Claims (10)
- 射出成型方法であって、
第1金型と、前記第1金型の上を覆い前記第1金型と係合可能な第2金型と、前記第1金型と前記第2金型により定義される第1の金型キャビティを含む成型装置を提供する工程であって、前記第1金型が凹陥部を含み、前記第2金型が前記凹陥部により受け入れ可能な第1の突出部を含む、工程と、
前記成型装置を密閉して、前記第1の突出部及び前記第1の金型キャビティを前記凹陥部に配置する工程と、
第1の材料を前記第1の金型キャビティ内へ注入する工程と、
前記第1の金型キャビティ内への前記第1の材料の注入する間または注入した後、前記第2金型を前記第1金型から引き離して第2の金型キャビティを形成することによって前記第1の金型キャビティを拡大する工程であって、前記第1の突出部の少なくとも一部が前記凹陥部に配置され、前記第2の金型キャビティが形成されるとき、前記成型装置が閉鎖構成にある、工程と、
前記第1の材料で第1の層を形成する工程と、
前記第1金型と前記第2の金型キャビティ内へ第2の材料を注入する工程と、
前記第1の層上に配置された前記第2の材料で第2の層を形成する工程と、
を含み、前記第1の材料が前記第2の材料と異なることを特徴とする、射出成型方法。 - 前記第1の材料が非発泡性材料であり、前記第2の材料が発泡性材料であることを特徴とする、請求項1に記載の射出成型方法。
- 前記第1の材料が、通路を介して前記第1の金型キャビティ内へ注入され、前記第2の材料が、前記通路を介して前記第2の金型キャビティ内へ注入されることを特徴とする、請求項1または請求項2に記載の射出成型方法。
- 前記第2の材料を注入する前に、前記第1の層上に接着剤を配置することをさらに含むことを特徴とする、請求項1乃至3のいずれか1項に記載の射出成型方法。
- 前記第1金型が前記凹陥部内に第2の突出部をさらに含み、前記第1の層が、第1部分と、前記第1部分から分離された第2部分とを含み、前記第2の突出部が前記第1部分と前記第2部分との間に配置され、前記第2の層が前記第1部分と前記第2部分の上に配置されることを特徴とする、請求項1乃至請求項4のいずれか1項に記載の射出成型方法。
- 前記第2の金型キャビティが形成されるとき、前記第1の突出部の少なくとも一部が前記第1金型から露出されることを特徴とする、請求項1乃至請求項5のいずれか1項に記載の射出成型方法。
- 射出成型方法であって、
第1キャリアと、前記第1キャリアに隣接して配置された第2キャリアと、前記第1キャリアにより保持され、突出部を含む第1の上型と、前記第2キャリアにより保持される第2の上型とを提供する工程と、
前記第2の上型の下に第1の下型を配置する工程であって、前記第1の下型が前記突出部を受け入れるための凹陥部を含む、工程と、
前記第1の下型を前記第2キャリアから前記第1キャリアへ搬送し、前記第1の下型を前記第1の上型の下に配置する工程と、
前記第1の下型及び前記第2の上型を密封して、前記突出部を前記凹陥部内に配置し、前記第1の下型と前記第1の上型により定義される第1の金型キャビティが形成される工程と、
前記第1の金型キャビティ内へ第1の材料を注入し、第2の金型キャビティを形成する工程であって、前記第2の金型キャビティの体積が前記第1の金型キャビティの体積よりも小さい、工程と、
前記第1の材料で第1の層を形成する工程と、
前記第1の層を収容する前記第1の下型を前記第1キャリアから前記第2キャリアへ搬送し、前記第1の下型を前記第2の上型の下に配置する工程と、
前記第1の下型及び前記第2の上型を密封して、前記第1の下型と前記第2の上型により定義される第3の金型キャビティを形成する工程と、
前記第3の金型キャビティ内へ第2の材料を注入する工程と、
前記第1の層上に配置された前記第2の材料で第2の層を形成する工程と、
を含むことを特徴とする、射出成型方法。 - さらに、
前記第1キャリアにより保持される第3の上型と、前記第2キャリアにより保持される第4の上型とを提供する工程と、
前記第4の上型の下に第2の下型を配置する工程と、
前記第2の下型を前記第2キャリアから前記第1キャリアへ搬送し、前記第2の下型を前記第3の上型の下に配置する工程と、
前記第2の下型と前記第3の上型により定義される第4の金型キャビティ内へ前記第1の材料を注入する工程と、
前記第1の材料で第3の層を形成する工程と、
前記第3の層を収容する前記第2の下型を前記第1キャリアから前記第2キャリアへ搬送し、前記第2の下型を前記第4の上型の下に配置する工程と、
前記第2の下型と前記第4の上型により定義される第5の金型キャビティ内へ前記第2の材料を注入する工程と、
前記第3の層上に配置された前記第2の材料で第4の層を形成する工程と、
を含むことを特徴とする、請求項7に記載の射出成型方法。 - 前記第4の金型キャビティ内への前記第1の材料の注入と、前記第3の金型キャビティ内への前記第2の材料の注入が同時に実行されることを特徴とする、請求項8に記載の射出成型方法。
- 前記第1の上型と前記第3の上型が互いに重ね合わされ、前記第2の上型と前記第4の上型が互いに重ね合わされることを特徴とする、請求項8乃至請求項9のいずれか1項に記載の射出成型方法。
