Conventionally, in order to form a foamed coating film on the surface of a decorative board substrate, a foamable paint is first physically or chemically foamed, and then applied to the substrate surface using a flow coater or the like.
After that, the applied layer is dried or a foaming material such as an azo compound is mixed into the paint, and after coating this on the substrate surface, it is heated and dried at 170 to 200°C to cause foaming due to the generation of gas (N''). Methods of forming coating films are known.

However, the former method has the drawbacks that it is difficult to stabilize the foamable paint and the application method is complicated, while the latter method requires high cost of the foamable material and The drawback is that the drying conditions for the paint are limited by the foaming temperature.

In order to eliminate such drawbacks, the present invention applies a paint containing calcium carbonate and an acidic solution to the surface of the substrate, thereby causing the calcium carbonate and acid to react to generate carbon dioxide gas. The present invention provides a method for manufacturing a decorative board having a foamed paint, which is characterized by foaming the paint film by foaming the paint film.

To explain the present invention in more detail, a suitable amount of calcium carbonate is mixed with a pigment such as titanium oxide, a synthetic resin such as acetic acid emulsion, water, a dispersant, etc. are mixed into this pigment to create a paint, and this pigment is sprayed. A coating layer is formed by coating the entire surface of the substrate using an appropriate coating means such as a flow coater.

Next, when an acidic solution such as a sulfuric acid solution is applied onto the paint coating layer by a coating means such as a spray or a flow coater while the coating layer is not dry, calcium carbonate in the paint and the acid in the acidic solution react. As a result, carbon dioxide gas is generated, and the coating layer foams to form a foamed coating film. The concentration of the acidic solution is preferably such that it does not damage the substrate, and the amount of the acidic solution applied is preferably within a range that is neutralized by calcium carbonate in the paint. At this time, if the acidic solution is applied to the entire surface of the paint layer, a decorative board with a foamed coating can be obtained over the entire surface, and if the acidic solution is applied to the paint layer in a pattern, a decorative board can be obtained. Then, only the applied portion is foamed, and a decorative board having a foam pattern coating on the surface can be obtained.

That is, by applying a paint containing calcium carbonate in a pattern on the surface of a substrate by screen printing or the like, and then spraying an acidic solution over the entire surface, it is possible to obtain a richly varied raised pattern due to the foamed coating. The foamed coating film thus formed is dried and cured using a dryer or the like.

In the above method, a paint containing calcium carbonate is applied to the substrate surface and then an acidic solution is applied. Both liquids may be blended, and according to this method, the reaction of both liquids is rapid,
Carbon dioxide gas is generated uniformly within the coating film, making it possible to obtain a foamed coating film with even higher foaming efficiency.
