような構成の扉の製造方法を提供することを目的とする。

この目的を達成するため、請求項1にかかる本発明は、左右縦框および上下框を枠状に框組みし、この框内に鏡板の四周縁部を嵌合固定してなる扉において、左右縦框および上下框の各框が、芯材と、芯材の少なくとも表裏面を被覆するとともに芯材の内周面を越えてさらに内周方向に延長し且つその延長先端から内方に鉤形に折り返されて一対の略平行な折り返し部を有する表面材とからなり、表面材の一対の略平行な折り返し部の間に鏡板の周縁部が挟持固定されており、各框の表面材は、基材と、該基材の一面に貼着される化粧シートとからなり、表面材の少なくとも一端には長手方向略全長に亘って延長するV溝が化粧シートの反対側から形成されて表面材を折り曲げ可能としており、表面材をV溝部分で折り返して接着することにより前記折り返し部を形成していることを特徴としている。

請求項3にかかる本発明は、基材と、基材の一面に貼着される化粧シートとからなり、且つ、その少なくとも一端に長手方向略全長に亘って延長するV溝が化粧シートの反対側から形成されてV溝部分で折り曲げ可能とされた表面材を左右縦框および上下框の各框ごとに用意し、これらの表面材を各々V溝部分で折り返して接着することにより長手方向に延長する側縁に沿って折り返し部を有するものとし、これらの表面材を左右および上下に配置して枠組み固定し、中央に開口部を残して枠組み形成された芯材を表面材の枠組上に載置固定し、このときに表面材に形成した折り返し部が芯材の中央開口部に突出した状態とし、この芯材の中央開口部に鏡板を嵌合してその周縁部を該表面材の折り返し部上に載置し、次いで、この芯材の上に表面材を貼着して、芯材の上下に配された表面材の折り返し部の間に鏡板の周縁部を挟持固定することを特徴とする扉の製造方法である。

請求項4にかかる本発明は、基材と、基材の一面に貼着される化粧シートとからなり、且つ、その両端に長手方向略全長に亘って延長するV溝が化粧シートの反対側から形成されてV溝部分で折り曲げ可能とされた表面材を左右縦框および上下框のいずれか一方の各框ごとに用意し、一方、基材と、基材の一面に貼着される化粧シートとからなり、且つ、その少なくとも一端に長手方向略全長に亘って延長するV溝が化粧シートの反対側から形成されてV溝部分で折り曲げ可能とされた表面材を左右縦框および上下框の他方の各框ごとに用意し、これらの表面材を各々V溝部分で折り返して接着することにより長手方向に延長する側縁に沿って折り返し部を有するものとし、これらの表面材を左右および上下に配置して枠組み固定し、中央に開口部を残して枠組み形成された芯材を表面材の枠組上に載置固定し、このときに表面材に形成した折り返し部が芯材の中央開口部に突出した状態とし、この芯材の中央開口部に鏡板を嵌合してその周縁部を該表面材の折り返し部上に載置し、次いで、折り返し部を両端に有する表面材が芯材の下に配されている場合には該表面材を芯材の外周面に沿って折り曲げることにより芯材上に貼着するとともに、折り返し部を一端に有する表面材が芯材の下に配されている場合には該表面材とは別に用意された折り返し部を一端に有する表面材を該折り返し部が中央開口部側となるように芯材上に貼着して、芯材の上下に配された表面材の折り返し部の間に鏡板の周縁部を挟持固定することを特徴とする扉の製造方法。

【発明の実施の形態】
図1ないし図3を参照して本発明の一実施形態による扉の構成について説明する。

この扉10は、左右縦框11,12および上下框13,14を枠状に框組みし、この框内に鏡板15の四周縁部を嵌合固定してなる(図1)。

左縦框11は、芯材111と、芯材111の表裏面および外周面を被覆する左縦框用表面材112とからなる。左縦框用表面材112の両端は、芯材111の内周面111aを越えてさらに内周方向(右方向)に延長し且つその延長先端から内方に鉤形に折り返されて一対の垂直部112a,112aおよび一対の略平行な折り返し部112b,112bを形成している(図2)。

左縦框用表面材112は、図4に示す縦框表面材用化粧板16から形成される。この縦框用化粧板16は、板状の基材161の一面に化粧シート162が貼着されたものであり、基材161の両端にはそれぞれ2つのV溝163a,163bが、また中央には2つのU溝164,164が、いずれも化粧シート162の反対側から刻設形成されている。これらV溝およびU溝は、化粧シート162に略達する深さに形成されるか、あるいは、該V溝・U溝部分での折り曲げを可能にするわずかな厚さを基材161に残すような深さに形成される。V溝163a,163bの角度はいずれも90度であり、これらV溝部分で順次折り曲げて接着固定することにより、V溝163a,163b間の部分が垂直部112aとなり、V溝163aより端部側が折り返し部112bとなる。U溝164,164は芯材111の厚さに相当する間隔で形成されており、これらU溝部分で折り曲げて接着固定することにより、V溝163bとU溝164との間の部分が芯材111の表裏を被覆する部分112c,112dとなり、U溝164,164間の部分が芯材111の外周面を被覆する部分112eとなる。

右縦框12は、左縦框11と対称的な構成を有している。すなわち、右縦框12は、芯材121と、芯材121の表裏面および外周面を被覆する右縦框用表面材122とからなり、その両端は、芯材121の内周面121aを越えてさらに内周方向(左方向)に延長し且つその延長先端から内方に鉤形に折り返されて一対の垂直部122a,122aおよび一対の略平行な折り返し部122b,122bを形成している(図2)。

上框13は、芯材131と、芯材131の表裏面をそれぞれ被覆する上框用表面材132,133とからなる。芯材131の表面131bを被覆する上框用表面材132は、芯材131の内周面131aを越えてさらに内周方向(下方)に延長し且つその延長先端から内方に鉤形に折り返されて垂直部132aおよび折り返し部132bを形成している(図3)。同様に、芯材131の裏面131cを被覆する上框用表面材133は、芯材131の内周面131aを越えてさらに内周方向(下方)に延長し且つその延長先端から内方に鉤形に折り返されて垂直部133aおよび折り返し部133bを形成している(図3)。折り返し部132b,133bは略平行である。

上框用表面材132,133は、図5に示す横框表面材用化粧板17から形成される。この縦框用化粧板17は、板状の基材171の一面に化粧シート172が貼着されたものであり、基材161の一端には2つのV溝173a,173bが化粧シート172の反対側から刻設形成されている。これらV溝は、化粧シート172に略達する深さに形成されるか、あるいは、該V溝部分での折り曲げを可能にするわずかな厚さを基材171に残すような深さに形成される。V溝173a,173bの角度はいずれも90度であり、これらV溝部分で順次折り曲げて接着固定することにより、V溝173a,173b間の部分が垂直部132a,133aとなり、V溝173aより端部側が折り返し部132b,133bとなる。V溝173bと反対側端部の間が芯材131の表裏面131b,131cを被覆する部分132c,133cとなる。

下框14は、上框13と対称的な構成を有している。すなわち、芯材141と、芯材141の表裏面をそれぞれ被覆する下框用表面材142,143とからなる。下框用表面材142は、芯材141の内周面141aを越えてさらに内周方向(上方)に延長し且つその延長先端から内方に鉤形に折り返されて垂直部142aおよび折り返し部142bを形成している(図3)。同様に、下框用表面材143は、芯材141の内周面141aを越えてさらに内周方向(上方)に延長し且つその延長先端から内方に鉤形に折り返されて垂直部143aおよび折り返し部143bを形成している(図3)。折り返し部142b,143bは略平行である。

左右縦框11,12の芯材111,121および上下横框13,14の芯材131,141としては、合板、木質繊維板(MDFなど)、木削片板、単板積層板などの木質系が好適に用いられる。これら芯材の厚みは扉10の用途や施工条件などにより適宜選択可能であるが、たとえば20〜50mm程度の範囲とすることができる。

図4に示す縦框表面材用化粧板16の基材161および図5に示す横框表面材用化粧板17の基材171としては、その一面に化粧シートを貼着することができるものであれば特に限定されないが、合板、木質繊維板(MDFなど)、木削片板、単板積層板などの木質系、スチロール樹脂板、塩化ビニル樹脂板、強化プラスチック板、発泡スチロール樹脂板、発泡ウレタン樹脂板などの合成樹脂系、あるいは木質系や合成樹脂系の複合積層板などを使用することができる。基材161,171の厚みは扉10の用途や施工条件などにより適宜選択可能であるが、たとえば3〜6mm程度の範囲とすることができる。

これら化粧板16,17の化粧シート162,172としては、たとえば天然木材を切削して得られる天然突板、人工突板、不織布、紙、合成樹脂シートなどを用いることができ、可撓性を有する材料から形成したシートに各種模様を印刷したものを使用してもよい。化粧シート162,172として好適な合成樹脂シートとしては、たとえばオレフィン樹脂、塩化ビニル樹脂、ポリエステル樹脂、アクリル樹脂などのシートが挙げられる。また、これら合成樹脂シートの間に紙を挟んで圧着した複合シートや、合成樹脂を含浸させた含浸紙なども化粧シート162,172として用いることができる。これらの化粧シート162,172に上塗りを施してもよい。化粧シート162,172の厚みは、たとえば0.05〜1mm程度の範囲から選択することができる。なお、化粧シートに代えて、基材に表面塗装を施して化粧層を形成してもよい。

このような化粧シート162,172を、接着剤、たとえば酢酸ビニル樹脂などの熱可塑性樹脂に熱硬化性樹脂または尿素粉末などを混入させて耐水性向上を図ったものを用いて、基材161,162の一面に貼着した後、化粧シート貼着面とは反対側から、前述のように、化粧シート162,172に略達する深さまたはわずかな厚さを基材161,171に残すような深さに、V溝163a,163b,173a,173bおよびU溝164,164を刻設して、縦框表面材用化粧板16および横框表面材用化粧板17を得る。

鏡板15は、基材の一面または両面に化粧シート貼着などによる化粧層が設けされるものであり、基材は特に限定されないが、合板、木質繊維板(MDFなど)、木削片板、単板積層板などの木質系、スチロール樹脂板、塩化ビニル樹脂板、強化プラスチック板、発泡スチロール樹脂板、発泡ウレタン樹脂板などの合成樹脂系、あるいは木質系や合成樹脂系の複合積層板などを使用することができる。鏡板の基材の厚みは扉10の用途や施工条件などにより適宜選択可能であるが、たとえば6mm程度のものを使用することができる。

上述のような構成を有する扉10の製造方法について、図6ないし図8を参照して説明する。

左縦框用表面材112および右縦框用表面材122を形成するための縦框表面材用化粧板16(図4)各1枚を用意し、それらのU溝164,164にそれぞれホットメルト接着剤を充填する(図6(a))。ホットメルト接着剤の充填は、スチレン・ブタジエン・スチレンブロック共重合体(SBS)、シリコン樹脂などの熱可塑性樹脂を加熱溶融させた状態でU溝164,164に充填するものであり、充填後も弾力性を有している。また、スチレン・ブタジエン・ラバー(SBR)やシリコン樹脂などから円形、楕円形、多角形などの断面形状を有するように成形された棒状部材を酢酸ビニル樹脂などの軟質材用接着剤を用いてU溝164,164に貼着することにより充填してもよい。

縦框表面材用化粧板17のV溝163a,163bには、充填後曲げ加工をした後に硬化する接着剤を充填する(図6(a))。そして、接着剤充填後、速やかにV溝163a,163b部分を順次内方に折り曲げて鉤形状とし、垂直部112a,122aおよび折り返し部112b,122bを形成する(図6(b))。

一方、上框用表面材132,133および下框用表面材142,143を形成するための横框表面材用化粧板17(図5)を各1枚用意し、それらの173a,173bに、充填後曲げ加工をした後に硬化する接着剤を充填する(図7(a))。そして、接着剤充填後、速やかにV溝173a,173b部分を順次内方に折り曲げて鉤形状とし、垂直部132a(133a),142a(143a)および折り返し部132b(133b),142b(143b)を形成する(図7(b))。

このようにして形成した左縦框用表面材112、右縦框用表面材122、上框用表面材132,133のいずれか一方(図8では132)、下框用表面材142,143のいずれか一方(図8では142)をそれぞれ所定位置に配置して枠組みして接着剤にて固定した後、枠組みした表面材112,122,132,142上に、芯材111,121,131,141を枠組みした芯材枠18を載置して接着剤にて貼着する(図8)。このとき、芯材枠18の左右縁18a,18bが左右縦框用表面材112,122の内側のU溝164,164の中心線上に沿って配置される。また、芯材枠18の開口縁に沿って開口部19に突出するように、左右縦框表面材112,122および上下横框表面材132,142の垂直部分112a,122a,132a,142aが突出し、それらの先端から折り返し部112b,122b,132b,142bが芯材枠18の開口縁近くに至るまで形成されていて、鏡板15に対する載置枠を与えている。

左縦框用表面材112’は、図12に示す縦框表面材用化粧板16’から形成される。この縦框用化粧板16’は、板状の基材161’の一面に化粧シート162’が貼着されたものであり、基材161’の両端にはそれぞれ90度のV溝163c’と45度のV溝163a’が隣接して形成されるとともに若干の間隔をおいてもう一つの45度のV溝163bが形成され、また、中央には2つのU溝164’,164’が形成されている。これらV溝およびU溝はいずれも化粧シート162’の反対側の基材161’面から刻設され、化粧シート162’に略達する深さに形成されるか、あるいは、該V溝・U溝部分での折り曲げを可能にするわずかな厚さを基材161’に残すような深さに形成される。V溝163b’,163a’,163c’部分で順次折り曲げて接着固定することにより、V溝163b’,163a’間の部分が傾斜部112a’となり、V溝163a’,163c’間の部分が垂直部112b’となり、V溝163c’より端部側が折り返し部112c’となる。U溝164’,164’は芯材111’の厚さに相当する間隔で形成されており、これらU溝部分で折り曲げて接着固定することにより、V溝163b’とU溝164’との間の部分が芯材111’の表裏を被覆する部分(符号なし)となり、U溝164’,164’間の部分が芯材111’の外周面を被覆する部分(符号なし)となる(図10)。
