Description

【発明の詳細な説明】 〔産業上の利用分野〕 本発明は合成樹脂化粧板において該表面層に仕
上塗装する塗料と該化粧板表面との密着性がすぐ
れていることを特徴とする合成樹脂化粧板に関す
るものである。 〔従来技術〕 一般に熱硬化性合成樹脂化粧板は家具及び建築
内装の表層材として使用され、通常任意の柄又は
色を持つた化粧層と、艷消し、エンボス仕上等
種々の表面仕上げを組み合せて、各種の用途に適
応する意匠の化粧板に仕上げることができる。 しかるに近年前記の生産方式にて得られた、熱
硬化性樹脂化粧板を木質系材料と組合せて座卓、
テーブルその他造作家具類を製造する場合、組立
てが終つた段階で各部材表面層の最終仕上工程と
して、透明性のよい無着色乃至は若干着色された
ウレタン系、アクリル系及びアミノアルキツド系
等の塗料を、熱硬化性樹脂化粧板及び木部の表面
層に全面的に塗装して意匠上の特徴を出す方式が
採用されるようになつている。 かゝる生産方式において、金属製当板乃至は金
属箔を熱硬化性合成樹脂の塗布乃至含浸紙・布表
面に直接、接触して加熱加圧するいわゆる通常の
成形方法で得られた、熱硬化性樹脂化粧板の表面
層に前述ような透明性のよい塗料を塗装しても、
該化粧板の表面層と該塗料との密着性が不充分で
あり、実用上要求されている熱硬化性樹脂化粧板
としての表面性能ことに耐水性、耐熱性及び碁盤
目カツトの接着力試験等において塗膜が容易に剥
離し、実用上問題があることが判明している。 これらの改良手段としては、化粧板の表面層と
塗膜との密着性を向上するために、通常熱硬化性
樹脂化粧板の表面層をサンデイング加工し、粗面
化することにより密着性の向上を計る等の技術手
段が用いられていることは公知である。しかるに
サンデイング加工する場合化粧板表面層に用いる
印刷層の色、柄を摩耗してしまい、化粧板として
の特徴をなさないという問題が生ずる。従つてこ
れらの欠点を改善するために化粧板の表層に予め
アクリル系、ウレタン系及びアミノアルキツド系
等の塗料を塗り塗膜の層を作成するとか、化粧板
の印刷紙(パターン紙)の上に特殊な軽量薄紙を
オーバーレイ層に用いて表面層に厚みを持たせ、
該化粧板の表層をサンデイング加工して、粗面化
すると共に印刷層の柄が消えないよう、加工する
ことにより所期目的の塗料密着性のすぐれた化粧
板を得る方式がとられている。前記方式は化粧板
としての要求性能を満すだけの塗膜密着性を有し
ているが、オーバーレイ層又は塗膜の層をもうけ
る必要があるため、全ての柄にわたり化粧板とし
ての鮮明な色彩を出せないという問題点が生じ
る。更にサンデイングをするため、加工工程が増
え、経済的メリツトを出せない等種々のデメリツ
トが生じて来る。 メラミン系樹脂等のアミノ系樹脂、エポキシ系
樹脂、ジアリルフタレート系樹脂、ポリエステル
系樹脂等の熱硬化性樹脂を用いた化粧板を成形す
る場合、該化粧板表面層にはステンレス製乃至ジ
ユラルミン製等の当板を接して加熱加圧すること
により所期の外観に仕上げるのが通常である。こ
の場合金属板表面に接している。化粧板表面層は
100〜200℃で加熱加圧より、熱硬化性樹脂が流動
硬化する際、非常に緻密な面に成形される。即ち
樹脂組成と基材である紙乃至布との比率により、
樹脂リツチな状態に仕上り、その表面をミクロ的
に観察すれば(電子顕微鏡により外観を観察)所
期目標の塗料密着性を期待できる化粧板外観と
は、とうてい言えない、緻密かつ平滑な仕上りに
なつている。 従つて樹脂系の塗料が化粧板の表面層に密着乃
至一体化する、いわゆるアンカー効果はほとんど
なく、碁盤目カツト試験で常態においても剥離が
生じ、且つ吸湿、吸水、加熱その他の外的影響に
より、容易に塗膜が剥離するという現象が生じて
いる。 〔発明の目的〕 本発明は表面サンデイング等の二次加工を施す
ことなく、熱硬化性樹脂化粧板を加熱加圧してプ
レス成形するだけで、塗料密着性のよい表面層を
形成する手段を見出したものである。 本発明で製造する化粧板外観を電子顕微鏡でミ
クロ的に観察し、加熱加圧するプレス成形時に、
熱硬化性樹脂化粧板に使用する印刷化粧紙のセル
ロース分が極力表層部分に露出したまゝ、熱硬化
する方式につき種々検討を行つた。基本的には化
粧板表面層が加圧して硬化するとき、該化粧板に
接する物質が、熱軟化し、化粧板印刷化粧紙・布
に塗布、含浸している、熱硬化性樹脂がミクロ的
に凹凸状態になつたまゝ硬化する方式が望ましい
ことを見い出したものである。 〔発明の構成〕 本発明は少なくとも表面層がメラミン樹脂等の
アミノ系樹脂、ジアリルフタレート系樹脂、ポリ
エステル系樹脂又はエポキシ系樹脂を主体とする
熱硬化性合成樹脂の塗布乃至含浸紙・布から成る
加熱加圧型熱硬化性合成樹脂化粧板構成材料の該
表面に融点100乃至190℃の熱可塑性合成樹脂フイ
ルム乃至シートを接触して高温高圧積層成形した
後、該フイルム乃至シートを剥離して得られる表
面微細凹凸を有する化粧板の該表面にソウレタン
系、アクリル系、アミノアルキツド系又はポリエ
ステル系等の塗料を仕上げ塗装することを特徴と
する表面塗装仕上げ合成樹脂化粧板の製造方法で
ある。 該目的を達するためには化粧板表面層に接し、
外観を規制する物資即ち熱可塑性合成樹脂フイル
ム乃至シート状物質はポリプロピレン、ポリエチ
レン、ポリエステル、もしくはビニロン等100℃
以上で熱軟化しうるものが望ましい。かゝる方式
により加熱加圧して成形することにより得られ
た、化粧板の表面に、ポリウレタン系、アクリル
系、アミノアルキツド系及びポリエステル系等の
塗料を塗布し硬化させ、塗装仕上の熱硬化性樹脂
化粧板を得た。該化粧板の表層を碁盤目カツト試
験で密着性を確認した。溶剤浸漬後、吸水後の密
着性についても、常温と差はなく、実用上すぐれ
た特性を得ることを確認できた。 次に代表的な実施例を述べる。 実施例 1 常法によりメラミン樹脂を含浸乾燥した、化粧
含浸紙と常法によりクラフト紙にフエノール樹脂
を含浸乾燥したコアー用含浸紙を使用し、該メラ
ミン樹脂含浸化粧紙1枚とフエノール樹脂含浸コ
アー紙複数枚を積層し、かつメラミン樹脂含浸紙
の表層に20μ〜50μのポリプロピレンフイルム
(融点150〜180℃)を載せ、その上に金属製のエ
ンボス当板をセツトして160℃、100Kg/cm2で50分
間加熱加圧し、冷却後ポリプロピレンフイルムを
剥離して目的とする化粧板を得た。 このようにして得たメラミン化粧板の表面層
に、3分着色したウレタン樹脂系塗料(久保孝ペ
イント製、OT、696―6831)とスプレーにて塗
装し、最終目標とする化粧板を得た。該化粧板の
塗膜密着性についての試験結果は別表(1)の通りで
あり、ジユラルミン製当板でプレス成形した製品
に比べ、すぐれた密着性を有している。 実施例 2 ジアリルフタレート樹脂を含浸乾燥した化粧含
浸紙と同じくジアリルフタレート樹脂をクラフト
紙に含浸乾燥したコアー用含浸紙各1枚を積層
し、該化粧紙の表層に20μのPEフイルム(融点
100〜140℃)をセツトし135℃、90Kg/cm2のプレ
ス条件にて加熱加圧し冷却後PEフイルムを剥離
して目的とする化粧板を得た。 該化粧板にウレタン樹脂系塗料(関西ペイント
〓、ACレタンクリアーNo.611)をスプレーにて塗
装し、表面塗装仕上げの化粧板を得た。 塗膜密着性についての試験結果は別表(1)に示す
通りである。 比較例 1 メラミン樹脂を含浸乾燥した化粧含浸紙とフエ
ノール樹脂を含浸乾燥した、コアー用含浸紙を使
用し、該メラミン樹脂含浸紙1枚とフエノール樹
脂含浸コアー紙5枚を積層し、ジユラルミン製当
板をメラミン樹脂含浸紙の表面層にセツトし実施
例1同様に加熱加圧成形し、所期目的の化粧板を
得た。 該化粧板の表層に実施例1同様にウレタン樹脂
系塗料(久保孝ペイント製、OT696―6831)を
スプレーにて塗装し、塗装化粧板を得た。 塗膜密着性の試験結果は別表(1)の通りである。 【表】
