【産業上の利用分野】
本発明は、金属ガスケットとその製造方法に関し、具体的にはバブルカバーとかオイルパンにガスケットとして用いられる分割型の金属ガスケットとその製造方法に関する。

【従来技術の内容】
従来、バブルカバーとかオイルパンに用いられる金属製のガスケットは、冷間圧延鋼やステンレス鋼などからなる金属シートへ弾性体からなるシール材を層状に形成してガスケット材とし、これを打抜き型によって一体的に打抜かれた金属ガスケットが知られている。
通常、ガスケット等のシール材は開口部の周縁に装着してカバー部材によって締め付けられて密封作用をなすものであり、前記開口部に沿うガスケットはガスケット材から前述したように打抜き形成されるとその内側の大部分が抜きカスとなって残る。
この抜きカスを利用せしめるために分割形成されたガスケットを接続せしめる継ぎ一体化製造方法が開発されており、その接合部では例えば凹凸を設けてこれらを係合せしめるとか、あるいは単純に接着することによって一体化せしめるなどの繋ぎ方法が採用されている。

【発明が解決しようとする課題】
しかしながら、前記したような凹凸部を係合せしめる一体化方法では、構造上その繋ぎ部を完全に接続し得ないから液状ガスケットの如くの隙間部へ流入するシール繋ぎ材を必要とし、このような手段によって一体化されても装着して締め込むと材料の違いにより面圧の不均一が生じるもので、低面圧となり易い該接続部からオイル等が漏れる危険性が高いものとなっている。
また、接着剤による接着一体化方法では、接着するための部分的に重ね合わされる部分を必要とするなど多層構造になり易いものでありその使用用途を大きく制限するものとなる。

本発明はこのような多くの欠点に鑑み、ロスなく材料利用が出来、かつ密封性能に優れる金属ガスケットを提供することを目的としている。

【課題を解決するための手段】
本発明を図面に基づいて説明すると、図2に示すように冷間圧延鋼板あるいはステンレス鋼板等の鋼板1の表面へ軟質弾性シール部材でなる被覆層2を接着剤を介して一体形成した金属ガスケットであって、図1に示すように複数のガスケット構成部材aを所望のガスケット形状に仮組し、ボルト孔部を中心として接続されるように配置されたその接合部を溶接3aあるいはカシメ3bして固着一体化せしめ、前記接合部3へ軟質弾性シール部材からなる被覆材21を充填形成せしめ、所望の形状に打ち抜き形成することを特徴としている。

また、鋼板1の表面へ軟質弾性シール部材でなる被覆層2を接着剤を介して一体化形成する金属ガスケットの製造方法であって、前記鋼板1と被覆層2からなるガスケット構成部材aを複数形成し、図1に示すように前記ガスケット構成部材aを仮組して、ボルト孔部を中心として接続されるように配置されたその接合部3を溶接3aあるいはカシメ3bてそれらを固着一体化せしめ、前記固着した接合部3へ軟質弾性シール部材からなる被覆材21を充填形成せしめ、所望の形状に打ち抜き形成することを特徴としている。

【発明の実施の形態】
前記のように本発明は、ガスケット材(多くの場合抜きカス)からガスケット構成部材aを複数個形成し、これらを所望の形状に仮組みせしめてその接合部を溶接3aあるいはカシメ3bて固着一体化する。その後被覆層2と同様な弾性材料でなる被覆材21を前記固着した接合部3へ充填形成せしめ、所望の形状に打抜き、金属製ガスケットを形成している。つまり、本発明では、材料及び性能的に継ぎ目のない分割型の金属ガスケットを形成するのに成功している。

【実施例】
図1は本発明に係る金属製ガスケットの一実施例を示す平面図であり、図2は図1の接合部A−A´の断面図である。図3は接合部の繋ぎ構造の平面図である。
図4は図3のB−B´の断面図である。図5は鋼板を繋ぎ形成せしめた後被覆層を設けた断面図である。図6は磁極をもって仮組みせしめる断面図である。
この図2、図4及び図5で金属ガスケットの基本的な構成と製造方法を示している。

本発明のガスケット材は、予め接着剤の塗布された鋼板1の表面へ軟質弾性シール部材、例えばゴムコンパウンドとか、圧縮性繊維を混合したゴムコンパウンドなどで被覆層2を形成してなっており、ここでのガスケット構成部材aの造形では、ガスケット材から打抜き形成されて残ったその内側部分の抜きカスを利用せしめるのが最も有効な造形方法であるが、半端材とか歩留まり向上のために規格寸法材を効率よく用いても差し支えない。

このガスケット構成部材aの接合部を溶接3aあるいはカシメ3bてガスケット形状に一体化するが、前記接合部は図1に示すようにもっとも面圧が高くかつ安定しているボルト孔部を中心として接続されるよう配置することよりシール安全性が高いものとなる。

このような金属ガスケットを製造する溶接手段としては、レーザー光線を用いたレーザー溶接(微小点溶接)が適しており、溶接しない他の部分に与える影響を最少のものとし仕上がりも良好な平滑面が得られるものとなる。

一方、カシメ3bによる固着おいては、接合部3を図3に示すような係合形状とし、これを図4に示すように部分的に圧延して接続し一体化を図るのが最も簡単なカシメ3b接続方法となる。

なお、複数からなるガスケット構成部材aの仮組みに際しては、磁石をもっての磁着固定が最も簡単で安価な構造となり得るが、これを進めて、図6に示すようにそれぞれ対接するガスケット構成部材aに異なる磁極を与えることで該ガスケット構成部材a自身が磁場を形成して互いに密着するものとなり、より正確で強い仮接合が実現される。

上記のような工程を経て一体化された各々のガスケット構成部材aの間の接合部3へ、図2に示すように前記鋼板1の表面へ配設したと同様な材料(異なる材料を用いても可)からなるコンパウンドを充填し、これに加熱・圧縮等(常温硬化も可)なして被覆材21を形成せしめ、その表面に段差のない金属ガスケットを完成する。

また、その製造工程を簡略化するためにガスケット構成部材aを大まかな形状に造形してそれらを固着一体化し、この後、所望の形状の抜き型をもって打抜き形成せしめることも可能であり、ここでは更なる低コスト化を果たすことが出来る。

上記の製造方法以外に、被覆層2を持たない鋼板1からなるガスケット構成部材aを複数個仮組し、その接合部を溶接あるいはカシメして固着一体化せしめ、これの上下面に図5に示すように軟質弾性シール部材からなる被覆材21を接着剤を介して層状に塗布形成せしめることもでき、ここでは被覆材21の形成に自由度が有り前記鋼板1へ全面形成せず、紐状とか二重線状など部分面に造形する(図示していない)こともでき、密封要求に応じた設計を可能とする。

なお、前記した圧縮性繊維を混合したゴムコンパウンドは、石綿以外の圧縮性有機繊維あるいは圧縮性無機繊維の基材繊維とゴムと充填剤等を混合せしめて形成する。
ここでの圧縮性繊維は、ガラス繊維、セラミック繊維、岩綿、鉱滓綿、溶融石英繊維、ウィスカー、ボロン繊維、炭素繊維などを採用でき、一方、ゴム材としては、ニトリルブタジエンゴム(NBR)、スチレンブタジエンゴム(SBR)、イソプレンゴム(IR)、クロロプレンゴム(CR)、ブタジエンゴム(BR)、ブチルゴム(IIR)、エチレン−プロピレンゴム(EPM)、フッ素ゴム(FPM)、シリコーンゴム(Si)などを単独あるいは前記の基材繊維と混合して用いることが出来る。

【発明の効果】
本発明は上記のように、低価格な分割型のガスケットでありながら一体成形品にいささかも劣らない高い密封性能を発揮することが出来、液状ガスケットの如くのシール繋ぎ材を不要とし経済的に極めて優位性を示す金属ガスケットとなったものである。
