本発明は、車両のフロアパネル上に配置されて、車室側底面の位置をかさ上げするフロアパッドの構成に関する。

近時、異なった車種に対してフロアパネルを共用化することにより、車両コストを低減することが図られているが、この場合、車種に応じて車室側底面の形状を適宜異ならしめるために、ポリプロピレン樹脂(PP)を適宜の形状に発泡、成形して、比較的軽量で剛性の高いフロアパッドを形成させ、これをフロアパネル上へ配置して、車室側底面をかさ上げすることが試みられている。
しかしながら、PP発泡材は熱により剛性が低下するため耐熱性に問題があり、また、比較的剛性が高いので、フロアパネルの振動が車室内側へ伝達されやすいと同時に、フロアパネルに対してフロアパッドが位置ずれを起こした場合に、フロアパネルとPP発泡材との接触面で不快なきしみ音が発生するおそれがあって、車室内の居住性を損ねる可能性があった。

【発明が解決しようとする課題】
本発明は、車両のフロアパネル上に配置されるフロアパッドの耐熱性を向上させて、車室内における高温気体の流路形成を簡便化しようとするものである。

【課題を解決するための手段】
このため、本発明にかかる請求項1所載の車両用フロアパッドは、車両のフロアパネル上に配置された発泡樹脂成形材からなり、上記発泡樹脂成形材に形成された孔部内面が、繊維材及び発泡ウレタン樹脂チップが混合してバインダにより薄層に一体化された軟質成形材により覆われて、上記軟質成形材の内面中空部で高温気体の流路が形成されている。

【発明の実施の形態】
以下、図面に示す本発明の実施形態例について説明する。
車両のフロアパネル1上に配置されたフロアパッド2は、PP発泡材からなる本体3と、本体3の外表面全体及び本体3内に形成された丸孔4の内面全体を覆う薄層の軟質成形材5とにより構成され、本体3のPP発泡材は発泡ビーズを10倍から45倍に蒸気加熱して発泡、成形することにより多数の細かい独立気泡が形成されたものであって、独立気泡が細かく形成されているため、厚さ70mmのPP発泡材表面に対し直径15mmの円形面積に65kgの圧縮荷重をかけたとき、PP発泡材表面の凹み量は20mm以下であって、PP発泡材は圧縮荷重に対する剛性が比較的高い一方、密度は0.02〜0.09g/ccで比較的小さく、フロアパッド2の軽量化を図ることができる。

また、軟質成形材5は、繊維フェルト等をほぐした繊維材と発泡ウレタン樹脂チップとが混合して樹脂バインダで相互に接着されることにより、薄層に一体化されたものである。

フロアパッド2の製法としては、例えば、上記のようにPP発泡材からなる本体3を所定の形状に発泡、成形し、他方、重量比で繊維フェルト屑40〜60%、軟質のウレタンフォーム屑30〜40%、イソシアネートバインダ10〜20%を混合した後、所定の成形型に投入して、本体3の外面全体と本体3の丸孔4内面全体とをそれぞれ適宜覆う形状の薄層軟質成形材5を蒸気加熱により硬化、成形させ、それらの軟質成形材5を本体3の外面と丸孔4の内面とへそれぞれ接着剤により張り付けることによりフロアパッド2を製造し、または、硬化、成形された上記薄層の軟質成形材5をPP発泡材の成形型内にそれぞれ適宜配置してから、その成形型内で発泡ビーズを上記のように発泡、成形して、PP発泡材の本体3を形成すると同時に、本体3及び軟質成形材5を接合させてフロアパッド2を製造する。

なお、PP発泡材単体では、ホットプレート上に載せられた状態で、そのホットプレートにより90°Cで1時間加熱されると、溶融、変形して剛性が大幅に失われるが、厚さ5mmの軟質成形材5を挟んでPP発泡材をホットプレート上に載せ、そのホットプレートにより130°Cで1時間加熱した場合、軟質成形材5の断熱特性によってPP発泡材は溶融、変形を起こすことなく、その剛性を十分に維持することができるので、軟質成形材5による断熱性を確保するため軟質成形材5の厚さは5mm以上とするのが好ましい。

また、軟質成形材5はPP発泡材に比較すると比重が大きいと共に、圧縮荷重に対する変形量が大きいので、軟質成形材5の厚さは50mm以下として、フロアパッド2の軽量化と剛性とを十分に確保することが望ましい。

しかも、本体3の下面とフロアパネル1との間に軟質成形材5が介在しているので、フロアパネル1に対してフロアパッド2が位置ずれを起こす場合に、フロアパネル1及びフロアパッド2の接触面できしみ音が発生することを確実に抑制することができ、このため、フロアパッド2による上記制振特性とも相まって、車室内における居住性を良好に保持させることができる。
