Description
この発明は、建築用材料などに用いられる無機
質化粧体の製法に関するものである。
従来、光沢のない深い色あいの無機質化粧体を
得るためには、ロール成形などによる連続成形工
程方式で化粧体となる基体を成形後、湿熱硬化
(養生)してその後に塗装工程を設け、この塗装
工程でエマルジヨン塗布、着色砂塗布およびエマ
ルジヨン塗布を順次行なうか、または、エマルジ
ヨンと着色砂を同時に塗布して成形品基体上に着
色層を設ける方式の化粧体の製法が採用されてき
た。
しかし、このような製法で得られた化粧体は、
着色砂がエマルジヨン樹脂により接着固定されて
いるにすぎないため、化粧体相互の接触や他の物
体との接触などにより、化粧体表面に固着された
着色砂の化粧層が、剥離脱落しやすく、外観品位
の著しく低下しやすいものであつた。
この発明は、このような情況に鑑みなされたも
ので、ロール成形などにより連続成形された基体
に対し、養生硬化前に特殊な塗装を行なうことに
より、化粧体相互接触または化粧体と他の物体と
の接触で化粧層が剥離および脱落を起こすなどの
ことのない、深い色調を有するすぐれた化粧体を
つくり得る方法を提供するものである。
すなわち、この発明は、連続成形される水硬性
無機質成形品を基体として化粧体を製造するに際
し、前記基体の養生硬化処理前に、少なくとも下
記各工程を順次経過させることを特徴とする無機
質化粧体の製法を要旨としている。
(イ) 成形ロールと成形フオーミングダイにより、
基体の幅と厚みを整える工程
(ロ) 基体表面に着色砂を散布する工程
(ハ) 移送される基体の動きに合わせて移動しつつ
加圧する走間加圧により、着色砂を基体に埋め
込む工程
(ニ) 着色砂の埋め込まれた基体表面にエマルジヨ
ンを塗布する工程
第1図はこの発明の一実施例の工程説明図であ
る。第1図において、1は成形前の成形材料であ
り、ホツパ2より供給された成形材料1はホツパ
2の下方に設けられたコンベア3によつて矢印A
方向に連動している受型4上に連続的に流下さ
れ、矢印B方向に回転する成形ロール5とフオー
ミングダイ6によつて幅と厚みを整えられて成形
品すなわち基体7となる。基体7は次の工程でそ
の表面にエマルジヨンもしくは水8が塗布され
る。
この場合、基体7表面上に水が浮いた状態であ
れば、基体7は、その表面にエマルジヨン樹脂や
水8を散布する工程を経ることなく、次の着色砂
を散布する工程へ移送される。つまり、成形直後
の基体7は未硬化状態であるため、配合時に使用
した水が基体7の表面に浮き出た状態を形成する
場合がしばしばある。この水は次の工程での着色
砂の付着を促進させる作用を充分に持つからであ
る。しかし、基体7の表面に水が浮き出た状態で
ないときは、前記のようにエマルジヨン樹脂液塗
布または水散布を行なつて、次工程での着色砂の
付着を促進させるようにすることが好ましい。特
に、エマルジヨン樹脂塗布は付着効果が大きい。
つぎに、着色砂塗布工程へ移送された基体7
は、ここであらかじめ用意した着色砂9をその表
面上に均一に分布するよう散布される。着色砂9
の散布により基体7上に形成された着色砂層10
は、基体表面に光沢のない深い色調をもたらす。
種々多色の着色砂を併せて用いたり、散布方法を
工夫することにより、化粧体として種々の模様や
柄を含めて美麗な外観を有するものを得ることが
できる。
着色砂9を散布された基体7は、つぎに加圧工
程に移送される。この加圧工程では基体7の表面
に散布されている着色砂の層10が加圧板11に
よつて上から軽く押圧される。そうすると、基体
7が硬化前の状態であるため、着色砂9は基体7
の表面に容易に埋め込まれる。この加圧工程にお
いても、やはり基体7が連続的に移動しているた
め、加圧工程は走間加圧方式、すなわち、加圧板
11をコンベア3の動く方向および速度と同じに
なるように連動させ、一定区間矢印C方向に走行
させたのち、一点鎖線で示す位置で持ち上げて矢
印C′方向に迅速に戻し下ろすことを繰返す。加
圧板11がC方向に移動する間押圧をつづける方
式によると、加圧板11と着色砂9との間にスベ
リ等による摩擦が生ずることがなく、ムラのない
連続加圧が行なわれるため、好ましい。この加圧
工程では、基体7の表面に着色砂9が埋め込まれ
れば目的が達せられるので、硬化前の軟い基体7
に対する加圧力は小さくても充分である。
着色砂9の埋め込みを完了した基体7は、つぎ
にエマルジヨン樹脂液の塗布工程に移送される。
ここの工程では、前記加圧工程で基体の表層部へ
埋没し分散した着色砂9が基体7から剥離した
り、脱落したりするのを防止するために、基体7
の表面にエマルジヨン樹脂液12を塗布する。こ
のエマルジヨン樹脂液塗布は最終的な化粧体とし
ての表面化粧も同時に完成させるものである。
エマルジヨン樹脂液塗布後は養生硬化を行な
う。養生硬化としては、セメントの養生硬化に用
いられる例えば湿空養生、湿熱養生、オートクレ
ーブ養生など通常の養生方法がやはり採用され
る。この養生硬化工程を経ることによつて、着色
砂層10は基体7と一体となり、耐久性に優れた
化粧層に形成される。
この発明で得られる無機質化粧体は、着色砂が
基体に埋め込まれているので、化粧体相互の接触
や化粧体と他の物体との接触があつても、化粧層
が剥離したり、脱落したりすることがない。そし
て、深い色調を有する外観品位の優れたものとな
る。この発明によれば、基体の養生硬化前に着色
砂の散布・エマルジヨン塗布を行なうので、養、
硬化後に塗装を行なう場合のような乾燥工程を不
必要とする。
つぎに、この発明の実施例を比較例と併せて以
下に説明する。
〔実施例〕、〔比較例〕
普通セメント100重量部と水50重量部を配合し
たセメント板用成形材料を用いて基体を成形し、
これに第1表に示すような各工程を順次経過させ
て化粧体を製造した。
