本発明は、浴室や洗面所などの屋内設備における壁面部分などを形成する化粧板を用いた補修方法に関するものである。

【従来の技術】
浴室や洗面所などの住宅内部を構成する設備の側壁面は、意匠性に優れ、耐候性、耐熱性、耐摩耗性や汚れ防止性に良好な樹脂製の平滑な板材よりなる化粧板を組み合わせて構成される。このような化粧板では、平滑な板材であることから、壁面を構成する際、入隅部分や出隅部分においては、目地材を用いることで隣り合う化粧板同士を連結形成させるようになっており、すなわち隅部分においては見栄えが良好ではなく、意匠性に欠けるものであった。
このような欠点を解消すべく、木質材よりなる基材の表面に化粧シートを貼り付け、曲面を付与する部分の基材に、化粧シートを残すように平行な複数条の深溝条を一定間隔に断続的に削設し、その深溝条部分において曲げ加工を施し得る加工法が特開昭60−61232号公報に開示されている。

しかしながら、上述した従来の化粧板では、深溝条が形成される基材が木質材よりなり、繊維質である素材であることから、耐水性が悪く、浴室や洗面所などの水回りの内装材としては適切ではなく、経時変化により腐敗が起こるなどの欠点を有している。

そこで本発明は、上記問題点を解消するために、壁面を構成する出隅部や入隅部を容易に、かつ確実に曲面にて構成させることが可能な化粧板を用いた補修方法を提供することを目的としている。

次に、上記の課題を解決するための手段を、実施の形態に対応する図面を参照して説明する。
この発明に用いる化粧板1は、住宅の内壁面に接着して用いる住宅用の樹脂化粧板1において、厚さ2.0〜5.0mmの独立気泡発泡塩化ビニル樹脂板よりなる基板6の表面側となる一方の面6aに、厚さ0.1〜0.3mmの可撓性樹脂フィルムからなる緩衝層3と、該緩衝層3の一方の面3aに積層される印刷模様を設けた化粧フィルム層4と、該化粧フィルム層4の一方の面4aに積層される透明樹脂フィルムよりなる表面保護層5とを具備する可撓性を有する化粧シート材2が積層形成されるとともに、前記基板6の接着裏面側となる他方の面6bにおける所望の箇所に、互いに平行となる真直な多数の凹溝7を、前記基板6の略厚さ分切削形成させて、該凹溝7部分にて湾曲自在とさせることを特徴としている。

本発明による補修方法は、住宅の内壁面における入隅部分又は出隅部分に化粧板を接着して該壁面を補修する上記の化粧板を用いた補修方法において、前記化粧板裏面の前記凹溝部分を、前記入隅部分又は出隅部分に沿って湾曲させた状態で、前記壁面に接着させるようにしたことを特徴とする。
さらに、前記入隅部分に、断面略三角柱形状の発泡スチロールよりなる下地材を接着した後、該下地材の外面に形成された湾曲部分に沿って、前記化粧板裏面の前記凹溝部分を湾曲させた状態で、前記壁面に接着させるようにしたことを特徴とする。

【発明の実施の形態】
図1は本発明に用いる化粧板の一実施の形態を示す概略斜視図である。
本実施の形態の化粧板1は、化粧シート材2と基板6とで構成されている。

化粧シート材2は、図2に示すように、緩衝層3と、印刷模様を設けた化粧フィルム層4と、表面保護層5とで構成されている。
緩衝層3は、着色された可撓性樹脂材料を押出成形などにより所定の厚さのシート状に形成されることで得られる。
この緩衝層3としては、例えば、白色の半硬質塩化ビニル樹脂材料を素材とし、押出成形を行い、厚さ0.1〜0.3mmのシート状に形成することで得る。

基材6は、塩化ビニル樹脂を素材とする発泡樹脂よりなる硬質で平滑な板状部材である。この基材6は、例えば発泡剤を含有させた樹脂材料を、板状に成形すると同時に発泡させ、体積比を2〜3倍とされ、厚さ2.5〜5.0mmに成形される。なお、この基材6を構成する発泡樹脂の気泡は、個々に独立しており、所謂独立気泡発泡体とされる。

これら凹溝7は、断面略矩形状に形成されており、基材6の他方の面6bにおける、略中央部分に位置し、互いに平行とされるとともに、それぞれが等間隔とされて基材6の全幅方向にわたって複数形成される。

本実施の形態では、基材6の幅長における左右側部を残すように例えば約150mmの間に、それぞれの溝幅が1〜2mmとされるとともに、凹溝7と凹溝7との間隔が1〜2mmとなるように形成され、かつ、溝の深さは基材6の厚さと略同等となるように形成され、すなわち図1に示すように断面略櫛歯状に形成される。

これら凹溝7の形成は、丸鋸盤(図示せず)を用い、回転鋸刃にて切削形成する。すなわち、丸鋸盤のステージ上に、基材6の他方の面6bを上向きとなるようにセットして、この基材6の他方の面6bに対して回転鋸刃を下降させるとともに、ステージを水平に移動させて凹溝7を切削形成させ、また、ステージを溝間の間隔に移動させ、再び回転鋸刃にて切削形成し、これを繰り返して複数の凹溝7を形成させる。なお、回転鋸刃の厚さが凹溝7の溝幅となって、各凹溝7が形成される。また、この切削加工においては、基材6と印刷模様を設けた化粧フイルム層4との間に可撓性樹脂からなる緩衝層3を用いているので、断面略櫛歯状への切削が容易となり、また、この緩衝層3により化粧フィルム層4が損傷することがない。
そして、化粧板1が完成される。

なお、表面保護層5の表面には、図示しないが、ポリエチレン樹脂などの粘着フィルムよりなるプロテクトフィルムが展着される。このプロテクトフィルムにより、製品となった化粧板1の運搬などの際に、表面保護層5に擦り傷等を生じさせないよう表面を保護するようになっており、施工後には剥離される。

【実施例】
次に、上述した実施の形態における、具体的な実施例について説明する。

1.第1実施例
厚さ0.1mmの大理石模様を印刷した塩化ビニル樹脂製の化粧フィルム(シーアイ化成社製)を化粧フィルム層4とし、その裏面に、厚さ0.2mmの半硬質塩化ビニル樹脂からなるシート材を緩衝層3として、互いを熱ラミネート貼着によって接合し積層させる。
次に、厚さ0.2mmの高光沢の透明アクリル系樹脂フイルム(三菱レイヨン社製)を前記化粧フィルム層4の表面(一方の面4a)側に熱ラミネート貼着によって接合し表面保護層5を設け、さらにその表面に粘着剤付きプロテクトフイルムを貼り合わせて化粧シート材2を得る。
上記の化粧シート材2を、厚さ3mmの2倍発泡の硬質塩化ビニル樹脂発泡板からなる基材6の一方の面6aに酢酸ビニル系樹脂接着剤を用いて接合し積層形成させる。
次に、上記基材6の他方の面6bの約300mmの間に、溝幅が1mmで凹溝と凹溝の間隔が1.5mmとなるように多数の平行な凹溝7を形成し、かつその凹溝7の深さを、基材の厚さと略同等の3mmとして、これにより化粧板1を得る。
そして、基材6に形成された凹溝7部分が、曲面施工部分とされて形成される化粧板1となる。

2.第2実施例
厚さ0.1mmの大理石模様を印刷した塩化ビニル樹脂製化粧フィルム(シーアイ化成社製)を化粧フィルム層4とし、その裏面に、厚さ0.2mmの半硬質塩化ビニル樹脂からなるシート材を緩衝層3として、互いを熱ラミネート貼着によって接合し積層させる。
次に、厚さ0.1mmのフッ化ビニリデン系樹脂層とアクリル系樹脂層からなる複合フイルムのアクリル系樹脂層側を前記化粧フィルム層4の表面(一方の面4a)側に熱ラミネートによって接合し表面保護層5を設け、さらにその表面に粘着剤付きプロテクトフイルムを貼り合わせて化粧シート材2を得る。なお表面保護層5の表面側はフッ化ビニリデン系樹脂層とされる。
上記の化粧シート材2を、厚さ3mmの2倍発泡の硬質塩化ビニル樹脂独立発泡板からなる基材6の一方の面6aに酢酸ビニル系樹脂接着剤を用いて接合し積層形成させる。
次に、上記基材6の他方の面6bの約300mmの間に、溝幅が1mmで凹溝と凹溝の間隔が1.5mmとなるように多数の平行な凹溝7を形成し、かつその凹溝7の深さを、基材6の厚さと略同等の3mmとして、これにより化粧板1を得る。
そして、基材6に形成された凹溝7部分が、曲面施工部分とされて形成される化粧板1となる。

次に、上記各実施例にて得られた化粧板1を使用した内装施工例を説明する。
1.浴室内の内壁面を施工するにあたり、下地処理を行い、かつ充分乾燥させる。
2.次に、略平滑な壁面部分においては、平板状の化粧板を用い、この化粧板の裏面に両面粘着テープを30cm間隔の格子状となるように張りつけ、その粘着テープの近接部分には弾性接着剤(変成シリコン系あるいはエポキシ系)を点状あるいは線状に塗布する。
3.次に、本発明の曲面施工を行える裏面に多数の平行な凹溝7が形成された化粧板1も同様に、両面粘着テープと、そのテープの近接部分に弾性接着剤(変成シリコン系あるいはエポキシ系)を点状あるいは線状に塗布する。
4.次に、上記2.の平板状化粧板および3.の曲面用化粧板1を浴室の内壁に施工する。ここで、曲面用化粧板1は、浴室内における入隅部分11を構成するものである。
5.3.の化粧板1による曲面施工部分は、浴室内壁入隅部分11と裏面との間に間隙15が形成されてしまう(図5参照)ことから、この間隙15部分に上方の隙間から発泡ウレタン樹脂を注入して発泡させ、すなわち間隙部分を充填させる。
6.そして、上記5.の隙間(発泡ウレタン樹脂を注入する箇所)および化粧板周囲の隙間をシーリング材を塗布することで施工完了となり、浴室内壁面のリフォームが完成となる。

なお、上記5.の間隙15を充填させる作業工程は、入隅部分11と曲面部分とに適応する略三角柱形状の発泡スチロールよりなる下地材16を、図6に示すように、予め浴室の入隅部11に接着した後、その下地材16の曲面部分16aに3.の曲面用の化粧板1を接着剤にて接着固定することで施工することとしてもよい。
また、壁面に出隅がある場合にも、曲面用の化粧板1を用いることで、壁面の角部分を曲面にて覆い構成させることが可能である。

【発明の効果】
以上説明したように本発明による化粧板を用いた補修方法では、化粧板の裏面に、この化粧板を構成する基材の厚さ分の深さとなる凹溝が複数互いに平行となって形成される構造となることから、この凹溝の形成される長手方向に直交する方向で、表面側の化粧シート材のみの部分が、各凹溝が形成されることで湾曲させることが可能なり、すなわち、可撓性を有する化粧シート材部分で湾曲させることが可能となる。これにより、壁面を構成する出隅部や入隅部を容易に、かつ確実に曲面にて構成させることが可能となる。

また、発泡塩化ビニル樹脂板を基材に使用し、この基材と印刷模様を設けた化粧フイルム層との間に可撓性樹脂フイルムからなる緩衝層を設けているので、断面略櫛歯状あるいは断面略鋸歯状への切削加工が極めて容易であり、その加工部分における化粧フィルム層への損傷が起きない。

また、樹脂素材で構成されることから、耐水性に優れており、水回りの浴室や洗面所の内装材として極めて優れた化粧板となる。
さらに、湾曲形成させる以前では、単なる板状の素材であるので施工性に優れ、また、容易に入隅部分や出隅部分を曲面にて覆うように構成させることができ、施工場所における表面の補修が簡単でよいという利点もある。
