【発明の属する技術分野】
この発明は、梱包対象物を上下から保持して段ボール内に梱包するもので、更に詳しくは、梱包対象物の保持を確実に行うことができる梱包装置及び梱包方法、並びに段ボールに関する。

【従来の技術】
図7は、従来の段ボールケーサの一例を示す構成図である。図8は、図7に示した段ボールケーサによる梱包作業手順を示す説明図である。この段ボールケーサ100は、折り畳まれている規定の段ボール90を製函する製函機1と、製函した段ボール91を封緘する封緘機2と、段ボール91に製品を充填する集積充填装置3と、装置の動作制御を行う制御盤4とから構成されている。

集積充填装置3の側方には製品を供給する供給コンベア5が設けられている。封緘機2は、製函した段ボール91をベルトコンベア6により搬送する構成である。封緘機2の中央、即ち集積充填装置3の正面には、段ボール91に製品を充填するための充填コンベア7が設けられている。充填コンベア7は、段ボール91を側面挟んで支持して下方を開放可能にする装置である。図9に、充填コンベアの平面図、図10に充填コンベアの断面図を示す。充填コンベア7は、コンベアの側方に複数のローラ10を設け、このローラ10にガイドベルト11を掛けた構成であり、更に外フラップ92を若干曲げた半閉じ状態にし、段ボール91を上下方向である程度支持できるように、斜めに軸を傾斜したローラ12が複数設けられている。段ボール91は、ガイドベルト11の間に挟まれて保持搬送される。ガイドベルト11は、螺子式の調整装置13によりその間隔を調整される。

図11は、集積充填装置の詳細を示す構成図である。集積充填装置3は、集積した製品の上面を押える上面押え装置21と、集積した製品を移動させる移動装置22と、下面を押える下面押え装置23とから構成される。上面押え装置21は、駆動シリンダー24のシリンダー軸25に上プレート26を設けた構成である。移動装置22は、移動部27がガイド軸(図示省略)に沿って移動し、当該移動部27の下方に集積製品Sを仮保持する保持プレート28が取り付けられている。移動プレート28は、ガイド軸に平行に設けたボールネジ29と、サーボモータ30により移動制御される。下押え装置23は、下プレート31を駆動シリンダー32のシリンダー軸33の上部に設けた構成である。下押え装置23と上押え装置21は、上下に対向した設置されている。

次に、この段ボールケーサ100の動作を説明する。まず、製函対象である段ボール90の例を図12に示す。この段ボール90は、所謂A形の段ボールであり、同図(a)の展開図に示すように、側面部93の両側に内フラップ94および外フラップ92が設けられ、一端側にジョイント部95が設けられている。この段ボール90の組立状態を同図(b)に示す。段ボール90を組み立てた状態で、段ボール91の底側は、内フラップ94が内側に折り畳まれ、その外側に外フラップ92が折り畳まれて閉じられる。一方、段ボール91の上部も同様に内フラップ96、外フラップ97の順で折り畳まれ閉じられる。

まず、製函装置1にて、平面的に折り畳まれて立掛けて収容されている段ボール90を取り出し、これを製函して封緘機2のコンベア6上にセットアップする。セットアップした段ボール91は、順次搬送されつつ、底部の内フラップ94が折り畳まれ、外フラップ92を若干内側に折り畳んだ状態で、充填コンベア7に移送される。図13は、集積充填装置に至るまでの過程を示す説明図である。製函された段ボール91は、コンベア6で搬送され、集積充填装置3の入り口部分35で搬送方向の内フラップ94が折り畳まれる。また、搬送方向と反対方向の内フラップ94は別に設けたアクチュエータ36により折り畳まれ、その状態で充填コンベア7の所定場所に位置決めされる。

充填コンベア7では、製品を集積充填装置3で集積し、この集積した製品(集積製品S)を製函した段ボール91内に収納する。具体的には、集積充填装置3では、供給コンベア5から製品の供給を受け、これらの製品を例えば4段3行に集積する。そして、この集積製品Sは図11に示した集積充填装置3の移送部に運ばれ、保持プレート28間に保持される。そして、移動部26を移動させて集積製品Sを移動し、上押え装置21および下押え装置23の間に位置決めする。

【発明が解決しようとする課題】
しかしながら、上記従来の段ボールケーサ100では、内フラップ94と内フラップ94との間隔98を通して下プレート31を段ボール91内に入れる構成であるため、下プレート31の寸法が当該内フラップ94と内フラップ94との間隔98に拘束され、具体的には当該間隔98以上に大きくできず、それ故に集積製品Sを確実に保持でき難いという問題点があった。

そこで、この発明は、上記に鑑みてなされたものであって、下プレートによる支持を確実に行うことができる梱包装置及び梱包方法、並びに段ボールを提供することを目的とする。

【課題を解決するための手段】
上述の目的を達成するために、この発明による梱包装置は、梱包対象物を上保持部材と下保持部材で挟み、段ボールの底側の内フラップが略閉じた状態で、梱包対象物を段ボールに入れると共に、下保持部材が、段ボールの内フラップを閉じた状態で開口している寸法より大きな寸法となり、更に段ボールの内フラップに、下保持部材と内フラップとの干渉する部分に切り欠きを設けたことを特徴とする。

即ち、従来では内フラップに干渉するような寸法を有する下保持部材に合わせて、内フラップ側に切り欠きを入れることで、下フラップによる梱包対象物の保持を確実に行うことができる。なお、下保持部材の形状は板状に限定されず、下記実施の形態で示すように梱包対象物に合わせた種々の変更が可能であり、内フラップの切り欠き形状は係る形状に合わせて変更される。なお、少なくとも干渉部分に切り欠きを設ければ良く、それ以上に切り欠きを設けることを妨げない。

つぎの発明による梱包装置は、梱包対象物を上保持部材と下保持部材で挟み、段ボールの底側の内フラップが略閉じた状態で、梱包対象物を段ボールに入れると共に、下保持部材が、段ボールの内フラップを閉じた状態で開口している寸法より大きな寸法となり、更に段ボールの内フラップに、下保持部材と内フラップとの干渉する部分に当該下保持部材を逃がす小フラップを設けたことを特徴とする。

つぎの発明による梱包装置は、上記構成において、更に前記下保持部材が、支持部を有する断面T字形状となっており、段ボールの底側の外フラップを閉じた状態で当該外フラップの間隙を下保持部材の支持部が通過して、下保持部材が段ボールの側方に抜けるようになっていることを特徴とする。

即ち、下保持部材は支持部によって支持されているが、外フラップを閉じた場合、この支持部が外フラップと外フラップとの間に挟まれた状態となり当該間隔方向にしか移動できなくなる。また、下保持部材はこれを通過させる切り欠きを内フラップに有しており、上下方向で外フラップと内フラップとの間にまでならば下保持部材を位置させることができる。そこで、前記間隔方向に下保持部材と共に支持部を移動させ、外フラップが同方向に開いているため、下保持部材を段ボールの側方に抜くようにする。これにより、下保持部材で梱包対象物を保持したまま、外フラップを閉じることが可能であるため、梱包対象物を確実に梱包できる。

つぎの発明による梱包方法は、上保持部材と下保持部材により梱包対象物を保持し、この状態で下移動して段ボール内に梱包対象物を入れると共に、この下保持部材を、下移動の過程で段ボールの底側の内フラップに予め設けておいた切り欠き部を通過させることを特徴とする。

つぎの発明による梱包方法は、上記構成において、更に梱包対象物を段ボールに入れるときに、段ボールの底側のフラップを下保持部材が通過しうる程度の半閉じ状態としておき、更に、前記下保持部材が、支持部を有する断面T字形状となっており、前記梱包対象物を段ボールに入れた後、外フラップを閉じ、その状態で当該外フラップと外フラップとの間隙を下保持部材の支持部が通過して、下保持部材を段ボールの側方に抜くことを特徴とする。

【発明の実施の形態】
以下、この発明につき図面を参照しつつ詳細に説明する。なお、この実施の形態によりこの発明が限定されるものではない。また、この実施の形態の構成要素には、当業者が置換可能かつ容易なもの、或いは実質的同一のものが含まれる。

(実施の形態1)
図1は、この発明の実施の形態1に係る梱包装置に用いる段ボールを示す平面図である。この発明では、例えばA形段ボール99の底側の内フラップ94に切り欠き部51を設け、この切り欠き部51は、内フラップ94を折り畳んだ状態で下プレート31が干渉しない寸法形状となる。具体的には、切り欠き部51は、内フラップ94の端部中央に設けられ、且つ下プレート31の端部との間隔が5mmから10mm程度となる。段ボール99に切り欠き部51を設けることで、下プレート31が下押し装置23により押し上げられても、折り畳まれた内フラップ94に干渉することなく、段ボール99内を上昇できる。このため、下プレート31の寸法を大きくできるから、上プレート26と下プレート31とで集積製品Sを確実に保持することが可能となる。

図2に、上記段ボールの展開図を示す。この段ボール99は、所謂A形の段ボールであり、同図(a)の展開図に示すように、側面部93の両側に内フラップ94および外フラップ92が設けられ、一端側にジョイント部95が設けられている。また、段ボール99の底側の内フラップ94には、下プレート31との干渉を防止する前記切り欠き部51が形成されている。この段ボール99の組立状態を同図(b)に示す。段ボール99を組み立てた状態で、段ボール99の底部は、内フラップ94が内側に折り畳まれ、その外側に外フラップ92が折り畳まれて閉じられる。また、外フラップ92を折り畳むと、内フラップ94の切り欠き部51が隠れて外から見えなくなる。一方、段ボール99の上部も同様に内フラップ96、外フラップ97の順で折り畳まれ閉じられる。

また、この梱包装置は、上記図13を用いて説明すると、下押し装置23の下プレート31が上昇し且つ上押し装置21の上プレート26が下降し、当該下プレート31および上プレート26を以って集積製品Sを保持する。続いて、集積製品Sを保持したまま、上押え装置21および下押え装置23を下降させる。これにより、下プレート31が内フラップ94に干渉することなく、当該内フラップ94の下方に移動する。これにより、集積製品Sが上プレート26および下プレート31と共に段ボール99内に収容される。集積製品Sを段ボール99に収納後、上プレート26は上方に退避する。

また、下プレート31は、図14に示すように、下降することで内フラップ94より若干下側まで下降し、内フラップ94と外フラップ92との間に位置する。そして、外フラップ92は、外フラップ折37により次第に折り畳まれるが、下プレート31の支持部であるシリンダー軸33が、外フラップ92と外フラップ92との間隙92sを相対的に移動し、これと共に外フラップ92と内フラップ94との間隙94sを下プレート31が相対移動することで、下プレート31が外フラップ92の開放側後方から抜き出される。これにより、集積製品Sを下プレート31である程度支持したまま、或いは外フラップ92を折り畳んだ状態でも、下プレート31を抜き出すことが可能となる。

図3は、切り欠き部の変形例を示す説明図である。同図(a)に示すように、下保持部材である下プレート61をH形状とし、この下プレート61に合わせて切り欠き部62を内フラップ94毎に2つ形成しても良い。また、同図(b)に示すように、下保持部材を棒状部材63で構成したX形状としても良い。切り欠き部64は、X形状の棒状部材63が干渉しないように、斜めに形成される。更に、同図(c)に示すように、下プレート65をZ形状とし、切り欠き部66を当該Z形状の下プレート65が干渉しないように、折れ曲がった形状としても良い。これらは、集積製品Sの集積数が多い場合等において、支持部分を分散させて支持するのに好適である。また、同図(d)に示すように、下プレート67をトラック形状にし、切り欠き部68を円弧形状にしても良い。

更に、図4に示すように、内フラップ94が交互に重なる段ボール99の場合は、一方の内フラップ94に下プレート31が通過する穴状の切り欠き部70を設けても良い。この場合、一方の内フラップ94を閉じ、この切り欠き部70を通して下プレート31を上昇下降させる。集積製品を段ボール99に入れた後は、もう一方の内フラップ94を折り曲げて、切り欠き部70を塞ぐようにする。

(実施の形態2)
図5は、この発明の実施の形態2に係る梱包装置を示す説明図である。この発明では、段ボール70の底側の内フラップ94に小フラップ71を設けた点に特徴がある。小フラップ71は、下プレート31が内フラップ94に干渉する部分に設けられ、具体的には同図に示すように、下プレート31の短辺側に対向する部分を節として、折れ曲がるようになっている。下プレート31が上昇する場合は、この小フラップ71を押し上げ(図示省略)、下プレート31が下降する場合は、下プレート31が小フラップ71を押し下げる。小フラップ71の形成は、内フラップ94の所定位置に切り込み72を入れるだけでよい。また、切り込み72を入れないまでも、図6に示すように、内フラップ94の端部全体が小フラップ73となっていても良い。以上のような小フラップ71、73を用いても、下プレート31の寸法を大きくできるので、集積製品Sを確実に保持できる。

なお、上記集積製品Sとしては、袋つめ商品、箱入り商品等があり、殆どすべての商品を梱包できる。また、段ボールの形式は、A形のみならず、その他の形式の段ボールであってもこの発明を実施が可能である。即ち、段ボールの底側にフラップが存在し、集積製品の保持のために下プレートを大きくすると、当該下プレートとフラップとが干渉を起こすようであれば、フラップに干渉防止の切り込み部を設けることで、この発明を好適に実現できる。

【発明の効果】
以上説明したように、この発明の梱包装置では、梱包対象物を上保持部材と下保持部材で挟み、段ボールの底側の内フラップが略閉じた状態で、梱包対象物を段ボールに入れると共に、下保持部材が、段ボールの内フラップを閉じた状態で開口している寸法より大きな寸法となり、更に段ボールの内フラップに、下保持部材と内フラップとの干渉する部分に切り欠きを設けたので、下保持部材の寸法を大きくできるから、当該下保持部材による梱包対象物の保持を確実に行える。
