本発明は、コンパクトに折り畳んで取り扱うことができる折り畳み式フィルタの製造方法に関する。

【従来の技術及び発明が解決しようとする課題】
従来、フィルタは運搬中や交換時の振動から当該フィルタを保護することを目的としてフィルタ枠と接合一体化した形態(ユニット型フィルタ)で取り扱われていた。

ところが、フィルタ枠には厚さが9mmの合坂や厚さが1mmの鋼板が用いられており、その重量は6〜15kgと重く、これをフィルタに接合一体化した状態で取り扱う場合には、交換作業や運搬作業に大変な労力と時間とを要していた。

また、フィルタ枠と接合一体化したフィルタを廃棄する場合、鋼板を枠として用いたものは燃えないため、また合板を使用したものにあっても、フィルタを固定するための釘やタッカー等の固定具を使用しているため、フィルタとは分離して別々に処分しなければならないという煩雑さがあった。

また、このようなフィルタ枠と接合一体化した態様で取り扱う場合、フィルタ枠の耐用年数は10〜15年であるにも拘らず、フィルタの使用限度が6〜24カ月であることから、その交換は、フィルタの使用限度に合わせて行われており、十分に使用可能なフィルタ枠までもフィルタとともに廃棄してしまうという大変に無駄な対応を取らざるを得なかった。

さらに、フィルタ枠は合板や鋼板によってできており減容することができないので、箱型のままの運搬となり、その分おおきなスペースを確保しなければならなかった。

このような事情から、本出願人は特開平07−112108号において、図7及び図8に示すようにプリーツ加工した濾材2の天地部2aにシート材3が接着されている折り畳み式フィルタ1を提案している。

この折り畳み式フィルタ1にあっては、濾材2の天地部2aに接着したシート材3が、濾材2のプリーツ形状を保持するようになっている。またシート材3は、図8に示すように所定間隔毎に切断されているので、切断単位毎にシート材3の折り返し部分3aを蝶番として開閉するようになっている。このため、このフィルタ1にあっては、運搬時には切断単位毎に交互に折り畳んで持ち運ぶことができ、フィルタ枠(図示しない)へ取り付ける場合には、当該フィルタ1端部を外方に開くことでダブルジグザク型にすることができるといった優れた作用効果を有している。

ところが、この折り畳み式フィルタ1にあっては、当該フィルタ1を製造するときに、図8に示すようにシート材3を濾材2の天地部2aに接着した後に所定間隔毎に切断しなければならず、このとき誤って濾材2を傷つけてしまう恐れがあった。

本発明は、上述の優れた作用効果を奏する折り畳み式フィルタの製造過程における欠点を解消すべく改良を加えたものであり、コンパクトに折り畳んで取り扱うことができる折り畳み式フィルタを簡単かつ確実に製造することができるようにした折り畳み式フィルタの製造方法を提供することを目的とするものである。

上記目的を達成するため、請求項1記載の発明は、濾材をプリーツ加工し、さらにジグザク形状に折加工し、次いで、前記濾材の天地部に、該濾材を折り畳んだときの濾材天地部の形状に対応する形状を有すると共に、前記折加工により形成された濾材の折り畳み線に対応して切り込みを設けたシート材を貼着することを特徴とする折り畳み式フィルタの製造方法をその要旨とした。

以下、本発明の折り畳み式フィルタの製造方法を図面に従って詳細に説明する。本発明の折り畳み式フィルタの製造方法は、折加工した濾材天地部に切り込みを設けたシート材を貼着することを特徴とするものである。

図1に示すように、折加工は、不織布や紙、ガラス繊維紙など折り加工後の形状が容易に崩れない程度の保形性を持つ紙状物を素材とする濾材12を用い、これにプリーツ加工し、さらにV状、W状といったジグザク形状に折加工することで行われ、これにより、該濾材12に所定の濾過面積を確保している。

この濾材12の天地部12aにシート材13を貼着するのである。シート材13は、不織布、紙、織物、編物などからなり、これを濾材12の天地部12aに接着したとき、当該シート材13が濾材12のプリーツ形状を保持するようになっている。尚、シート材13は、エチレン−塩化ビニル−酢酸ビニル共重合体、塩化ビニル樹脂、アクリル系樹脂などの樹脂を塗布又は含浸して補強を計ることもできる。

またシート材13には、ホットメルト樹脂を塗布しておいてもよく、この場合、シート材13を濾材12の天地部12aに重ね合わせ、これを加熱加圧することで貼着できるようになる。尚、シート材13を補強するために含浸又は塗布する樹脂としてホットメルト樹脂を採用することもでき、この場合、シート材13の補強と濾材12の天地部12aへの貼着とを同時に行うことができるというメリットがある。

シート材13は、図2〜図6に示すように、濾材12を折り畳んだときの濾材天地部12aの形状に対応する形状を有している。前述の如く濾材12は、プリーツ加工し、さらにジグザク形状に折加工することで作製するようになっているので加工後の濾材12は、これを折り畳んだ場合、箱型形状となる。またその天地部12aの形状は四角状となる。このため、シート材13は、この濾材12の天地部12aの形状に対応して四角状であり、かつ濾材12の天地部12a全体を覆う大きさとするのである。
