第一層部に隣接し、20から50パーセントの溶解性接着性繊維と50〜80パーセントのステープルファイバーとの第二層部とを有する乾燥処理およびニードリングされた繊維状複合材料からなる成形された車両用防音パネルであって;
第二層部から第一層部が剥離するのを防止しするように、第一層部由来の繊維が第二層部に広がり;
溶解性接着性繊維の少なくとも一部分は、形成および再固化された状態であり、第一層部の再固化された溶解性接着性繊維は、第一層部の表面に一体化して関わり結合される、実質上連続的な、準不透過性の、高密度スキンを形成し、
ステープルファイバーは、準不透過性であるスキンとなるように再固化されない状態であり、
成形されたパネルは、溶解および/または軟化された溶解性接着性繊維を融合して形成される高密度スキンを有し、
成形されたパネルは、その領域の支配を超えて、12から22lbs/立法フィート(192から352kg/m3)の密度となる熱および圧力で成形状態にあり、成形されたパネルは自立できるほど十分に硬質であることを特徴とする、成形された車両用防音パネルである。
20%から50%の溶解性接着性繊維と50%から80%のステープルファイバーとを含む第二層部繊維を、該第一層部繊維の上に乾燥処理して複合材料を形成し、
連結複合材料を形成するために該複合材料を十分にニードリングし;
該連結複合材料を、該溶解性接着性繊維が成形できるよう、該溶解性接着性繊維が十分軟化および/または溶解する成形温度に加熱し、
該成形温度は、ステープルファイバーが、再固化による高密度スキンの形成に実質的に関与するために、十分軟化および/または溶解しないものであり;
該加熱した連結複合材料を車両用パネル形状の成形具に、少なくとも第一層部の再固化された該接着性繊維の一部が、第一層部に密接に接着しおよび結合される、実質上連続的に、準不透過性の高密度スキンを形成するため、該溶解性接着性繊維が再固化するまで成形するものであり、該二つの層部は、その領域の支配を超えて、12から22lbs/立法フィート(192から352kg/m3)の防音密度を有する、車両用パネルを形成する工程である。
この最初の実施例で、3つの別個のカーディング装置を使用した3層製品の特別な例を詳細に記載する。

Claims (10)
- 60から70パーセントの溶解性接着性繊維とステープルファイバーとの第一層部と、
第一層部に隣接し、20から50パーセントの溶解性接着性繊維と50〜80パーセントのステープルファイバーとの第二層部とを有する乾燥処理およびニードリングされた繊維状複合材料からなる成形された車両用防音パネルであって;
第二層部から第一層部が剥離するのを防止しするように、第一層部由来の繊維が第二層部に広がり;
溶解性接着性繊維の少なくとも一部分は、形成および再固化された状態であり、第一層部の再固化された溶解性接着性繊維は、第一層部の表面に一体化して関わり結合される、実質上連続的な、準不透過性の、高密度スキンを形成し、
ステープルファイバーは、準不透過性であるスキンとなるように再固化されない状態であり、
成形されたパネルは、溶解および/または軟化された溶解性接着性繊維を融合して形成される高密度スキンを有し、
成形されたパネルは、その領域の支配を超えて、12から22lbs/立法フィート(192から352kg/m3)の密度となる熱および圧力で成形状態にあり、成形されたパネルは自立できるほど十分に硬質である、成形された車両用防音パネル。 - 該乾燥処理された複合材料は、カーディングされたものである、請求項1に記載のパネル。
- 該成形された複合材料は、裏面からスキン側に向かって密度勾配を有する、請求項2に記載のパネル。
- 該成形された複合材料のスキンは、水しぶきを排出しうるほどに十分に多孔性である、請求項1に記載のパネル。
- 該成形された複合材料は、溶解および/または軟化された繊維を融合してスキンとするため冷たい成形具で形成されたスキンを有する、請求項4に記載のパネル。
- 該成形されたパネルは、350から800MKS raylsの流れ抵抗を有する車輪部遮蔽体である、請求項1に記載のパネル。
- 該パネルは、支持なしに成形された形状を維持できる自立性がある、請求項1に記載のパネル。
- 60%から70%の溶解性接着性繊維とステープルファイバーとを含む第一層部繊維を乾燥処理し;
20%から50%の溶解性接着性繊維と50%から80%のステープルファイバーとを含む第二層部繊維を、該第一層部繊維の上に乾燥処理して複合材料を形成し、
連結複合材料を形成するために該複合材料を十分にニードリングし;
該連結複合材料を、該溶解性接着性繊維が成形できるよう、該溶解性接着性繊維が十分軟化および/または溶解する成形温度に加熱し、
該成形温度は、ステープルファイバーが、再固化による高密度スキンの形成に実質的に関与するために、十分軟化および/または溶解しないものであり;
該加熱した連結複合材料を車両用パネル形状の成形具に、少なくとも第一層部の再固化された該接着性繊維の一部が、第一層部に密接に接着しおよび結合される、実質上連続的に、準不透過性の高密度スキンを形成するため、該溶解性接着性繊維が再固化するまで成形するものであり、該二つの層部は、その領域の支配を超えて、12から22lbs/立法フィート(192から352kg/m3)の防音密度を有する、請求項1に記載の車両用パネルを形成する工程。 - 該連結複合材料は、少なくとも温度300°F(148.9℃)に加熱され、該成形具は温度200°F(93.3℃)未満の冷たい成形具であり、該加熱された連結複合材料は該成形具の中で成形および冷却され、および自立パネルとして該成形具から離脱される、請求項8に記載の工程。
- 該複合材料は、平方インチ当たり少なくとも300パンチのニードリング(平方センチあたり47ニードルパンチ)がなされる、請求項9に記載の工程。
