【発明の属する技術分野】
本発明は、人工芝及びその製造方法に関するものである。
【0002】
【従来の技術】
人工芝として、模造芝とこれを植設する敷き盤とを有し、このうち模造芝は一塊りの葉状片をまとめた株ごとに根部を有しており、また敷き盤は、模造芝の根部を個々に押し込む複数の根部ポットを整然配置状態で有しているものが知られている(例えば、特許文献1等参照)。模造芝は敷き盤上の略全面を隠す状態で多数の株が植設される。また敷き盤の根部ポットは、これを形成する周壁部の外形により、敷き盤(即ち、人工芝全体)としての脚を兼用するようになっている。

敷き盤の根部ポットへ模造芝の根部を固定するための構造は、模造芝の根部の中に絡めるように仕込んだ金具を根部ポット内で突っ張らせるように内嵌させるものや、根部まわりを針金で縛って、この針金で根部ポット内へ無理嵌めさせるように内嵌させるもの(図16及び図17参照)や、接着剤で固着するものなどが提案されている(いずれも上記特許文献1中で開示されている)。

【発明が解決しようとする課題】
敷き盤の根部ポットへ模造芝の根部を固定するのに接着剤を用いた場合、気温、湿気、衝撃、直射日光などの要因によって高温環境に曝されることによって接着剤が軟化することがあり、これを原因として敷き盤から模造芝が外れるということがあった。言うまでもなく、接着剤が経年劣化した場合や、接着強度以上の外力が加わった場合にも模造芝が外れるということがあった。なお、敷き盤が樹脂製である場合にも、夏場の高温時などに敷き盤自体の軟化や変形が生じ、これを原因として敷き盤から模造芝が外れるということがあった。

一方、接着剤以外の固定構造(突っ張り用の金具や無理嵌め用の針金などを用いた場合)では、模造芝上での強い横滑り力が加わったとき等に模造芝が外れるということがあった。
殊に、図16及び図17に示したように、根部100まわりを針金で縛ってこの針金で根部ポット101内へ無理嵌めさせるように内嵌させるものでは、針金の巻径が不揃いとなり、結果、巻径が大きいと(図16参照)根部ポット101が変形して敷き盤102の早期劣化や破損に至ったり、或いは模造芝103の植設状態が不揃いになったりすることがあり、反対に巻径が小さいと(図17参照)根部ポット101からの抜けに繋がるといった欠点があった。

本発明は、上記事情に鑑みてなされたものであって、温度が接着剤に与える影響や接着剤の経年劣化、接着強度以上の外力負荷、強い横滑り力の負荷等々を原因として、敷き盤から模造芝が外れるといったことが無いようにした人工芝及びその製造方法を提供することを目的とする。

【課題を解決するための手段】
前記目的を達成するために、本発明は次の手段を講じた。
即ち、本発明に係る人工芝1は模造芝2とこれを植設する敷き盤3とを有したものであって、このうち模造芝2は、一塊りの葉状片4をまとめた株ごとに根部5を有し、また敷き盤3は、模造芝2の根部5を個々に押し込む複数の根部ポット6を有している。そして、敷き盤3の根部ポット6に押し込まれた模造芝2の根部5上部に対し、葉状片4を掻き分けた株中央部を横切り且つ根部ポット6の開口部両側へ跨る状態で、二つの針先を有して二股形になった針部材7が打ち込まれている。これにより、模造芝2が敷き盤3に固定され、前記敷き盤3には、各根部ポット6の周壁部に対し根部ポット6の開口を挟んで対向する両側位置に、針部材7における両針先の打ち込み位置を特定する一対のガイド溝15,35が形成されている。

このように二股形をした針部材7により、模造芝2と敷き盤3とが物理的に結合される構造であるから両者の結合強度は強く、もって敷き盤3から模造芝2が外れることが防止される。
また、ガイド溝15(又は35)があると、針部材7の打ち込み位置を所定に揃えることが簡単にできるし、また打ち込む作業自体、容易で且つ確実に行えるものとなる。
針部材7は、二股となっている両方の針先を、敷き盤3における根部ポット6の底部を突き抜けるようにさせることができる。この場合、この突き抜けた針先は折曲させ、折り返えさせるのが好適である。このようにすることで、針部材7の抜け止めになる。

一方、本発明に係る人工芝の製造方法は、細い樹脂製の紐24を多数本束ねてロープ状に撚った芝素材23をその長手方向の途中で二つ折りにし、この二つ折り部分を押し込み可能な根部ポット6が複数形成された敷き盤3に対しそのうち所定の根部ポット6へ上記芝素材23の二つ折り部分を押し込み、この二つ折り部分を境に根部ポット6から芝素材23が二手に延び出している股間部分へこれを横切り且つ根部ポット6の開口部両側へ跨 る状態で二つの針先を有して二股形になった針部材7を打ち込むと共に、根部ポット6から延び出た芝素材23のうち一方を隣接する根部ポット6に届く位置で二つ折りにし、この二つ折り部分を当該根部ポット6へ押し込み、この二つ折り部分を境とした股間部分へ上記と同様に二股形の針部材7を打ち込み、これら根部ポット6の隣接間で架橋状態とされた芝素材23をその中間部分で切断し、しかる後、各根部ポット6から延び出た芝素材23のロープ撚りをそれぞれ解いて樹脂製の紐24をばらけさせる操作を含んでいる。

このように、根部ポット6に対する芝素材23の押し込みと針部材7の打ち込みとを先行させ、その後に芝素材23を切断する手順とすれば、芝素材23に関して、その固定と切断とをそれぞれ分離独立させることができ、効率的に作業を進めることができる。
またこのような手順を採用する場合、複数本の芝素材23を並行させた状態で同時に敷き盤3へ向け、送り出しながら、これら全芝素材23をそれらと同数の根部ポット6の列へ同時に押し込んでゆくという手順を取り入れることもできる。これによって更に一層、作業効率を高めることができる。

【発明の実施の形態】
以下、本発明の実施の形態を、図面に基づき説明する。
図1乃至図8は、本発明に係る人工芝1の第1実施形態を示したもので、この人工芝1は、模造芝2と、この模造芝2を植設するための敷き盤3とを有しておいる。模造芝2は、一塊りの葉状片4をまとめた株ごとに根部5を有したもので、これに対して敷き盤3は、模造芝2を個々の株(根部5)ごとに互いに所定間隔で割付配置できるように、複数の根部ポット6を有している。そして、各模造芝2は、二つの針先を有することで二股形になった針部材7により、敷き盤3に固定されている。

敷き盤3は、柔軟又は硬質なプラスチックやゴム等により形成されている。敷き盤3の全体を平面視した形状や大きさは何ら限定されず、例えば縦横が数十センチ程度の正方形や長方形、円形その他としてもよいし、畳大としたり或いはシート状に広大なものとしたり長大なものとしたりすることもできる。
図例の敷き盤3では各根部ポット6が平面視正方形状の凸台8を介して縦横に整然と配置されたものを示してある。この凸台8は、根部ポット6を互いに所定間隔で整然配置させている役目と共に、敷き盤3の側断面形状に凹凸を伴わせることで所定の剛性を持たせる役目をも奏している。また各凸台8の上面にはおむすび形状をした複数(4個)の開口9が設けられ、凸台8と凸台8との相互隣接間には長方形状をした貫通口10が設けられているので、これらによって敷き盤3に透水性が確保されている。

根部ポット6は、凸台8とは反対に敷き盤3の下面側で有底のコップ状に突出する脚部11により、この内部を上部開放の空洞にすることで形成されている。脚部11の下端面は接地面とされており、そのコップ形状の高さ分で敷き盤3の下面に排水スペースを確保できるようになっている。脚部11の下端面外周にはリブ12が設けられており、根部ポット6の底部が上げ底として形成されている。すなわち、リブ12の内側には上げ底スペース13が形成されている。また根部ポット6の周壁部には、この根部ポット6の開口を跨った両側(対向位置)で深さ方向へ延びる2本一対のガイド溝15が形成されている。これらガイド溝15は、根部ポット6の開口側で開放されている。なお、根部ポット6の底部側では閉塞されていても開口(後述の図12乃至図14参照)されていてもよい。

根部ポット6内には模造芝2の根部5が押し込まれ、この根部5の上部中央、即ち、葉状片4を掻き分けた株中央部を横切るようにして上記した二股形の針部材7が打ち込まれている。このとき針部材7は根部ポット6の開口部両側へ跨って、両側の針先を根部ポット6の底部へ貫通させるようになる。
根部ポット6に設けられたガイド溝15は、このように針部材7を打ち込むに際し、両方の針先の打ち込み位置を特定するのに使用可能であり、また針部材7の打ち込み時に両針先を案内させるうえでも有益となっている。また、根部ポット6の底部下側に設けられた底スペース13は、針部材7が根部ポット6の底部へ打ち込まれこの底部を貫通したときに、貫通した針先を折り曲げても、これが脚部11としての接地を邪魔しないように収容するのに用いられる。

針部材7にはコ字状をしたステープルを用いればよい。このようなコ字状針部材7は、図6及び図8に示すように、打ち出しガイド17内に装填させた状態から、エア圧、電動、又は手動の梃子操作により撃鉄18で背側から叩き込んで打ち出しガイド17を経て打ち出させるようにした工具19を用いて、打ち込ませるようにすればよい。
模造芝2は、図4に示すようなロープ状の芝素材23により形成されている。この芝素材23は多数本の紐24を束ねて撚ったものである。図例では比較的少数本の紐24を一旦、細径の芝素材25として撚った後、この芝素材25を更に複数本(3本)撚り合わせることで太径の芝素材23とさせ、紐24の使用本数を増加させてある。紐24は柔軟性及び弾性(形状復元性)の豊富な樹脂により形成されたもので、断面扁平又は円形等として実物の芝の葉状程度の細さとされている。1本1本の紐24にコイル状の捻り癖をつけておいてもよい。

そして、この芝素材23をその長手方向の途中で二つ折りにさせ、折り曲げた部分を敷き盤3の根部ポット6へ押し込み、この状態で根部ポット6から延び出るようになった部分で芝素材23のロープ撚りをそれぞれ解けば紐24がばらけるようになる。すなわち、根部ポット6内に押し込められた部分が模造芝2の根部5に相当し、ばらけ状態の紐24がそれぞれ葉状片4に相当することになる。
このような第1実施形態の人工芝1を製造するには、まず、芝素材23を適当な長さに切り出したうえで、その長手方向の途中を二つ折りにし、この二つ折り部分を敷き盤3の各根部ポット6へ押し込む。

このようにして根部ポット6へ芝素材23の二つ折り部分を押し込んだなら、次に図5及び図7に示すように、この二つ折り部分を境として根部ポット6から二方へ延び出している芝素材23の股間部分を掻き分け、図8に示すようにこの二つ折り部分の股間の上部へ工具19の打ち出しガイド17を当接させる。そして、この打ち出しガイド17において針部材7が打ち出される位置と、根部ポット6に設けられた両側のガイド溝15とを合致させる。
このとき、針部材7が根部ポット6の底部を貫通して突き抜ける位置を予測し、この底部を挟んだ反対側へ、打ち出しガイド17に対向させて針曲げ用のダイ30を保持させておく。このダイ30を、根部ポット6の底部下側に設けられた底スペース13に丁度嵌るものとしておくと、敷き盤3とダイ30との位置決めが容易となり、また位置ズレも防止できて便利である。

このような状態で、打ち出しガイド17とこのダイ30とで根部ポット6の底部を強く対向押圧(挟持)させ、このまま工具19を作動させ、撃鉄18で針部材7の背側を叩き、針部材7を打ち出させる。これにより、打ち出しガイド17から打ち出された針部材7は、芝素材23の二つ折り部分の股間上部を跨ぎつつその両側の針先を根部ポット6の底部へ突き刺し、図8の状態から図6の状態へと貫通する。そして針部材7の針先はダイ30によって折曲され、折り返される状態となって、抜け止めされる。

これで工具19を外すと、図5のように根部ポット6から二方へ延び出した芝素材23の股間部が針部材7で敷き盤3に固定されていることになる。そこでこの二方へ延び出た芝素材23のロープ撚りをそれぞれ解いて紐24をばらけさせる。あとは、紐24の長さを適当にカットして揃えてやることで、針部材7で固定された二つ折り部分が模造芝2としての根部5に相当し、その上方でばらけた部分が模造芝2としての葉状片4に相当することになる。すなわち、これで模造芝2として完成することになる。

なお、このとき模造芝2に対する針部材7の打ち込み状態を見ると、模造芝2における根部5の株中央部を横切っていることになる。また敷き盤3に対しては、根部ポット6の開口部両側へ跨った状態となっている。
図9及び図10は、本発明に係る人工芝1の第2実施形態として、敷き盤3の形状が異なるものを示している。この第2実施形態で使用している敷き盤3は、根部ポット6と、脚部形成によって生じた凹部33とが交互に配置されつつ並んだ列Xと、透水用の開口34が並んだ列Yとが、これらの列方向と直交する方向で交互に繰り返されながら設けられている。

根部ポット6は敷き盤3の下面側で有底のコップ状に突出する脚部11を形成させており、脚部11の下端面は敷き盤3としての接地面とされており、そのコップ形状の高さ分で敷き盤3の下面に排水スペースを確保する。そしてこの根部ポット6の周壁部には、この根部ポット6の開口を跨った両側(対向位置)で深さ方向へ延びる2本一対のガイド溝35が設けられている。このガイド溝35は、針部材7を打ち込むに際し、両方の針先の打ち込み位置を特定するのに使用可能である。ただ、第1実施形態で説明したガイド部材15とは異なり、この第2実施形態のガイド溝35は針部材7自体を案内するものではなく、針部材7を打ち込むために用いる工具19の打ち込みガイド17をガタツキなく嵌合可能にして、これの挿入を案内するようになっている。

上記したように凹部33は、敷き盤3の下面側で突出する脚部を形成させることにより生じたものであるが、この脚部は根部ポット6を兼用する脚部11とは別のものである。図例では平面視X字状の開口を有したものとしてあるが、これは円形や四角形など、なんでもよい。
模造芝2や針部材7については第1実施形態で用いたものと同様なものを用いる。そのため、上記のような敷き盤3を用いて人工芝1を製造する方法では、針部材7を打ち込むに際して、根部ポット6に設けられたガイド溝35へ工具19の打ち込みガイド17を差し込み、針部材7を打ち込ませるようにする点が異なるだけで、その他は第1実施形態と略同様である。

ところで、針部材7はコ字状以外にもU字状のものを用いてもよい。また針部材7には、根部ポット6の底部を突き抜けないものを用いることも可能であり、この場合はわざわざダイ30を用いる必要はなく、打ちっぱなし(針先を曲げないもの)としておけばい。
敷き盤3の根部ポット6へ芝素材23の二つ折り部分を押し込んだときに、予め、芝素材23側又は根部ポット6内へ接着剤を塗布しておき、敷き盤3と模造芝2との固定に接着剤と針部材7とを併用させることも可能であり、これによって両者の結合力も相乗的に増加するから一層効果的となる。

また模造芝2は、敷き盤3への植設と並行して形成させてゆくものに限らず、図11に示すように、当初から葉状片4と根部5とを具備して一株の完成形とされたものを使用することができる。この場合、模造芝2の根部5は、針金や締結糸等の縛り部材40で葉状片4の根本寄りを縛ることによって形成したり、接着剤、溶融樹脂やゴム等によって封入し硬めることで形成したりすればよい。
このように当初から完成した模造芝2を用いて人工芝1を製造するには、敷き盤3の根部ポット6へ模造芝2の根部5を押し込んだ後、葉状片4を掻き分けて根部5の上部に株の略中央となる部分を露呈させ、この部分へ工具19を突き立てるようにしつつ二股形をした針部材7を打ち込むようにする。これにより、針部材7が模造芝2における根部5の株中央部を横切り、またこの針部材7が敷き盤3に対して根部ポット6の開口部両側へ跨った状態となる。

図12乃至図14に示すように、根部ポット6の底部に、ガイド溝15と連通する開口50を予め形成しておくことが可能である。このような開口50を形成しておくことで、針部材7の打ち込み及びその後に針先を折り曲げるのが容易、迅速且つ確実に行えることになる。
敷き盤3の根部ポット6へ芝素材23の二つ折り部分を押し込んで模造芝2を形成させるようにする製造方法については、次のような手順を採ることもできる。すなわち、図15に示すように、芝素材23をその長手方向の途中で二つ折りにし、この二つ折り部分を敷き盤3の所定の根部ポット6へ押し込んだ後、この二つ折り部分の股間部分へ針部材7を打ち込む(矢符X参照)。そして、この根部ポット6から延び出た芝素材23のうち一方を、隣接する根部ポット6に届く位置で二つ折りにし、この二つ折り部分を当該根部ポット6へ押し込む(矢符Y参照)。

なお、このとき根部ポット6の隣接間に芝素材23を引っ掛ける爪52を所定高さで待機させておくと、芝素材23の長さ設定が容易になり、また以後の作業繰り返しにおいて正確な長さ統一ができる利点がある。また、芝素材23の長さ設定をするには、敷き盤3を停止させておいて芝素材23の供給位置を根部ポット6の隣接間で移動させるものとしてもよいし、反対に、芝素材23の供給位置を停止させておいて敷き盤3を根部ポット6の隣接ピッチに合わせて移動させるものとしてもよい。

このように隣接先の根部ポット6に芝素材23の二つ折り部分を押し込んだなら、この二つ折り部分を境とした股間部分に対し、上記と同様に工具19を用いて針部材7を打ち込む。
次に、これら根部ポット6の隣接間で架橋状態とされた芝素材23をその中間部分で切断する(矢符Z参照)。そして各根部ポット6から延び出た芝素材23のロープ撚りをそれぞれ解いて樹脂製の紐24をばらけさせるというものである。この手順であると、根部ポット6に対する芝素材23の押し込みと針部材7の打ち込みとを先行させておき、その後に芝素材23を切断する作業をまとめて行うということが可能になる。そのため、作業の高効率化を進めることができる。

なお、このような手順を採用する場合、複数本の芝素材23を並行させた状態で同時に敷き盤3へ向け、送り出しながら、これら全芝素材23をそれらと同数の根部ポット6の列へ同時に押し込んでゆくという手順を取り入れることもできる。これによって更に一層、作業効率を高めることができる。

【発明の効果】
以上の説明から明らかなように、本発明に係る人工芝及びその製造方法では、温度が接着剤に与える影響や接着剤の経年劣化、接着強度以上の外力負荷、強い横滑り力の負荷等々を原因として、敷き盤3から模造芝が外れるといったことが無い。
