従来の紙壁紙は風合いはよいが、寸法安定性が悪く施工性が劣っていた。

本発明は環境に良く、紙壁紙の風合いを有し、施工性も優れた壁紙を提供するものである。

【課題を解決するための手段】
本発明は、基材上に熱可塑性繊維と非熱可塑性繊維が含有されて熱可塑性繊維が点融着された嵩高不織布層が積層され、該不織布上に表面化粧紙が積層されたことを特徴とする壁紙、に関する。

【発明の実施の形態】
「図1」は本発明壁紙製造の部分工程図で、紙の表面化粧紙層1に熱可塑性フィルム2が積層されて嵩高不織布3に接着剤で貼り付けられる。
表面化粧紙層は、パルプに0〜50%の非熱可塑性繊維を添加混抄した紙が望ましい。非熱可塑性繊維としては、レーヨン等の再生繊維、和紙成分等の天然繊維が好適である。風合いのためにはレーヨンが最も望ましい。この化粧紙は5〜50g/m2の坪量の化粧紙に印刷模様が付与されても良い。
所望により、表面化粧紙層はエチレン−酢酸ビニルコポリマー(EVA)、ポリエチレン(PE)、ポリプロピレン(PP)等の熱可塑性フィルム2に積層されており、嵩高不織布に接着される。

嵩高不織布3はPE、PP、ナイロン等の熱可塑性繊維にレーヨン、パルプ等の非熱可塑性繊維を混抄したウエブをドット状に溶融して繊維の相互位置を固定した厚さ0.2〜1.0mmで10〜100g/m2の不織布である。この時非熱可塑性繊維の混合率は30〜50%が好適である。フィルム付き化粧紙層は、接着剤で嵩高不織布に接着する。その時加熱ロール4,4’で100℃前後の温度で圧着され積層体5が得られる。

本発明において、嵩高不織布に機能性材料を付与して、壁紙に各種機能を付与することができる。機能性材料とは、消臭、芳香性付与抗菌、アルデヒド吸収、等の機能を有する材料で、具体例として、銀系抗菌剤、ビタミンC−鉄系消臭剤が挙げられる。

上記積層体に100〜150℃の熱エンボスロールでシャープなエンボスを付与した。
この時フィルム上接着剤の一部が破れた。嵩高不織布内に機能性薬剤が付与されていた場合、この破れた部分から機能性薬剤が表出し、所望する機能が得られる。
これらの機能性物質は、上述のフィルム層がエンボスによって切れた部分から空気中に分散する。

本発明において、表面化粧紙層、フィルム層、嵩高不織布、基材にいずれもPVC(塩ビ)を含有しない材料が望ましい。

本発明のメカニズムは、壁紙を構成する嵩高不織布が、熱可塑性繊維と非熱可塑性繊維を点状態で融着することにより、壁紙が層間剥離することなく強固に積層されている構成が得られる上に、壁紙全体が柔らかくしなやかで、施工性が非常に優れる。
この傾向はレーヨンやパルプ等の非熱可塑性繊維を混抄したときに特に顕著である。
更に表面化粧紙層にレーヨン、パルプ、和紙原料の天然繊維等の非熱可塑性繊維を混抄すると、しなやかな触感と、紙壁紙と同じ風合いが得られ、シャープなエンボス模様が得られる。

ドット加熱タイプの嵩高不織布にレーヨン混抄表面化粧紙層を積層し、加熱エンボスした後基材を積層する事で、本発明壁紙が得られる。その効果は、
1. 硬くなり過ぎず、柔らかい風合いが得られた。
2.不織布層間剥離しない適当な積層強度が得られた。
3.接着剤で施工しても、うませのびが適度にあり、折りたたみ相剥ぎ時間が長く、施工性が良く、しかも程良い柔らかさを保つことが出来た。
4.シャープなエンボス形状が得られ、しかもホットエンボスで強度アップになった。
5.表面が化粧紙であっても、目地隙が無く、寸法安定性が優れていた。
6.壁紙に各種の機能性を付与することができた。
7.PVCを含有しないので、環境に適応した壁紙である。

【実施例1】
予め、0.6mm厚で坪量40g/m2のPPの熱可塑性繊維70%に30%の難燃性レーヨンを混合したウエブを、5mm間隔ドット内で部分スポット加熱溶融したサーマルボンド嵩高不織布を得た。次にPP70%にレーヨン30%を混抄した坪量20g/m2表面化粧紙にPEを積層し印刷を行った後、嵩高不織布に表面化粧紙をEVA系接着剤で積層した。

得られた壁紙は、表面の風合いが良く、寸法安定性、施工性が優れていた。
