Description
流路と直交する断面)形状にも特に制限はなく、三角形、四角形、及び六角形等の多角形、円形、楕円形、又はコルゲート等のあらゆる形状とすることができるが、製作上の観点から、三角形、四角形、又は六角形であることが好ましい。また、隔壁の厚さにも特に制限はないが、隔壁の厚さが薄すぎるとハニカムセグメントとしての強度が不足し、厚すぎると圧力損失が大きくなりすぎて好ましくない。隔壁の厚さは、50〜2000μmの範囲であることが好ましい。
ハニカムセグメント原料として、炭化珪素粉末及び珪素粉末を80:20の質量割合で混合し、これに造孔剤として澱粉、発泡樹脂を加え、さらにメチルセルロース及びヒドロキシプロポキシルメチルセルロース、界面活性剤及び水を添加して、可塑性の坏土を作製した。この坏土を押出成形し、マイクロ波及び熱風で乾燥して隔壁の厚さが310μm、セル密度が約46.5セル/cm2(300セル/平方インチ)、断面が一辺35mmの正四角形、長さが152mmのハニカムセグメント成形体を得た。このハニカムセグメント成形体を、端面が市松模様状を呈するように、セルの両端面を目封じした。すなわち、隣接するセルが、互いに反対側の端部で封じられるように目封じを行った。目封じ材としては、ハニカムセグメント原料と同様な材料を用いた。セルの両端面を目封じし、乾燥させた後、大気雰囲気中約400℃で脱脂し、その後、Ar不活性雰囲気で約1450℃で焼成して、SiC結晶粒子をSiで結合させた、多孔質構造を有するハニカムセグメントを得た。
一方、無機粒子としてSiC粉末、無機バインダーとしてシリカゲル40質量%水溶液、セラミックス質ファイバーとしてアルミノシリケート質ファイバーを40:30:30の質量比で添加し、さらに層状粘土鉱物としてモンモリロナイト、有機バインダーとしてポリビニルアルコールを表1に示す質量比にて混合し、水を加えてミキサーを用いて30分間混練を行い、表1に示す組成の接合材A〜Fを得た。得られた接合材のスラリー特性は、円錐−平板形回転粘度計(東機産業(株)製)を使用して評価し、キャッソンプロットを得た。また、ヒステリシスの測定および無限ヒステリシス面積(A−B)/(A+B)はJIS R1665に従い算出した。
次に、表1に示す接合材を用いてハニカムセグメントを16本接合し、200℃、2時間乾燥した後に、外周部を円筒状に研削し、そこにコーティング材を施し500℃にて2時間熱処理することにより、ハニカム構造体を得た。このハニカム構造体の24箇所の接合部を目視にて観察し、接合部に5mm以上のずれがある箇所の数を数えた。実用上、ずれの箇所が観察箇所の概ね20%以下(5箇所以下)であると合格品となる。好ましくは、3箇所以下であり、観察箇所の10%以下(2箇所以下)であることが特に好ましい。
また、これらのハニカム構造体をディーゼルエンジンの排気管に取り付け、スートを10g/L貯め、ハニカム構造体の中心部が1300℃となるようなスート再生を行なった。試験後のハニカム構造体に対し、接合層の外観を光学顕微鏡にて観察して、クラックの有無を調べた。これらの観察結果を表2に示す。
Claims (11)
- 多孔質の隔壁によって区画された流体の流路となる複数のセルを有するセル構造体と、前記セル構造体の外周に配設された多孔質の外壁とを備えたハニカムセグメントの複数個が、これらの前記外壁どうしが接合材で接合されることにより一体化されてなる、セラミックスからなるハニカム構造体であって、
前記接合材は、モンモリロナイト、バイデライト、ノントロナイト、ヘクトナイト、バーミキュライトから選ばれる層状粘土鉱物を0.1〜10質量%、有機バインダーを0.1〜10質量%含み、且つ、キャッソン降伏値が6Pa以上であることを特徴とするハニカム構造体。 - 前記接合材は、剪断速度を段階的に上昇、下降させた際の、上昇過程の面積をA、下降過程の面積をBとしたとき、無次元ヒステリシス面積(A−B)/(A+B)が0.01〜0.3である請求項1記載のハニカム構造体。
- 前記接合材は、室温放置での収縮率が3%以下である請求項1または2記載のハニカム構造体。
- 前記接合材は、無機バインダー、セラミックス質骨材、セラミックス質ファイバーのいずれかを含む請求項1〜3のいずれかに記載のハニカム構造体。
- 多孔質の隔壁によって区画された流体の流路となる複数のセルを有するセル構造体と、前記セル構造体の外周に配設された多孔質の外壁とを備えたハニカムセグメントの複数個を、これらの前記外壁どうしを接合材で接合することにより一体化する接合工程を含む、セラミックスからなるハニカム構造体の製造方法であって、
モンモリロナイト、バイデライト、ノントロナイト、ヘクトナイト、バーミキュライトから選ばれる層状粘土鉱物が0.1〜10質量%、有機バインダーが0.1〜10質量%含まれ、且つ、キャッソン降伏値が6Pa以上である接合材を使用して、ハニカムセグメントに荷重を印加し接合するハニカム構造体の製造方法。 - 前記接合材は、剪断速度を段階的に上昇、下降させた際の、上昇過程の面積をA、下降過程の面積をBとしたとき、無次元ヒステリシス面積(A−B)/(A+B)が0.01〜0.3である請求項5記載のハニカム構造体の製造方法。
- 前記接合材は、室温放置での収縮率が3%以下である請求項5または6記載のハニカム構造体の製造方法。
- 前記接合材は、無機バインダー、セラミックス質骨材、セラミックス質ファイバーのいずれかを含む請求項5〜7のいずれかに記載のハニカム構造体の製造方法。
- 振動を付与しながら接合する請求項5〜8のいずれかに記載のハニカム構造体の製造方法。
- 積層した最外層のハニカムセグメントを加圧して接合する請求項5〜9のいずれかに記載のハニカム構造体の製造方法。
- ハニカムセグメントの隙間に接合材を充填する請求項5〜10のいずれかに記載のハニカム構造体の製造方法。
